FEASIBILITY STUDIES

The most important work happens at the beginning of a new project. The objective of a feasibility study is to determine the best solution for your project while keeping the costs as low as possible. You may also need to determine the extent of the project scope and get a budget in place to get your project funded. This is where our team excels.

Our combination of engineers and modeling staff working together grant many experienced perspectives, spawning creative solutions.

We will work collectively with you to establish the design criteria for the project. Then we provide flowsheets to ensure proper mass balance and the design intent.

Simultaneously we construct a 3D model, whether your project is greenfield or upgrades to an existing plant. This 3D model is used as a tool to get all the stakeholders’ input and to verify that the physical constraints of the project can be met. The project model also allows our engineers to make better estimations on structural members, access platforms, and predict the costs of the smaller details.

The best solution is often the simplest design. Let’s not make this hard!

Scheduling

Large projects can have complex schedules that include procurement of long lead time equipment as well as fabrication schedules. We can get you on track by focusing on the critical path and not letting your schedule get overwhelmed by the non-critical tasks.

Cost Estimating

We have a large estimating database and are continuously receiving new quotes on equipment and materials to keep our numbers up to date. With how efficiently we integrate our 3D model with our engineering, we can produce a tighter project budget from the beginning.

Mechanical

We have years of experience with plant layouts and material handling equipment, chutework, and ancillary equipment required to run your plant. We work closely with vendors to get drawings and equipment costs. Our studies consider maintenance access as well as safe working platforms and monorails needed for an easily maintainable system.

Structural

3D modeling allows us to get to the finish line,

given our year of experience. By Importing the 3D

model into our structural software, we can

estimate member sizes and concrete quantities.

This will give you a high level of confidence in an

area that can be challenging during a study, which

is often underestimated.

3D Modeling

We use 3D modeling software as our standard for all our projects and are quite proficient at it. You will be impressed by what we can produce in a short time. Over the years we have dialed in the level of detail required to determine feasibility. We don’t waste money modeling things that do not have major impacts on layout constraints or the overall project cost. The best part is that we can use this model to go straight to detailed engineering.

Evaluations

Just because it’s old, doesn’t mean it needs replacing. Upgrading an existing installation can buy you additional years of operation, without large capital expenditures. Our experience includes quarter mile long enclosed tubular conveyors and elevated conveyors landing on 120-foot-tall stacking tubes and storage domes. Rail dump hopper feeders with belt widths up to 72” inches and reversing loadout conveyors is just a taste of what we do. One of the more challenging conveyor transfer towers we designed included five 60” wide conveyor belts and transfers within a single tower. We have also successfully designed process plants with dozens of conveyors snaking through the facility thanks to our 3D modeling expertise.

BASIC ENGINEERING PHASE

Establish conveyor belt design requirements, conveyor capacity, belt speed, work-points and general layout. This phase includes general arrangement drawings and a 3D model for client review.

We can determine the critical interfaces with other material handling equipment and chute-work. If this work is part of an existing system or structure, we can create other 3D models of the existing structure and any potential interfaces, like a new conveyor. In our experience, a 3D model greatly reduces installation costs by avoiding interferences with existing structure or equipment. When complex geometry is not modeled, there tends to be expensive rework and down time that far exceeds the cost of creating a 3D model. Fortunately for you, creating a 3D model is where we excel.

This phase is highly collaborative in order to make all of the important decisions early in the design. A 3D model can be easily worked to present design decisions to the stakeholders, who can then make informed decisions with a 3D model, given it’s clear and understandable manner over its 2D counterpart.

We understand that not all stakeholders will have the time to wrap their minds around hundreds or even thousands of 2D drawings and many stakeholders are not familiar with reading engineering drawings.

This can make it difficult for stakeholders to make informed decisions and get the input from the people that matter. We highly advocate 3D modeling, it is the reason why this is our standard method of design.

Once the 3D model is reviewed and approved, then detailed engineering can begin. Often times at the end of this phase, a preliminary cost estimate is established to begin setting project budgets.

DETAILED ENGINEERING

PHASE

Whether we will help you with the basic engineering phase, created a 3D model, or you just have 2D drawings, we can pick it up from there. In either case, we will end up with a detailed 3D model with structural member sizes and accurately modeled conveyor components. Ingenium Design can provide as much or as little scope as you need to get the job done right.

We can also help with the bidding process. Here we provide bid evaluations and recommendations for vendors and steel fabricators. Ingenium Design will work closely with the steel detailer to ensure the integrity of the 3D model.

The 3D model created in the engineering phase can greatly reduce the time required to detail and fabricate the steel. Many steel detailer’s can import our 3D model which contains the structural member sizes.

CONSTRUCTION ASSISTANCE

PHASE

Conveyor truss to covered storageWe find that projects are more successful if we have an eye on the construction. A couple site visits or regularly scheduled visits may be required depending on the complexity of your project. Oversight gives us an opportunity to catch any mistakes that may go unnoticed or foresee and avoid potential future issues. The earlier any issues are corrected, the less expensive they typically are. Our presence also gives the contractor opportunities to ask questions or address concerns without bogging down the schedule and producing piles of unnecessary paperwork.

Design of the stringer tables, trusses, walkways, galleries, bents, towers, pulley frames, take-up carts, skirt-boards, head-chutes all the way down to the foundations can be provided. We would also love to design your transfer towers and can optimize these structures based on conveyor work-points and required transition distances.

You may have vendors you prefer for conveyor components. These can be incorporated into the design. If you need to go out for bid, for certain components, then we can help you through that process as well.

The conveyor may require passive or active dust collection or suppression. These are systems our engineers can provide, more so than just the conveyor belt design.

PROCUREMENT ASSISTANCE

PHASE

Conveyors components and steel are purchased either during or after the detailed engineering phase depending on the project timeline. If you need help purchasing the conveyor components, we will work with component vendors to get firm

Piping

Piping is an integral part of many facilities and processes. We have years of experience and hundreds of piping projects under our belts. We are experienced with everything from process piping, steam, chilled water, slurries and wash-down water systems that run for miles up and down conveyor belts. We can keep it simple; from single line schematic layouts to fully modeled pipes with seismic bracing and supports we meet the needs of your project.

Engineering and Design

We engineer systems that appropriately handle

the fluid you are transporting. Engineering

includes flow and pressure calculations, material

selection, pump sizing and selection, supports,

and inline equipment.

We start with a process flow diagram or a P&ID.

Our designs target proper fluid velocities by

minimize friction losses to lower energy

consumption and maximize the life of the system.

Our designs encompass equipment selection, tank

and pump design and any structural supports,

access platforms or foundations needed to deliver

a complete piping system. Pipe thickness, valve

selection, corrosion allowance, cleanouts, system

draining, and pipe stress are all factors that

influence the design and layout of a piping system.

It is important to us that we present our design

and drawings in a clear way to stake holders, so

installation, operation, maintenance and safety

needs are integrated into the design in a way that

exceeds expectations.

FINITE ELEMENT

ANALYSIS

Analysis and design software have made simple

what used to be impossible in a traditional design

office. We have fully embraced Finite Element

Analysis (FEA) in our everyday engineering work.

This gives us a much better understanding of how

a structure will perform, long before it is built. We

also excel in advanced finite element analysis,

which most offices don’t provide.

We utilize finite element analysis on beam-column

structures, concrete foundations, vaults, tunnels,

welded plate structures, and on challenging

vibration or fatigue problems. This provides our

engineers with a deeper look and understanding of

potentially destructive load conditions and failure

modes. FEA simulations are the structural version

of rapid prototyping, reducing time and costs by

solving numerous iterations of a structure before

something is built.

Chutework and DEM

Our experts have years of experience modeling and analyzing transfer chutes and difficult materials. We utilize 3D modeling tools with years of hands-on experience to continue to improve chute design.

Chute Modifications

The images on the left show a problematic chute and the recommended modification. The proposed modification shows a more uniform loading, with the material more closely matching the speed of the receiving belt. The image below shows chute modifications on a chute to increase throughput without plugging.

Discrete Element Method

(DEM)

We use DEM to analyze and modify existing chutes

or design new ones. DEM allows us to better

understand how a bulk material will behave within

the chute. On existing chutes, we create a model

of the system and compare that with the current

performance to have a clear picture of the issues.

This secures our confidence of how the material

will behave in the proposed modifications. We

iterate through the design until we have chute

that will perform as desired.

Optimization of the chute takes into consideration

material loading, impact, plugging, chute and belt

wear as well as material degradation and dust

generation. Any one of these issues has the

potential to create significant problems with a

transfer chute.

Chutework and DEM

We have designed chutes a large variety of mining

and power generation facilities including, wood

chips, coal, salt, potash, frac sand, metal ores,

gypsum, potash, silica sand, copper concentrate,

lime, urea, trona, soda ash, fertilizers and sticky

materials.

Chutework Design

We design all our chutes in 3D. This way we can

work through all of the complex geometry and

ensure proper flow angles as well as valley angles

within the chute. 3D modeling helps us

communicate with operators and maintenance

personnel how the chutes will look and be

maintained. We design round pipe chutes as well

as chutes with complex geometry with wear liners

or rock boxes. We also design chutes with DEM to

mitigate plugging issues and minimize dust

generation.

Each chute project has special considerations for

the material being handled as well as

maintenance, wear and safety. Let us help you

New Dust Collection Systems

single collector serving one piece of equipment, or

an elaborate centralized system with many

Existing Systems

➢ Is your existing dust collection system “hacked

together” and causing you trouble? Do you just

need to add a few pickup points? We can evaluate

your system top to bottom and design the most

cost-effective solutions.

Too often dust collection systems have been

retrofit for added or removed equipment. This

changes the dynamics of the duct system causing

air velocities to be too high or too low in some

areas.

When velocities are too low, material can drop out

of the airstream and eventually buildup and create

plugging issues and nuisance cleaning of the ducts.

Re-handling this material drives up operating

costs.

When velocities are too high, abrasive materials

can wear holes in the ductwork. Excessive

velocities also require the fan to use more energy

than necessary to transport the captured dust.

You may not need a completely new dust collection

system. Sometimes replacing some of the duct

work with the correct size will do the trick. Let us
