More than 70% of a product’s productioncost is established during its design phase.Therefore, working product affordability intothe design phase is extremely important.Barber-Nichols, Inc. The DFMA process begins with the develop-ment of a baseline cost model. The product isthen subjected to a comprehensive DFMAreview where part counts and assembly stepsare minimized; the most advantageousmaterials, tolerances, and processes areadopted; COTS components are incorporatedinto the product whenever possible; andcustom components are designed for manu-facturing simplicity. Finally, trade studies areperformed to determine cost savings andclients are provided with DFMA impact reports.

Anti-Torpedo Torpedo (CAT) devel-opment project. CAT is a defensivetorpedo that will track, activelyengage, and disable a threateningtorpedo before it can damage orsink a ship. The goal is to cut CATproduction costs by 20%. On May26, 2005 Congressman BobBeauprez recognized BNI for itsDFMA efforts and reported thatevery dollar spent on this projecthas yielded future production costsavings of $15. The U.S. Navy isplanning to manufacture CAT for
ten years and the additional funds spent onDFMA will be fully recouped in the first year.
