Introduction

Post Glover specializes in motor control resis-tors—the most popular use of our resistors—forsevere duty applications. Our resistors make itpossible to start and stop extremely powerfulelectric motors—such as those on cranes, com-pressors, and pumps—with safety and precision.

The resistor functions to control the torqueand/or speed of an electrical motor or limit theinitial current inrush to an acceptable level. Thisis accomplished through the use of manual ormagnetic controls, or with solid-state controls.

In harsh environments, such as foundries andsteel mills, motors and resistors must be able towithstand “plugging”—a type of motor brakingprovided by reversing the voltage polarity orphase sequence so that the motor develops acounter-torque and brakes the load.

They must also withstand dynamic braking,fast acceleration of heavy loads, large amountsof dust and dirt, and occasional operator abuse.In these instances, Post Glover’s stainless steelstamped grid resistors offer excellent service andcost efficiency.

The most popular uses of Post Glover resistorsare control of AC wound rotor induction motors(slip ring motors), DC series wound motors, andAC squirrel cage induction motors. Our resistorsare also commonly used for wye-delta closed-transition starting applications.

The resistor is wired into the motorsecondary slip rings, where it dissi-pates torque energy in the form ofheat. It also provides “soft starting”as resistance is removed in steps.

When overhead cranes are used in industrialfacilities, resistor banks are frequently used forcontrol of hoisting and lowering speeds, aswell as positioning the crane itself. Resistorsare usually mounted in, or on top of, the bridgestructure.

Many steel mills use DC motors because, inthe past, DC power was the best way to hoistheavy loads. Newer plants are increasinglyutilizing more readily available three-phasepower, and wound rotor motors are oftenemployed.

In hoisting and lowering operations, somespecial considerations are involved. Hoisting isstraightforward—the load is resisting themotor, and positive torque against gravity isrequired. In lowering an empty hook, it may benecessary to drive the hook down, since grav-ity may be insufficient to lower it at the desiredspeed.

But, when the hook is loaded, the load maytend to overhaul the motor, which then mayhave to apply a retarding torque as if it werehoisting. Dynamic braking ensures the loadwon’t run away and crash instead of making asoft landing.

All of these conditions require modifica-tions of the speed-torque curve of thehoist motor. This is readily achieved byapplying the proper amount of externalarmature and field resistance.

A resistor bank is the practical deviceavailable for the purpose. Operators effectchanges in motor speed with variousloads and operate a bank of magneticcontactors to achieve the desired opera-tion. The contactors change taps on theresistor banks as required to maintainappropriate rotor circuit resistance.

Post Glover’s stainless steel grid resis-tors are an excellent choice for heavyindustrial applications because of theirdurability and dependability in severeenvironments.

Dynamic braking resistors are used on ACvariable frequency drives (VFDs) to dissipateenergy that is produced in the motor as thedrive provides braking torque to stop themotor. The resistors are either used alone fordecelerating or in conjunction with com-pressed-air brakes for stopping. The excitationvoltage of the traction motors generally comesfrom a static converter powered by the over-head catenary and operates as a DC voltagetransformer.

Resistors integrated into the power unitdissipate electrical energy created by electricbraking systems. The dynamic braking resis-tor is connected to the DC bus and will seevoltages as high as 800 volts during brakingconditions.

The drive manufacturer normally deter-mines the power rating (watts) needed toprevent overheating during braking duty.The peak braking current is determined bythe specified resistance value. Each drivemanufacturer specifies a resistance rangewith a minimum to prevent overcurrent anddamage to the drive and a maximum valueto give adequate lower dissipation capability.

A three-phase variable frequency drive(VFD) consists of three basic components—rectifier, DC line, and inverter—and a controlsystem to manage these three components asillustrated above. The rectifier converts thethree-phase 60Hz AC input to a DC signal.

Depending on the system, an inductor, acapacitor, or combination of these compo-nents smoothes the DC signal (reducesvoltage ripple) in the DC link part of theVFD. The inverter circuit converts the DCsignal into a variable frequency AC voltageto control the speed of the induction motor.

During braking, the VFD ramps thefrequency to zero. The rotational energy ofthe motor and load are driven back throughthe inverter to the DC bus and the rotationalenergy is dissipated through the resistor.

Our LC wirewound resistors are used formost dynamic braking applications. Theseare conveniently provided on L-shapedmounting brackets or in standard enclosureswith louvered or screened covers. For slightlyhigher wattage applications, our EW-styleedgewound resistor is proven highly effi-cient.

For heavy duty applications that requireeven higher wattage, we recommend PostGlover stainless steel stamped grid resistorelements. The stamped grid design wasdeveloped and patented by Post Glover over60 years ago and is used around the worldfor severe-duty applications.

Three factors must be known for sizing yourresistor:

1. Ohms

2. Watts

3. Braking cycle (time on/time off)

4. Drive manufacturer

Ohms are determined by the drive manufac-turer and are usually stated as a range or aminimum value.

Watts are stated as either a maximum brak-ing power or continuous braking power. Ineither case, the wattage rating of the resistor iscalculated by the braking cycle.

Braking cycle is usually stated as a percent-age; however, the actual times on and off arerequired to offer the optional resistor packagewhile minimizing the size and cost.

An application requires a braking resistorrated 25 ohms with an average power duringbraking of 2500 watts. The duty cycle is 20%—10 seconds on and 40 seconds off—with a cycletime of 50 seconds.

The ohmic value of the resistor is typicallybetween -0% and +5%—therefore, 25.0–26.25ohms.

When an armature shunt resistor is added, the class number shall include the Suffix-AS. Example: Class 155-AS is a resistor which includes anarmature shunt and which will allow an initial inrush of 150 percent with the armature shunt open.
