Hiroyuki Usui, Omron Europe as Chie Executive Ocer

Hiroyuki Usui, who joined Omron Europe as Chie Executive Ocer in April this year, says his ambition is

to bring next generation technology into the European market, putting Omrons know-how, experience

and systems within reach o European machine-builders. We spoke with him about his vision and ideas

    or achieving these ambitions.

What did you ask yoursel when you became CEO?

My main interest is in helping European machine-builders

to stay strong in a changing world, because every customer

I have spoken to sees the challenges ahead. We must help

them to keep innovating and reducing costs. That way they

can seize the opportunities in developing markets like

China where our long-standing presence is going to

help them while deending their local business.

How can next-generation technology help machine-

    builders?

It all springs rom the ideas o the machine-builders them-

selves. Sysmac, or example, was based on customer demands

or a platorm thats scalable and exible, and that enables the

creation o ast, ecient machines. Our vision is to help our

customersengineers to turn their ideas into reality the

    smart way.

Could you explain what you mean by turning

ideas smartly into reality the smart way?

Machine automation is all about input-logic-output techno-

logy so we make connectivity as simple, ast and reliable as

possible. Machine-builders only need to ocus on the creative

idea, mixing and matching components without worrying

about hierarchy or other communication issues. Were unique

in oering this seamless inputlogic- output combinations.

O course, i everything comes rom Omron it will be the

astest combination available on the market.

What are Omrons other ocus points?

We aim to provide the most reliable support in the business,

and deliver it aster and more precisely than anyone else.

We can do this by removing all unnecessary waste, taking

out elements that dont add value or our customers and their

customers. As a logical consequence, this will improve the

speed o our response and bring the cost down - these are all

benefts that can be directly transerred to our customers and

    help make them more competitive.

I you were an Omron customer or potential customer,

how would you interact with us?

Its an interesting question, because we must always think

rom the customers perspective. The frst point is to realize

how easy it is to get access to our automation expertise. On

every level, Omron is the most open automation partner in

Europe. I I were a customer I would defnitely bring Omron

in at the start o a project, right at the concept stage, because Iknow our engineers can help customers to create solutions to

specifc challenges. They are in the feld every day in all kinds

o industries. So, or example, know-how gained on an auto-

motive plant in Sweden might be exactly whats needed or a

packaging machine in France. Machine-builders can use this

experience to sharpen their ideas or tomorrows machines:

it will help to make equipment thats uture-proo, and that

delivers the competitive advantage in todays globalized

    world.

    COMPETENCE

Flexibility and versatility are the two main drivers or the

evolution o packaging machinery. In particular, the need to

change ormats quickly, or to handle dierent products on the

same line, has led more innovative manuacturers to develop

new solutions in terms o machinery layout, materials and

    technologies.

Italian manuacturer Mespic is just such a company. Specia-

lizing in the design and construction o integrated end-o-line

packaging machinery, Mespic looked at what the market was

demanding, and established partnerships with specialist sup-

pliers to meet those demands. In particular, it has investigated

new materials and innovative technologies that enable it to

oer solutions that are more ecient in terms o productivity

    and energy saving.

Sort, pack, box, code: the end-o-the-line or tea

One o Mespics most recent advances is the development

o an end-o-line secondary and fnal packaging solution or

packs o tea. This is a dedicated line which incorporates trans-

port o the packs, aggregating dierent product types and

ormats, and automatically placing them in dierent packing

    cases.

The key issue is that the packs containing dierent avours

o tea each coming rom a dierent production line must

be properly and accurately placed into separate cases or

despatch. So when the dierent teas arrive at the Mespic

end-o-line plant, they are frst scanned by an Omron FQ vision

system, which identifes the dierent product types. The data

is sent via an Ethernet link to the pick-and-place system, which

takes the packs o tea and puts them into dierent cases. The

open cases are frst marked with a Data Matrix code, and then

automatically sealed: fnally, a second Omron FQ-CR vision

system reads the code printed on the case, to identiy the

    contents and ensure accurate despatch.

Developed in collaboration with Omron, the end-o-line plant

benefts rom the know-how and product philosophies o

both companies. One o Mespics core strengths is its ability to

oer not only standalone machines but also complete lines.

These all-in-onesystems, born out o the need to run multiple

processes within the same area, are designed in co-operation

with the customer to take into account the specifc packaging

and the space limitations. The Mespic machines make use o

innovative materials such as carbon fbre and have ewer mov-

ing parts. This makes them lighter, which in turn enables the

use o smaller motors to reduce component costs as well as

saving energy up to 60% compared with traditional machines.

    Ideal partner

Mespic has ound an ideal partner in Omron, which shares its

customer-ocused ideals. Francesca Gaetani, Packaging Project

Leader at Omron Electronics Italy, explains that Our automa-

tion philosophy was to provide a solution based on the new

NJ controller on an EtherCAT network. This architecture allows

us to take a unique approach in meeting diering require-

ments in terms o complexity, while ensuring cost saving. We

achieved this because the NJ machine controller - scaled in

dierent sizes - handles the logic I/O as well as the machine

movements. The EtherCAT network - on which the entire Sys-

mac platorm is based provides the speed o data exchange

necessary to ens ure application exibility.

In the case o the tea-packaging solution, the NJ501 machine

controller manages the conveyors carrying the packs o tea, as

well as servo drives that operate the casing machine, the pick-

and-place module, and the aggregation o the dierent packs.

Mespics case-packing systems are all top-loading, and use a

Cartesian-axis gantry with both motors fxed, to reduce weight

and thereore wear - on the moving parts.

Extensive and continuous collaboration rom Omron has

provided the exibility and versatility with which Mespic has

been able to meet the specifc and complex needs o each

customer. The technology has delivered several customer

    benefts, including:

Most importantly, the collaboration between Mespic and

Omron has enabled the deployment o new technologies to

meet new objectives, and to open up new and increasingly

    competitive markets.

Mespic, with headquarters in northeast Italy, has worked with Omron to develop

innovative all-in-one packaging solutions that end-users now demand, and that

successul machine makers strive to provide. A recent example is this end-o-line

Sysmac: One MachineController, One Connectionand One Sotware

    Sysmac, 1st anniversary

Its exactly one year since the Sysmac control platorm was

launched. Fully integrated under the simple concept o

One Control, One Connection and One Sotwareit met with

instant success. It was Sysmacs simplicity and reliability that

users appreciated most and, thanks to them, we are on target

to achieve over 5000 CPU sales. Last year we also said that this

was the frst step in a ten years journeyWe are pleased and

thrilled to share with you the second step. When we say

it works IT WORKS! And when we say we do WE DELIVER!

The CPU amily is growing in perormance

    and scalability

    The frst release - NJ5 CPU targeted 16, 32 and 64 axes

machines. Within six months speed had been doubled and

64 axes control could be achieved in 1 ms instead o 2 ms.

We also released a new CPU amily NJ3 line covering 4 and

8 axes with the same unctionality, but with slightly lowered

perormance. The NJ3 CPU is well positioned to meet 80%

o applications in terms o perormance and cost.

Kinematics meets PLC, motion and vision

In July we launched the NJ Robotics line. This integratesmotion, PLC, vision and the kinematic algorithms required or

delta robots. Continuous pick & place systems comprising

8 robots and a dual conveyor line can now be controlled in

less than 2ms cycle times, with up to 200 picking cycles

    per minute.

Saety with one sotware and one connection concept

Sysmac platorm now includes smart saety unction thanks

to the new integrated saety solution. The latter consists o a

new saety network controller and a new saety I/O (NX I/O).

One connection concept is realised through the use o Saety

over Ethercat (FSoE) layer, controller and I/Os are physically

mounted on the distributed I/O rack. Hence sae and non sae

I/Os can be mixed on the same I/O block.. The ONE sotware

concept is achieved by using Sysmac Studio or confguration

and programming. Ne edless to say that it ully complies

with IEC-61131-3 standard. The saety controller achieves the

highest saety and meets Category 4 and Perormance level

(PLe) according to the ISO-13849-1 and SIL3 according to

    IEC-61508.

    Distributed NX I/O: sub-microsecond accuracy

Based on a backplane bus running in synchronous and

asynchronous modes and using time stamping, our NX I/O

distributed IO range can read an input or set an output with

sub-microsecond accuracy. NX I/O is available with over

70 models o I/O units. Further models will become

    available over the coming year.

    And the uture?

Sysmac is and will remain a ully integrated platorm, with

the ocus on speed and perormance or exible machine

automation. Our development teams are continually

impro-ving current systems and are also busy with

    new application libraries.

    SysmacNX-series I/OTH E SYSM AC MAC HI NE CON TR OL LE R GE TS TH E I/ O S I T DESE RV ES .. .

    One year ago, Omron

    introduced the Sysmac

    NJ-series controller, as the

    basis o a new generation

    o Machine Control

    Systems.

    TECHNOLOGY

    A new generation o I/Os

Not just speed in program execution, but also speed o application develop-

ment, with a ully integrated program-

    ming, simulation and troubleshoot-

ing environment. Direct access to all

    variables and unctions or sequence

    control, motion control and machine

vision rom Sysmac Studio helps you.

    Simpliy your engineering work, reduc-

ing the chance o errors and improv-

    ing modularity and maintainability.

In modern machine control, achievinga high execution speed means nothing

    without accuracy and repeatability.

    Using the distributed clock unction

o the EtherCAT machine network, the

timing o Sysmacs motion control is

accurate and predictable to within a

    microsecond. The same deterministic

behaviour is now also supported by the

    new Sysmac NX-series I/O system.

    Timing is key

Sysmac NX-series I/O has been deve-loped to meet requirements that at frst

may seem contradicting; to provide a

competitive modular I/O system to con-

nect to Omron controllers and various

    open networks, yet oering superior

real-time behaviour and ease o use.

Additionally, the system needs to sup-

port the integration o saety unctions,

and be open or uture additions.

To assure the required perormancelevel, Omron developed a new inter-

    connection bus, which outperorms any

    currently available industrial network.

Besides having a high data transer rate,

this bus will propagate the distributed

clock o EtherCAT down to individual I/O

units. The distributed clock allows any

I/O unit to synchronise with the Sysmac

    machine controllers primary task cycle

with less than 1 s jitter. Additionally,

input units with timestamp unctioncan be used to accurately determine se-

quence o events with nanosecond reso-

    lution. Complementary timestamped

output units will let you control the pre-

cise timing o digital output sequences,

    with the same nanosecond resolution.

Used together, the total accuracy o

timing rom in- to outputs is only limited

by the ON- and OFF-delays o the

signals, i.e. well within a microsecond.

    Choice in I/O units

The digital I/O units in the Sysmac NX-series are oered in

several variations, allowing the user to make a trade-o be-

tween I/O density and ease o installation, or perormance and

cost. Every model is available in sinking- and sourcing version

so you can always meet local market needs when you export

    your machines globally.

Standard digital I/O units are available as 4-point modules

which accept direct connection o 3-wire signals, providing

24V power supply to the sensor. These 4-point units are also

available as high-speed. Standard-perormance units also

come in higher densities: 8-point I/O units can be used or

2-wire signals, typically dry contact switches. 16-point units

achieve the highest I/O density in 12 mm width, in case the

sensors are supplied with power rom an external source.

Saety I/Os are available as 4-point input units, while saety

outputs units have 4 output points in just 12 mm width, or

    2 points with a 2 A rating.

current, voltage, thermocouple or RTD signals. High-perormance models are

available, oering 10 s conversion time per channel and 1:30000 resolution.

To support the motion control unctions o the Sysmac series, I/O units or en coder

inputs and pulse outputs are included in the range. These can be assigned to motion

    axes in the controller confguration.

    Saety integrated

Saety unctions are ully integrated in the Sysmac NX-series I/O. The programmable

saety control unit and its sae in- and output units can be inserted anywhere in

the I/O system. No other special hardware is needed. The saety communication is

passed on transparently through the EtherCAT interaces o the Sysmac control net-

work, making it easy to add saety unctions to any control system. Standard control

and saety control are both programmed in Sysmac Studio, providing easy monitor-

ing and reerencing o saety status inormation in the normal control programs.

    Design

All Sysmac I/O units have the same height and depth (100x71 mm) while the

standard unit width is 12mm, or 24mm or some specifc units. All I/O units have a

detachable ront connector with push-in type screwless terminals. I/O wiring looms

can be prepared and installed separately, signals can easily be disconnected or

testing and commissioning, and units can be replaced without re-wiring. User-

defned labeling and keying o the I/O connectors are provided to prevent

    installation errors.

At the initial market release in Q1 2013, the Sysmac NX-series I/O will consist o

approximately 70 types o I/O units and system modules like power eeds and

ground terminals, a saety IO controller, and the network interace unit or EtherCAT.

Bus interaces or other networks, and the described high-perormance I/O units will

be released throughout 2013. From there on, there will be a steady expansion o theSysmac NX-series model range.

Logic-Output or unctional saety in automation.

Sysmac Studio and IEC 61131-3 PLCopen Saety

    programming

One o the benefts o advanced Saety Controllers

compared with classic hard-wired saety solutions is

the exibility and reusability o code. Omron NX Saety

Controllers are programmed according to the IEC 61131-3

standard and use the same Sysmac Studio Integrated

Development Environment (IDE) used or the rest o the

    Sysmac devices.

Standards like IEC 61131-3 and PLCopen bring openne ss

and usability that ensures end users can avoid becoming

the prisoner o a particular brand. NX Saety Controllers

incorporate PLCopen Function Blocks (FBs) that in

combination with Motion Control FBs make Sysmac one

o the most open platorms on the market. Furthermore,

Sysmac Studio allows the integration o NX Saety

Controller variables within the global variables o an NJ

controller. Sysmac Studio IDE thus supports a common

methodology or hardware defnition, programming and

    maintenance.

Operating Principle o the NX Saety Controller

The NX Saety Controller supports sae logic in its local

NX backplane and in remote NX remote backplanes

by means o the NX EtherCAT coupler (NX-ECC201).

Functional Saety Over EtherCAT (FSoE) uses the so-called

black channelor communications which allows saety

data and non-saety data to be combined without risk

in a single network. FSoE can achieve SIL-3, with the

probability o one undetected error exceeding 100,000

    years!

Sysmac NJ Controller is the EtherCAT network master.

The NX Saety Controller establishes a connection-ID

mechanism with its associated NX devices. In this way,

the NX Saety Controller manages the sae logic while the

NJ EtherCAT Master is responsible or sae and non-sae

communications. One interesting consequence is that

NJ Controller has continuous access to the FSoE data

and can, i necessary, use this in standard automation

    processes.

A member o the Proplast group, French manuacturer

Mecapack develops and manuactures packaging machines,

including tray sealing systems, thermoorming equipment,

case orming and case packing solutions. They have recently

integrated Cration Technique (now called Idpack) into the

business, strengthening their expertise in secondary packa-

ging machines. The companys nine R&D engineers, working in

a 23-person Research Department, add value to the company,

while Omron has been providing expertise in sequential logic

and motion control to Mecapack or more than 15 years.

Build a relationship witha single project

    A complete turnkey packaging line

These days our customers look or machines which can work

at high speed and with increased capacity, says Benot Mort,

responsible or Development at Mecapack. But they also want

to build a relationship with a single Project Manager who can

oer a global solution or both primary and secondary pack-aging. This is what we have been working to establish or the

    past fve years.

Cyrille Couloigner, in charge o Mecapacks Automation Re-

search Department, adds: We have developed from being a

manufacturer of individual machines towards becoming a sup-

plier of engineering solutions. We owe this evolution directly to

the development of Omron technology.Benot Mort explains

that Mecapack has been working continually on the reliability

and operation o a global ull-line concept, while integrating

third-party products such as metal detection systems and

labelling machines: Were introducing into packaging lines

notions o production eciency which are well known in the

automotive industry, while reducing product-ormat change-

overs to the minimum. Every second means a lot to us!

    Industrialized development

As part o this project, one o Mecapacks objectives is to

streamline machine conception, which will reduce delivery

times - among other benefts. To achieve this, the company is

deploying Omrons Sysmac platorm, which puts the en tire line

under the same logic o control and parameter setting. Many

o our customers are in avour o this rationalization, says Serge

Pitois, Product Manager at Mecapack, although he notes thatA single controller means a complete change in stra tegy.

The beneft o a single controller

Benot Mort adds that This is where the Omron team add

their expertise to our knowledge, and answer any queries that

might arise on our side. Our partnership with Omron allows us

to achieve the perormance levels that we had initially set as

an objective, which is important with new technologies. You

could look at this as a joint investment by Omron and Me-

capack, and I do want to emphasise the act that the Omron

team is always very reactive when we need help!

Denis Oerther, in charge o the Purchasing Department at

Mecapack, sees obvious benefts in optimizing line control:

A single platform reduces the number of components

and the wiring and programming times in the work-

shops. It also reduces stock volumes, and the variety

    of spare parts needed.

Mecapack, a specialist manuacturer o primary and secondary packaging machines

has recently developed a turnkey packaging line. Working in close cooperation with

Omron has enabled the company to base its concept on a single line controller,

a strategically important step orward, with which Mecapack intends to satisy

customer expectations both in its French home market and in the rest o the world.

According to Serge Pitois, deploying a single controller such as the Sysmac platorm is the

only way to create a complete packaging line which can meet expectations in terms o

perormance, and o return on investment and costs. Mecapack integrates a sequence o

automation products and Delta-2 robots developed internally, with motors and control

by Omron - that ft into the single line-controller concept. Ethernet connectivity means the

controller can also communicate with the multi-articulated robots used in the case-packing

    stage.

This consistency in the sequential unctions and motion control is much appreciated becau-

se it allows shorter ormat changeover times. It also allows remote maintenance and diagno-

sis o the complete line through a single communication entry point. These are signifcant

benefts or both the end user and Mecapack.

    Mecapack is going global

80 % o Mecapacks customers are in the ood and beverage sector, but the company also

manuactures machines or the pharmaceutical, medical, and supply chain (secondary

packaging) sectors. Larger ood manuacturers and large or medium size supermarkets will
