Recommended Tools

This is a complex installation and will require several specialized tools to complete correctly.

1. Sawzall – can substitute hacksaw or cutoff wheel. 2. 4-1/2” grinder. 3. Transmission inner bearing race remover/installer. 4. Transmission pulley tool. 5. Main shaft locknut wrench. 6. Main drive gear remover/installer. 7. Shop supplies, (loctite-red and blue, anti-seize, etc.) 8. Replacement gaskets. 9. Torque Wrench 10. Bike specific service manual. (Refer to manual for all torque specs that

are not specified by RC Components.)

A) Stock component removal

To install the kit, it will be necessary to raise the motorcycle off the ground on a suitable lift. WARNING – Be sure to center the motorcycle on the lift so that it does not fall over when you raise it up or when you are working on it. Installation of the kit begins with the disassembly and removal of the rear end of the bike. Start with the simplest and most obvious components. For detailed information on removal of these parts, consult your factory manual. Disconnect the battery; drain the oil from the motor, transmission, and primary. Remove:

1) Seat 2) Battery 3) Exhaust Pipes and mounting brackets 4) Fender struts, Fender, tail light and turn signals. 5) Rear wheel and rear brake. 6) Electronics from under seat and rear of oil tank. 7) Oil Tank

B) The next stage involves the removal of the inner and outer primary, and the tear- down, and re-assembly of the transmission. The following info along with the

supplied transmission directions will aid in this part of the kit. Please consult your factory manual for more detailed information.

1. Begin by removing the outer primary cover. 2. Remove center nut from chain tensioner. 3. Remove retaining ring and release plate from clutch. 4. Remove clutch hub main shaft nut. NOTE: Left hand threads!!! 5. Remove compensating sprocket nut, spacer, sprocket cover and sliding

cam. 6. Remove clutch assembly, primary chain tensioner and sprocket as a single

assembly. 7. Remove starter jackshaft. (Inspect primary case/jackshaft oil seal and

replace if necessary.) 8. Remove starter motor from primary case. 9. Remove inner primary. 10. Remove bolts and lockplate from front drive pulley. 11. Secure pulley using transmission pulley tool and remove pulley nut with

main shaft locknut tool. NOTE: Left hand threads!!!

12. Remove main shaft bearing inner race using bearing race

removal/installation tool. See factory manual for detailed instructions. 13. Remove transmission top cover. 14. Remove shift drum. 15. Remove shift forks. (Note order of removal to aid in reassembly.) 16. Remove clutch side cover. 17. Remove clutch pushrod assembly from right side of transmission. 18. Lock transmission in between gears (shift 2 gears together) and loosen

main shaft locknut. 19. Remove trapdoor. Trapdoor, main shaft, and countershaft will slide out as

an assembly.

20. Remove gears from main shaft. (Note order and inspect gears for any damage.)

21. Remove main shaft from trapdoor. 22. Remove 5th gear from countershaft. 23. Remove final drive gear from transmission case. Keep sprocket spacer

(OEM #33344-94) as you will use it later.

C) Transmission reassembly

1. Install supplied final drive gear into transmission case using main drive gear tool. Rotate gear to check for clearance. In some cases, tranny housing may need to be clearanced for new drive gear.

2. Install supplied countershaft 5th gear. 3. Install stock gears onto supplied main shaft. Refer to factory manual for

detailed installation instructions.

4. Install completed main shaft assembly into trapdoor and torque main shaft nut to factory specs.

5. Install trapdoor/gear assembly into transmission case using new gasket. Test fit assembly and rotate shafts to check for clearance.(In some cases, tranny case may need to be clearanced for the new gear.)

6. Install shift forks and shift drum. 7. Install clutch pushrod assembly using new extra long clutch rod into main

shaft. 8. Install transmission side cover using new gasket. 9. Install transmission top cover using new gasket. At this point, all internal

transmission changes are completed. 10. Reinstall OEM 33344-94 sprocket spacer on to main drive gear and

supplied spacer. Don’t forget the quad seal (OEM 11165). 11. Secure pulley using transmission pulley tool and install pulley nut with

main shaft locknut tool. NOTE: Left hand threads!!! 12. Install lockplate over pulley nut. 13. Refill transmission with fresh oil. 14. Install inner bearing race using bearing race remover/installer tool.

D) Remove stock swingarm.

1) Remove rear shock absorber bolts from swingarm. 2) Remove pivot shaft and spacers. Save pivot shaft as it will be reused with

the new swingarm. 3) Remove swingarm from frame.

E) Remove fender struts

1. To accommodate the 240 swingarm and fender, the OEM fender struts will have to be cut off of the frame. Cover all exposed motor and transmission parts to prevent contamination from metal chips or dust. Remove the strut flush with the horizontal connector plate and grind smooth as shown in picture:

2. We recommend painting the exposed metal to prevent corrosion.

F) Test fit supplied fender to frame to check fitment. Remove additional material if necessary. Always test fit fender prior to painting.

G) Grind inside of frame rails in area shown between tape lines. This is only necessary on the drive side for belt clearance.

H) Install swingarm. (When left or right is referred to, it’s as sitting on bike.)

1) Install rear belt over transmission pulley. 2) Install bearings into front section of swingarm. (Insert bearings from

outside.) 3) Install spacers, inner and outer on each side. (See below for proper

placement.)

Notice there are two stepped spacers, and two short spacers. The following pictures show there placement during assembly. Note that the longest of the stepped spacers is used on the right side of the tranny, and the short spacer with the thinnest shoulder is also on the right side.

As seen in the picture, the leftmost spacer slides through the frame from the inside.

The second from the left slides into the pivot bearing from the inside of the swingarm.

The second from the right fits between the transmission and the inside of the pivot bearing.

The right most spacer slides through the frame and the pivot bearing from the outside.

Position swingarm section in place and slide pivot bolt through frame, spacers, and transmission. In some cases, the transmission case may need light grinding if it interferes with the inside of the swingarm section.

4) Push swingarm upward until it hits bump stops. Check for clearance. Push swingarm down fully, and check for clearance.

5) Install rear shock bolts to swingarm. 6) Tighten the pivot bolt.

I) Reinstall Primary

The stock primary will now bolt to the motor and transmission through a series of spacers. Each of these spacers is supplied with the kit. Use the supplied instructions for spacer placement. Please

consult your factory manual for more detailed information.

1) Install supplied locating dowel (tranny to primary) into primary with red loctite.

2) Install Motor/Primary spacer using supplied o-ring gaskets (one between motor and spacer and one between spacer and inner primary). Coat all seal lips with oil.

3) Locate 4 stock trans/primary bolts (5/16-18 2 ¾”). These will now be used as motor/primary bolts.

4) Place spacers onto transmission. 5) Confirm that drive belt is over transmission pulley. 6) Slip new kit primary screws through holes and place spacers on the inside

of primary. Mount inner primary. Do not tighten screws until starter is mounted.

7) Install supplied starter shaft extension onto starter. 8) Install starter motor. 9) Torque all inner primary case bolts and starter motor bolts down to factory

specs and bend up the lock tabs.

10) Install jackshaft assembly using supplied lock plate and bolt. See factory manual for detailed breakdown of jackshaft assembly. Torque jackshaft bolt and bend up locktab.

11) Using supplied front motor compensating sprocket shaft extension, install primary chain/sprocket/clutch assembly to motor and trans.

12) Install supplied clutch pushrod inside mainshaft and install release plate, retainer ring, adjuster screw, and jam nut. Adjust clutch to factory specifications.

13) Adjust primary chain to factory specifications. 14) Using a new gasket, install outer primary. Refill primary with fresh oil.

J) Install oil line and oil tank

1) Remove stock oil drain line. Retain 90 degree fitting at the oil tank.

2) Install replacement line.

3) Remove extra hose clamp from end of replacement line and slide over 90 degree fitting. Slide hard line into 90 degree fitting and snug up hose clamp.

4) Install oil tank per factory instructions. Route drain line to fitting on bottom of frame and fasten with supplied hose clamp.

K) Replace electronics under seat and behind oil tank. L) Install new splash guard with supplied hardware. M) Install battery (disconnected) N) Install previously test-fitted fender. O) Install wheel, rotor and pulley assembly. Axle will be roughly a 1/8” shy from

each side of the flat area on swingarm. Drive side spacer has the groove on it, run the axle bolts in by hand till they stop, adjust belt using the adjuster bolts, (Refer to factory manual for suggested belt specs.) lock down the axle adjusters in the end of the swingarm, now torque axle bolts to 65 ft. lbs. with red loctite.

P) Install supplied axle covers, use loctite and torque to 15 ft. lbs. Q) Install all previously removed parts, including exhaust Pipes, chosen taillight, etc. Inspect all hardware and wiring before connecting battery and installing seat. Check all fluids and fill to factory or aftermarket specified levels.

Torque Specs

Axle bolts 65 ft. lbs. Shock bolts refer to service manual Pulley bolts 60 ft. lbs. Rotor bolts 3/8” rear 30 ft lbs. Pivot bolt refer to service manual Rotor bolts 5/16” front 25 ft lbs.

Test at slow speeds; take several short test rides before taking a road-trip. Visually inspect before and after road testing. All components have been installed and thoroughly tested. If proper assembly methods are used there will be no problems with the use, function, and dependability of your bike. Now it’s time to get out and show off your new ride.
