Please study this handbook carefully before initial use of the equipment. Keep this handbook at the working place, where you can easily find it and hand it over with the equipment to other persons.

1 Safety Regulations for Electrical Machines in Industrial Use

Danger

Electrical machines are equipment for use in industrial plants. During operation of the machine dangers may arise through rotating parts and/or high voltage. In case of improper use of the machine during commissioning, operation and maintenance severe injuries to persons and damage of property may arise. The machine may only be used under the provisions stated in the instruction manual, additionally the local working conditions should be considered.

• Transportation, installation, commissioning, electrical connection, operation and maintenance may only be carried out by authorized and qualified specialist staff.

• Knowledge of the regulations for the prevention of industrial accidents and first aid measures is a prerequisite for safe and trouble-free operation of this system.

• This instruction manual contains the most important notes for operation of the system in accordance with safety requirements.

• This instruction manual and especially the safety notes contained herein must be observed by all the persons working with the system.

2 Function of the equipment The pull tester PT 10k HG was developed to process tensile tests on crimp connections with high crimp sections. The maximum measuring force is 10.000 Newton (2.000 lb). The unit can work in destroy and not destroy mode. Not destroy mode means that the pull tester pulls on the crimp up to a certain programmed force. For easier verify of the measuring results a table of DIN pull off minimum values is available in the program. This table will be shown after each measurement. For safe fixing of the terminal there are interchangeable inlays available. The cable will be fixed by a strong cable vice. It is possible to program different pull speed. The speed range is from 50 mm/min up to 120 mm/min. The last 100 measuring will be stored in the program. The measuring results can be transmitted via USB interface to an Excel file.

3 Certain of use The pull tester PT 10k HG can be used to process tensile tests on crimp connections with high crimp sections. The range of cross section is approximately from 10 mm² to 180 mm². The measuring force can go up to 10.000 Newton (2.000 lb). For safety reasons a pull test is possible with closed safety cover only. The measuring results can be transmitted via USB interface to a windows PC. The requirements for temperature and humidity have to be carefully observed. Ignoring these rules can cause accidents or damages. Other use as described in this manual is not allowed and can lead to the loss of warranty claims and liability exclusion of the supplier. Any unauthorized modification to the gauge carried out by user will invalidate the manufacturer’s liability to any resulting damage or injury to personnel.

5 Scope of delivery Delivery must include:

6 Packing The unit is screwed on a special transportation packing and covered with stretched packing film. Please re-use this package again or recycle it according to your local rules.

7 Transportation Because of the high weight of the unit it must be safe fixed during transportation and protected against shift and tumble. The transportation of the unit must be free of vibration and shock. The normal packaging is not seaworthy and cannot be used for water carriage. A seawater packaging is available if required. The packing does not protect against wet conditions. Tumbling of the unit during transportation is not allowed. Handle with care! Throwing or falling down of the packed unit can cause damages or total demolition.

8 Storing The gauge has to be stored in a dry and well tempered room. The optimum store temperature is at 20°C. Too high humidity can cause corrosion on important precision parts.

9 Set up of the Microlab The Pull Tester PT 10k HG has to be set up in a dry, dust free and well tempered room. It must be protected from improper environment conditions like high or low temperature, direct sun light, vibrations and other mechanical influences, electromagnetic or magnetic fields, humidity or dust. It shall be set up on the original bench which is equipped with adjustable feet. The bench has to be adjusted vertical with an air lever. Fixing from the table on the floor is not needed. If any defects, improper functions, damages or problems occur, which can not be solved by the instructions in this handbook, please contact Mecal for support. DANGER TO LIFE: The unit shall be operated only by grounded power connection or power socket. Before open up the lab, switch off the unit from power supply! Do not open the gauge during operation.

10 Starting up of the pull tester PT 10k HG

10.1 Assemble of the unit 10.1.1 Safe unpacking

Remove all screws in the lower row of the packing box.

Lift up the upper part of the packing box.

Remove the box with the accessories kit.

Content of the accessories kit:

Handle for cable vice with washer and snap ring. Grease press 5 pc. Terminal gripping inserts Dust brush 3 mm hex key with handle 4 pc. Spring washer for M 10 8 pc. Washer for M 10 4 pc. Ring bolt DIN 580 M 12

The 4 ring bolts have to be screwed in each corner of the unit.

The lifting belt must be mounted as shown in the picture. Caution: Use certified and undamaged belts only.

Lifting of the unit.

Protect the main switch by using a square timber.

Dismantling from the transportation pallet. Lift up the pull tester including the pallet just a little bit by using an overhead crane. Remove the 4 screws M 10 by using a wrench 17 mm. Attention: These screws will be used again to tightening the pull tester on the bench. The 4 washers are not needed any more. Remove now the transportation pallet.

10.1.2 Fastening of the PT 10k HG on the bench

Lift up the PT 10k HG so high that the bench can be moved under it. Now lower down the PT 10k HG so much that it is just touches the bench but still can be moved.

Screw M 10x40 2 washer for M 10 Spring washer for M 10

Lock now the PT 10k HG with the 4 screws on the bench. Start with the two screws on the back. Start tightens of the screws after all 4 screws are inserted.

Fasten the 4 screws by using a wrench 17 mm.

Remove the box with the bench accessories kit. Content of the bench accessories kit:

2 waste container 4 adjustable bench feet.

Now lift up the pull tester including the bench until it is just hover. Remove the 4 screws M 12 with a wrench 19 mm. The screws will not be need any more. The pallet can now be removed.

Turn the PT 10k HG by 90° and put it centred on a hand lift truck. Caution: For safety reasons do not remove the weight from the overhead crane.

The 4 bench feet can now be inserted. The bolt must not overcome more than 5 mm inside the bench.

If the overcome of the bolt is more than 5 mm the unit can not be removed from the hand lift truck.

Insert the bench feet in the same way on the back side of the bench.

10.1.3 Set up the PT 10k HG on its location of use

Release the unit now from the overhead crane. Move it with the hand lift truck to its location of use. Park it there and remove the hand lift truck. Attention: If the bench feet do overcome more than 5 mm inside the bench than the pull tester can not be removed from the hand lift truck. Make sure that the overcome is not more than 5 mm. Remove now the lifting belt and the 4 ring bolts.

Horizontal setting of the PT 10k HG

Use a wrench 14 mm and set the bench feet. CW: up CCW: down

Caution: Don’t screw the bench feet to much out. –Tilting Danger-!

Important: After setting the horizontal position the bench the feet have to be fixed with the M12 nuts. Now the bench is stabile.

Put on the handle fort he cable vice and lock it with the washer and the snap ring.

Insert the two waste containers.

Assemble the tools and inserts from the accessories kit on its reserved place.

10.3 Switch ON and start reference run

Connect the power cable from the PT 10k HG to the electrical power source in the plant. The power source must support phase, neutral and earth. The power source can be between 200 VAC and 240 VAC 50/60 HZ. Important: The fuse must be C16 Amp type (delay fuse). Switch main switch to 1 (ON). The display starts illuminate and the program will be loaded. If this is not the case, please check the micro fuses (2.5 AT and 10 AT) behind the back cover.

After program is loaded the unit expects a reference run. It will be started by pressing on „Select“ (rotary encoder). The cursor can be moved by turning “Select”. Will „Select“ be pressed when the cursor stays on „Manual Driving“ than the main drive of the PT 10k HG can be moved forward and backward by turning „Select“. Under „C-Tec Service“ all factory settings are stored. Only C-Tec member can enter.

Start reference run Caution: Make sure that no test cable is inserted in the pull tester during reference run.

Move the cursor to „Initial Driving“ by turning „Select“. Now press on “Select”.

The unit performs a reference run now. By this reference run the inner and outer home position will be learned by the pull tester.

The reference run was performed successfully. Now one out of three measurement methods can be selected.

Pull off test: The PT 10k HG pulls on the cable until the crimp brakes. The highest pull force will be displayed. Pull to seetpnt.: The PT 10k HG pulls on the cable until the crimp brakes. The highest pull force will be displayed. In addition this result will be compared with the value from the pull force chart. Setpoint stop: The PT 10k HG pulls on the cable to the programmed force from the pull force chart and stops there. Setpoint chart: This chart contains the pull force values for different cable cross sections.

10.4 Perform a pull test 10.4.1 Insert a test cable The PT 10k HG can be used to test crimped cables with a cross section from 10 mm² up to approx. 180 mm². The test samples must have a minimum cable length from 400 mm. Select the proper insert

A standard set of 5 different terminal fixing inserts is attached.

The crimp must fit to the inlay proper. If the insert is to big the crimp can be pulled trough it.

Insert the test crimp in the pull tester

Assemble the test crimp with the proper insert in the fixing of the pull tester. Attention: The chamfered side of the insert must point to the cable insulation.

Insert the cable side in the cable vice.

Lock the cable vice tight otherwise the cable can slip out of the vice.

Lock tight with both hands.

10.4.2 Pull off test Pull off test: The PT 10k HG pulls on the cable until the crimp brakes. The highest pull force will be displayed.

Move the cursor to „Pull off test“ by turning „Select“. Now press on “Select”.

By pressing on the start button the measuring will be started.

The measuring performs and the actual indication rises up. The measuring is finished and the highest pull force will be displayed.

By pressing the start button again the unit drives back to start position.

The PT 10k HG is ready for a new pull test.

The measuring can be stopped any time by pressing the ESC button. After another pressing of the ESC button the display shows the main menu.

10.4.3 Pull and judge Pull to setpnt.: The PT 10k HG pulls on the cable until the crimp brakes. The highest pull force will be displayed. In addition this result will be compared with the value from the pull force chart.

Move the cursor to „Pull to setpnt.“ by turning „Select“. Now press on “Select”.

Move the cursor now to the cross section you want to test by turning „Select“. Now press on “Select”.

Start the measuring by pressing the start button.

The measuring performs and the actual indication rises up. The measuring is finished and the highest pull force will be displayed. The same time the result will be judged with the limit from the pull force chart. The result of the judgement (ok/nok) will be displayed.

By pressing the start button again the unit drives back to start position.

The PT 10k HG is ready for a new pull test.

The measuring can be stopped any time by pressing the ESC button. After another pressing of the ESC button the display shows the main menu.

10.4.4 Stop at programmed pull force Setpoint stop: The PT 10k HG pulls on the cable to the programmed force from the pull force chart and stops there.

Move the cursor to „Setpoint stop“ by turning „Select“. Now press on “Select”.

Move the cursor now to the cross section you want to test by turning „Select“. Now press on “Select”.

Start the measuring by pressing the start button.

The measuring performs and the actual indication rises up.

The PT 10k HG stops pulling immediate when the measured force reached the force from the pull force chart.

By pressing the start button again the unit drives back to start position.

The PT 10k HG is ready for a new pull test.

The measuring can be stopped any time by pressing the ESC button. After another pressing of the ESC button the display shows the main menu.

10.4.5 Set pull force chart Setpoint chart: This chart contains the pull force values for different cable cross sections.

Move the cursor to „Setpoint chart“ by turning „Select“. Now press on “Select”.

Move the cursor now to the cross section you want to change by turning „Select“. Now press on “Select”.

By turning „Select“ the pull force in the pull force chart can be adjusted.

In this example the pull force for 95 mm² was changed from 4200 N up to 5000 N.

By pressing on „Select“ the changed value will be stored.

By pressing on the ESC button the display jumps back in the main menu.

10.4.6 Set pull speed Set Pullspeed: The pull speed can be adjusted in this menu. It can be set between 50 mm/min to 120 mm/min in one mm steps.

Move the cursor to „Set Pullspeed“ by turning „Select“. Now press on “Select”.

By turning „Select“ the pull speed can be adjusted.

In this example the pull speed was set to 75 mm/min.

By pressing on the ESC button the display jumps back in the main menu.

10.4.7 Show last values Show Last Vals: The last 100 measuring results are stored in here.

Move the cursor to „Show Last Vals“ by turning „Select“. Now press on “Select”.

By turning „Select“ you can browse trough the result memory.

10.4.8 Statistics Statistics: Statistical calculations for he last results are stored in this menu.

Move the cursor to „Statistics“ by turning „Select“. Now press on “Select”.

In this example there are performed two pull tests on a 70 mm² cross section cable. F_max: Highest result F_MW: Medium calculated value F_min: Lowest result

10.4.9 Tearing Graph Tearing Graph: The latest pull test can be checked in this menu.

Move the cursor to „Tearing Graph“ by turning „Select“. Now press on “Select”.

10.4.10 Settings Settings: Settings like language can be selected in this menu.

Move the cursor to „Settings“ by turning „Select“. Now press on “Select”.

By turning „Select“ you can browse to maintenance or language. Select one and press on „Select“. Example: Maintenance

This display appears if no maintenance is required. If maintenance was required it can be quit here.

Quit by press on „Select“.

Skip by press on ESC.

By turning „Select“ you can browse to maintenance or language. Select one and press on “Select”. Example: Language

By turning „Select“ the language can be changed. After pressing „Select“ the new language will be used in the display unit.

11 Handling, Maintenance and Servicing To keep the gauge in a proper condition the following provisions have to be observed:

• Set up of the unit in a dry and well tempered room.

• Don’t use any cleaning chemicals.

• Don’t remove the safety covers.

• Empty and clean the two waste container every day.

• Clean the working surface every day.

• Press grease in the grease fittings shown in the picture below if the unit requires it after switch on (see also chapter 10.4.10).

If the pull tester shows this display after switching on you have to press grease in the grease fittings. To confirm this maintenance work you have to follow chapter 10.4.10.

12 Periodical inspections The pull tester PT 10k HG is a high precise force measurement gauge for quality verify purpose. Therefore it has to be recalibrated in a certain period. By normal use the recalibration must be done annual. The calibration is performed by the supplier.

13 Decommissioning Don’t dispose the unit with residual waste! This unit is subject to the European Community Directive for used electrical and electronic devices. Customers are obliged to dispose the goods after termination of use within the regulations of the directive. Alternatively the unit can be returned to Mecal headquarter for duly recycling.

15 How to change wear parts

15.1 Change of the fix gripper on the cable vice Attention: Switch off the main switch and disconnect the power plug.

First open the cable vice completely. Than remove the two M6 bolts with a 5 mm hex key. Replace the worn out gripper with the new one. Lock the new gripper with the two M 6 bolts.

15.2 Change of moveable gripper inserts on the cable vice Attention: Switch off the main switch and disconnect the power plug.

First close the cable vice completely. Than remove the four M4 screws with a 3 mm hex key. Open now the cable vice completely and replace the two worn out gripper with the new ones. Attention: Do not mix the two gripper. The teeth must point to the right side (against the pull direction). Insert the four M4 screws and lock them.

Correct mounting position for gripper inserts on the moveable part of the cable vice.

b. Fuse from the power line is blown. c. ELCB from the power line is off. d. Micro fuse inside the PT 10 k HG is blown (see chapter 10.3).

Emergency stop switch was pressed. Relock emergency stopp switch.

Safety door is open. Close the door completely.

The main drive from the pull tester over passed the inner or outer home position. Use the 3 mm hex key and turn the main drive inside the working position.

CW: Main drive closes pull tester. CCW: Main drive opens pull tester.
