1. Executive summary

Kunjir Bioenergy India LLP is incorporated on 23 June 2016. Due to emerging market for fuel

ethanol company is proposing 60 KLPD Sugarcane Juice and Molasses based distillery at

Mirwadi, Dahitane, Tal. Daund, Dist. Pune. Distillery will be operated for 150 days when

sugarcane and molasses both will be utilized and 180 days when only molasses will be used.

In case of unavailability of molasses, the distillery will be operated for 150 days and will

utilize 333 TPD crushed sugarcane and 144 TPD of molasses. If molasses will be available the

distillery will be operated for 180 days and will utilize 240 TPD molasses. For proposed

distillery plant total 45.12 acres of land is in possession.

2. Introduction

2.1 Project proponent

Kunjir Bioenergy India LLP is a Limited Liability Partnership firm incorporated on 23rd June

2016. It is registered at Registrar of Companies, Pune. Limited Liability Partnership

identification number is AAG-7616. Designated Partners of Kunjir Bioenergy India LLP are

Amit Laxman Kunjir, Laxman Bhausaheb Kunjir and Aratidevi Amit Kunjir. Its registered

address is Swanand building survey No 52/1, Chandan Nagar, Kharadi, near Vijay Sales

Corporation, Pune 411014.

2.2 Nature of the project

Proposed 60 KLPD distillery will be based on sugarcane juice and molasses as a raw material.

The distillery proposes to achieve zero discharge by implementing multi effect evaporation

followed by spent wash incineration boiler.

2.3 Need of the Project

India is the largest producer of sugar in the world. The annual projected growth rate in the

area under sugarcane at 1.5% per annum has doubled during the last five years. This is

because it is considered to be an assured cash crop with good returns to the farmer’s visa-a-

vis other competing crops.

India is currently passing through a glut situation with closing stocks at the end of the year

of over 100 lakh tons since 1999-2000. Correspondingly, molasses production has also

increased. The production of molasses, alcohol utilization by the alcohol-based chemical

industry, potable sector and the surplus at the end of each year. It is therefore evident that

along with sugarcane production, phenomenal growth is also taking place in the production

of molasses, the basic raw material for the production of ethanol from sugarcane.

Alcohol production in the country has been lagging behind around 1500-1700 million liters

per annum. Ethyl alcohol, alcohol, ethanol, spirit, denatured spirit, etc. these are various

descriptions for this agriculture-based product. It is a globally traded commodity, and finds

its way in pharmaceutical and chemical industries, across the world.

The use of agro-based alcohol for manufacture of industrial chemicals and fuel ethanol

depends upon the crude oil prices. The recent trend of increase in the crude oil prices shows

possibilities of greater use of agro based alcohol for various applications. This clearly

indicates that all over the globe there will be tremendous demand for agro-based alcohol

for industrial as well fuel purpose. The company proposes to manufacture ENA, Rectified

Spirit, and Technical alcohol from molasses.

2.4 Demand and supply gap

Alcohol has assumed very important place in the country’s economy. It is a vital raw

material for a number of chemicals. It has been a source of a large amount of revenue by

way of excise duty levied by the Govt. on alcoholic liquors. It has a potential as fuel in the

form of power alcohol for blending with petrol & diesel. Also, the fermentation alcohol has

great demand in countries like Japan, U.S.A., Canada, Sri Lanka etc. as the synthetic alcohol

produced by these countries, from naphtha of petroleum crude, is not useful for beverages.

The present average alcohol production from molasses in the country is around 2500 million

liters per annum. Present consumption of ethanol in the potable, chemical and other sectors

(excluding for petrol blending) is about 1800 million liters per annum. Therefore, the net

availability of ethanol for Fuel blending is about 700 million liters per annum. However, at

the current levels of petroleum consumption, Ethanol requirement for 5% blending is about

1100 million liters per annum and for 10% blending it is 2200 million liters per annum.

The present availability of alcohol cannot meet the entire demand. The alcohol industry

situation in India is characterized by continued demand supply gap, despite capacity

additions over the years.

2.5 Import V/s Indigenous generation

India is the fourth largest producer of alcohol in the world and there has been a steady

increase in its production over the last 15 years. The production doubled from 887.2 million

liters in 1992-93 to 1,654 million liters in 1999-2000 and almost trebled to 2300 million liters

by 2007-08. There are about 356 molasses based distilleries in the country. Among these,

about 141 distilleries are attached to sugar Industry (Source– August 2014; Vo .45, No.12

Cooperative Sugar).

In India alcohol is largely produced in the form of,

i) Rectified Spirit (RS) (95 to 96 % v/v ethanol) which is mainly used for industrial

applications in the form of Ordinary Denatured Spirit or Special Denatured Spirit

ii) Extra Neutral Alcohol (96 % v/v ethanol) mainly used for manufacture of potable liquors

iii) Fuel Ethanol or Absolute Alcohol (AA) (99.8 % v/v) mainly used for blending with petrol.

The present average alcohol production from molasses in the country is around 2500 million

learnt that Oil companies are able to provide about 440 million liters of ethanol as against

the 1100 million liters target for the five per cent mix. The National Biofuels Policy envisages

the blending of alcohol to be enhanced to 20% by 2017. If this policy is to be implemented in

letter and spirit, the demand for alcohol is likely to be increased significantly in the country.

It may be noted that the alcohol production from grain based distilleries is largely used for

potable purposes.

Before the introduction of Ethanol Blended Petrol (EBP) by the Government, ethanol had

two major consumers – the liquor industry (country liquor & IMFL), which consumed 55-60

% of the production, and the chemical industry that consumed 40-45 %. These sectors have

also been stating that ethanol availability is not sufficient to meet their current needs. The

blending programme 6 might therefore force the country to import ethanol, which may be

uncompetitive.

The total man power required for the proposed distillery is around 100 nos.

3. Project description

3.1 Type of the Project

The proposed based on fermentation of molasses/ molasses and sugarcane juice for

producing Rectified Spirit/ ENA/ Absolute Alcohol.

3.2 Location of the project

The project is located at Sr. no 47/1, 47/2, 48, 49, 50, 51, 52, 53, Mirwadi, Dahitane, Tal.

Daund, Dist. Pune, Maharashtra. Site is geographically located at 18033’08.44” N, 74010’

23.43” E and 529 m above MSL.

3.3 Details of the alternate sites

No alternate sites have been examined.

3.4 Size or magnitude of operation

The company proposes 60 KLPD distillery to manufacture ENA, rectified spirit, technical

alcohol from molasses/ molasses and sugarcane juice. The products and by-products

considered for manufacture are as given below,

3.5 Manufacturing process details

The distillery will use molasses/ molasses and sugarcane juice as raw material in the

production of rectified spirit. The process description of molasses based alcohol production

is as follows,

Feed preparation and weighing

Dilution: Preparation of molasses for fermentation by appropriate dilution with water

Fermentation: Production of alcohol from fermentable sugars in molasses solution

with the help of yeast

Distillation: Product recovery through distillation processes

3.5.1 Feed preparation and weighing

Molasses

Molasses stored in a storage tank is first weighed in a tank with load cells so that

accurate quantity can be fed to the fermentation section. The weighed molasses then

transferred from tank to the dilutor in fermentation section where it is diluted with

water and fed to the Fermenter.

3.5.2 Dilution

The molasses contains about 50% sugar. The main dilution operation occurs in a

diluter where the solid concentration is brought down to 20°-25° Brix. The bulk of this

diluted molasses is fed to the fermentation Tank while a small quantity is further

diluted to 10°-15° Brix and used for preparation of the final yeast inoculum. Additives

like urea and de-foaming oil are also introduced in the fermenter as required.

Propagation of yeast for the final inoculation is done in successive stages in volumes of

10, 100, 1000 and 10,000 liters where, in each stage, 10 parts of diluted molasses is

inoculated with 1 part of yeast culture.

3.5.3 Fermentation

Continuous fermentation with special yeast or alternate dry yeast:

The continuous fermentation proposed is the latest and proven technology as

compared to the old batch fermentation technology. It has many advantages like

continuity of operation, higher efficiency and ease of operation. Continuous

fermentation also results into consistent performance over a long period as

compared with batch fermentation. Most modern ethanol production plants adopt

this continuous fermentation technology. Considering all the above advantages,

have proposed to adopt the efficient continuous fermentation in the distillery.

The fermentation process employs a special yeast culture, which can withstand

variations in the cane juice quality, temperature and other shock loads. Alternatively,

the dry yeast can also be used in the fermentation

Fermentation plant consists of two numbers fermenter tanks connected in series

with all the accessories like plate heat exchangers for cooling, sparges, broth mixers

and air blowers etc.

The yeast is specially re activated in yeast vessels and it remains in the fermentation

plant throughout and hence it gives tremendous advantages in maintaining the yeast

population and in combating the bacterial infection.

The technology is called continuous mixed bed fermentation (CMB) and which is the

latest technology available in the industry at present.

Fermentation process continues for about 30 to 45 hours after the final inoculum of

yeast (Saccharomyces cerevisiae) addition. Saccharomyces cerevisiae metabolize

sugar in the absence of oxygen, they produce ethanol and CO2.

To help the fermentation sustain the assimilable nitrogen are added in the medium

in the form of Urea and DAP as required.

The fermentation process is exothermic in nature. Every kilogram of alcohol

generates about 290 kilocalories of heat. This excess heat is removed by continuous

circulation of fermented wash through an external plate heat exchanger called the

fermenter cooler. The fermenter temperature is always maintained between 32-

340C, the optimum range for efficient fermentation.

Air blower is provided to supply the necessary oxygen required for the yeast and also

for agitation.

After completion of reaction the fermented wash is delivered to Wash Settling

Clarifier. In Wash Settling Clarifier, settable solids settle down.

A yeast centrifuge system will be provided to recover the yeast and circulate back to

the yeast activation vessel after acid treatment.

The supernatant goes to Buffer Wash Tank (BWT) and sludge from bottom goes to

Sludge Tank.

The CO2, which is liberated from fermentation, is scrubbed in water, with the help of

CO2 scrubber. This CO2 contains ethanol, which is recovered by collecting CO2

scrubber water into sludge trough. The diluted sludge is pumped into Sludge Settling

clarifier. The traces of ethanol present in diluted sludge are separated at the

supernatant, which is collected into BWT through overflow, and washed sludge from

bottom is drained off.

The fermented mash collected in the Clarified Wash Tank (CWT) is then pumped to

Primary/analyzer column for distillation.

3.5.4 Vacuum Distillation

The vacuum distillation has many advantages over conventional distillation and

atmospheric distillation plants like lower energy requirement, good quality alcohol and

less scaling of the distillation trays due to sludge.

The vacuum distillation produces ethanol of international quality standards and there

is a lot of demand of ethanol from the vacuum distillation process.

The vacuum distillation approximately requires 50% less steam as compared with the

conventional old distillation technologies.

The vacuum distillation consists of distillation columns with high efficiency column

trays, condensers, re-boilers, vacuum pumps and reflux pumps. A closed loop cooling

tower system with an induced draft-cooling tower with circulation pumps is also

provided to ensure higher cooling efficiency and to minimize water wastages.

In this vacuum distillation ethanol is separated and concentrated using principal of

fractional distillation. This is based on difference in boiling points of volatile

compounds in mixture.

The plant can be operated under two different modes to produce Rectified Spirit (RS) or

Extra Neutral Alcohol (ENA) as desired.

The distillation system generally comprises, analyzer column with de-gasifier column, pre-

rectifier, Rectifier cum Exhaust Column, Purification Column.

After fermentation, the fermented wash is fed to analyzer column.

Before feeding to column it is preheated. In the first stage the Fermented wash is

heated up 650 C in Beer heater by condensing vapors from pre rectifier column.

The pre-heated wash drips down the analyzer and is discharged on the perforated plate

or tray.

The wash on its way down, meets the super-heated steam rising up the column. The

volatile components in the wash, including the ethanol, are evaporated by the steam;

the rest falls down to the bottom of the column and finds its way out as spent wash.

As the vapor mixture of steam and volatile components rises up into the column, it

vaporizes the liquid on successive plates, carrying its volatile vapors along. The rising

vapors get enriched (concentrated) in volatiles including alcohol, as they bubble

through the successive plates above, along the height of the column. Consequently the

vapors leaving the top of the analyzer are free from most water and enter the bottom

of the pre-rectifier column, where the remaining water is removed.

The vapors from the Analyzer Column are then fed to the pre-rectifier column for

further rectification.

In the pre-rectifier, the vapors again, begin to rise but are cooled by the fresh wash

descending through the coiled pipe. The high-boiling point components such as fusels

along with water and some ethanol (called feints) condense quickly at the bottom of

the column.

They are recycled to the analyzer for re-distillation and eventually fusels are drawn off.

High concentration spirit is drawn from top section of the column and is fed to purifier

Column for further purification.

3.5.4.1 Process of manufacture of Extra Neutral Alcohol (ENA)

1. Extra Neutral Alcohol is manufactured from Rectified Spirit.

2. The impurities in Rectified Spirit are reduced by properly diluting and redistilling the

spirit.

3. The impurities like aldehydes, acids, Esters, higher alcohols are minimized by

controlled condition and trapping impurities at appropriate points during distillation.

4. The main stages in the manufacture of Extra Neutral Alcohol are dilution of Rectified

Spirit with filtered soft water in the ratio 1:3 to 1:4.

5. Separation of low boiling impurities takes place in purifying column, separation of

esters and other volatile impurities in Rectifying column

6. Removal of excess water takes place at exhaust column.

The Distillation process is operated through Programmable Logical Control (PLC).

3.5.4.2 Molecular Sieve Technology for Ethanol

Molecular sieve technology works on the principle of pressure swing adsorption. Here

water is removed by adsorbing on surface of `molecular sieves' and then cyclically

removing it under different conditions (steaming).

Molecular sieves are nothing but synthetic zeolites typically 3A zeolite.

Zeolites are synthetic crystalline aluminosilicates.

This material has strong affinity for water. They adsorb water in cold condition and

desorb water when heated.

This principle is used to dehydrate ethanol.

The crystalline structure of zeolites is complex and gives this material the ability to

adsorb or reject material based on molecular sizes.

Water molecule can enter the sieve and be adsorbed, but larger alcohol molecule will

not be retained and will go through the bed.

There can be two to three beds in parallel. Once a particular bed is saturated with

water, it is heated with steam so that adsorbed water is desorbed from the bed. Till

that time, other bed is used for dehydration.

This type of system is characterized by high capital investment. Low steam

consumption and low power consumption as compared to distillation. The only

disadvantage of molecular sieves is the high attrition rates of sieves in case of small

plants.

Hence, typically, some amount of sieve material needs replacement periodically,

thereby resulting in higher cost of production in case of small capacity plants.

In case of large capacity plants, the molecular sieve is the most optimum both in terms

of initial investment & operating cost.

3.5.5 Manufacturing process of ethanol from sugarcane juice

Sugarcane is directly taken as per the availability of the cane area, which is being

transported through trucks, or bullock carts, which is then weighed for records and

then cut into specified sizes.

These sizes are treated with Luke water treatment so as to give maximum outputs

with lower contamination.

The cane is further crushed in the mill in three phases in order to extract more juice

percentage say about 95%. This juice is carried to the storage tank for further

process. Before taking the juice into fermentation house a specific study of mass

balance and chemical composition is studied and taken note. Few chemicals

(activators) & nutrition are added to the juice to activate the juice and prepare for

fermentation.

The unwanted suspended material is then separated. The juice is then taken to the

fermentation house for fermentation. Here it is kept in the fermentation process.

By adding microorganisms’ culture of as per availability, the fermented juice is

prepared for further process. The water content in the fermentation column is

reduced and thus the juice is prepared for distillation.

The distillation column converts the juice by reducing the water content of it for

getting Rectified spirit / special denatured spirit.

First Rectified spirit/special denatured spirit which is 94.68% alcohol, and rest is

water is produced in the distillation column. In order to get Ethanol, which has to be

nearly 100% pure and water free alcohol, further steps to remove the 6% of water is

taken. It is not possible to remove remaining water from rectified spirit / special

denatured spirit by straight distillation as ethyl alcohol forms a constant boiling

mixture with water at this concentration and is known as Azeotrope. Therefore,

special process for removal of water is required for manufacture of absolute alcohol.

In order to extract water from alcohol it is necessary to use some dehydrate or

restrainer, which is capable of separating, water from alcohol.

3.6 Raw material requirement

The raw material requirement is given below,

3.7 Resource Optimization / recycling and reuse

Spent wash generated during the process of distillation will be fed to integrated

evaporation to concentrate spent wash. Concentrated spent wash will be burn in

incineration boiler.

The process and steam condensate generated during the process will be treated in

condensate polishing unit and reused in the process thus decreasing the net water

requirement.

3.8 Project requirement

3.8.1 Availability of Water

Fresh water requirement for the proposed project after recycle of process streams will be

600 m3/day. Water requirements for the proposed project will be met from Mula-Mutha

River. Water extraction permission for the same is available. A water storage tank will be

proposed on site to ensure adequate water supply. Efforts will be taken to minimize &

conserve water.

3.8.2 Power requirement

The power required for the industry is estimated to be 1140 kW (Operating). The power

requirements will be met from incineration boiler 1.98 MW/hr.

3.9 Quantity of wastes generation

3.9.1 Liquid Waste Generation

Spent wash generated during the process of distillation will be treated in integrated

evaporation to concentrate the spent wash and it will be used in boiler as a fuel.

The condensate generated during the process of evaporators will be reused in the

process consequently decreasing the net water requirement.

3.9.2 Solid Waste generation and management

Yeast sludge (2.24 TPD) will be partially dried in the drying bed and used as manure and

can also mixed with spent wash to be burn in boiler.

Ash generated 22.4 TPD from coal will be given to brick manufacturers and ash from

spent wash 24.3 TPD will be used as manure

Sludge from ETP will be used as manure or burn in boiler.

4.0 Site analysis

4.1 Connectivity

Details of connectivity towards proposed site is given below,

4.2 Land form, land use and land ownership

The total land is in possession with management. Land is roughly plane with some

undulating patches and vegetation of fruit plants.

4.3 Topography

The topography of the land is flat with some undulating patches.

4.4 Existing land use pattern

The existing land is under cultivation of Pomegranate.

4.5 Existing Infra structure

Maximum resources like water, power and road connectivity are available.

4.6 Soil classification

The soil at the site is medium light brownish black soil.

4.7 Climate

The region is hot, semi-arid climate bordering with tropical wet and dry with average

temperatures ranging between 19 to 33°C. The maximum temperature is ranges between

34 0C and 410C during April-May, while the minimum temperature varies between 50C and

10 0C in the months of November to January. The average annual rainfall of the district is

675 mm, most of which is received during South-West monsoon. However, medium rainfall

zone at district having on average rainfall of 900 mm, eastern region have an average

between 600 to 700 mm while western region have an average of 1171 mm.

Social infrastructures like community center, hospital and electricity are available in the area

also in Dahitane and Uruli Kanchan.

5.0 Planning Brief

5.1 Planning Concept

The proposed molasses based distillery will be manufacturing rectified spirit/ENA/absolute

alcohol/ impure spirit viz. fermentation, multi pressure distillation, spent-wash evaporation

through integrated evaporation and Incineration boiler.

5.2 Population projection

The proposed activity will generate total 100 skilled and unskilled employee opportunities.

No influx, migration of population is expected as labor shall be deployed from the local

villages.

5.3 Land use planning

Total land in possession is 45.12 acres. Total build up area will be 21.74 acres and green belt

area will be 17.78 acres

5.4 Amenities/Facilities

Facilities like canteen, rest rooms and recreation facilities will be provided for the proposed

project.

6.7 Sewerage system

Domestic waste water generated will be treated in septic tank via soak pit.

6.8 Industrial waste management

Spent wash generated from the distillery will be treated in multiple effect

evaporators/integrated evaporation to concentrate and then will be sent to 22.5 TPH

slop fired boiler for incineration.

Process condensate from evaporation section will be partly recycled and balance will be

treated in process condensate treatment plant and steam condensate will be recycled

back to the boiler, water treatment plant rejects will be treated in secondary effluent

treatment plant. Spent lees recycled back in cooling tower make up water.

6.9 Solid waste management

Solid waste generation detains described earlier in 3.9.2.

6.10 Power requirement & Supply / Source

Power requirement will be met through own 1.98 MW power plant.

7.0 Rehabilitation & resettlement plan

No rehabilitation or resettlement will occur. Hence no rehabilitation or resettlement plans.

8.0 Project schedule and cost estimate

The cost of project has been estimated at Rs. 69.3576 cr. which comprises of land, civil

construction, plant & machineries, misc. fixed assets, pre-operative expenses & margin

money for working capital. A provision for contingency has been made to take care of

inflation and changes due to delays if any. Cost for environment management has been

estimated to Rs. 2.64 cr.

9.0 Analysis of Proposal

A financial and social benefit has been considered while analyzing the proposal. The

proposal is environmental compatible and will helps to people improving their financial

status of the local people. Corporate Social Responsible (CSR) program shall be executed on

need base.
