Production line changeovers are major contributors to planned downtime on packaging lines. Thanks to today's precise, yet flexible sensor technology, changing the configuration of conveyors is now a simpler, less time consuming process. Color SensingCap color error-proofing
Balluff full color sensors can be pro-grammed with multiple outputs, each corresponding to the correct color (or colors) of the product being run on the line. The code writer can assign specific inputs (or colors) for each recipe. In turn, the control system will look for the correct color as targets are presented and will automatically reject a “bad” or incorrect color product, while keeping the line running continuously.

Self-contained Thru-beamsPackage size error-proofing
Balluff thru-beams are the go-to error proofing sensor. When it comes to reliability and accuracy, no optical sensing mode out performs self- contained thru-beams. Misalignment is eliminated in most applications for highest throughput. Laser versions can detect very small targets or variations of targets. Moreover, these sensors are immune to variations in target color, reflectivity, or surface condition.

Balluff’s S2E BML rotary encoder provides ultra precise machine position. Because the output from Balluff’s S2E is a stream of pulses coming into the PLC, the pulses can be used to track the linear position of products in real time as they go through their distributed inspection process, ending in a single rejection/acceptance location.

Because pulses from Balluff’s rotary encoder go in a stream to the central PLC, rotary encoders can be used to track the position of a part anywhere on the conveyor and reject it down stream. A recipe driven application can assign detection devices for specific products and one reject station can be used for all inspections.
This is another example of advanced sensor technology reducing the total delivered cost, or TDC. It also helps sustainability because there are fewer components to fail within the system.

Capacitive SensorsPackage fill level error-proofing
Balluff provides capacitive sensors to handle a range of error proofing tasks. They are perfect for liquid and solid level package detection, feeder tank level verification, adhesive verification, cap position control, and product presence detection. Capacitives can look through the package at product fill height or other characteristics within the package. This provides an inexpensive second method of checking for missing components.

Machine VisionChecking for final delivery
While verification of multiple components or check-ing for missing parts is very important, size changing can be time consuming. In this example, the vision sensor takes the place of proximity switches. The Sharpshooter provides an inexpensive new capabil-ity that was not available before for reducing planned down time, easier line changeovers, recipe driven size changing, and accommodation of flexible or “build to suit” manufacturing.

Micropulse® ATAutomating the changeover process of a cartoner or case packer
A typical packing application involves a pusher that moves a collated group of cartons into a container to make a case. The pusher must accomodate two stroke lengths - a longer stroke for the first carton and a shorter stroke for the second carton. To automate this process, a linear position transducer, such as Balluff's Micropulse AT, is used with an air cylinder to produce a continuous position, closed-loop system capable of handling an infinite number of cartons and sizes.

Machine VisionContent verification
Vision-based sensors can take the place of multiple conventional sensors. In this example, nine photoelectric sensors are checking the contents of a carton. One Sharpshooter can do the work of all these sensors (see image on page 8).
The Sharpshooter operates more like a smart sensor than a vision system. Just like a sensor, it is easily configured to look for certain attributes of a part or product to make sure those aspects of the product are present, the part is configured correctly, and positioning is verified. Like a vision system, it can error proof parts or configurations presented to them in different positions.
With the combination of both technologies and the simplified “sensor like” approach to configuration and usage, users can apply higher level sensing at a lower cost point, allowing these new vision-based sensors to be applied more readily in a true error-proofing scheme. The Sharpshooter is a perfect solution for advanced error proofing.

The goal of sensor-driven packing applications is lower total delivered cost, lower cost of ownership, and a more flexible machine with superior sustainability. Modern sensor technology combined with seasoned application expertise gets you there.
Advanced sensor technology coupled with application know-how adds dramatic capability enhancements to the packaging line. OEM designers need to incorporate new sensor and linear positioning technologies into their packing machines to achieve evolving industry-driven performance/cost ratios. Linear Motion Evolution: Increasing Flexibility While Lowering Cost
Often machines designed for specific package sizes must handle new packages within its size capability. The answer is to convert Binary control to Linear control. This means using more flexible sensor technology, that converts proximity switches to linear positioning technology for increased machine flexibility.
Here an air cylinder or mechanical system is pushing a collated group of cartons into a container to make a case of product. The collated product is pushed in front of the loading ram, and then pushed a known distance into a container. If a second group of cartons is present, it would have to be pushed at the same stroke distance to push the first load all the way into the container.
Using a linear transducer coupled with an air cylinder provides the same machine function for one third the cost of a servo motor — an excellent example of sustainability and total delivered cost reduction.
An air cylinder enables two stroke distances to be selected to push the loads into the container. Four proximity sensors provide discrete position information to allow a two-position box loading operation.

Changeover Evolution: Reducing Planned Downtime
Reducing planned downtime is one of the most effective ways packaging end-users can achieve profitability in today’s highly competitive marketplace. Increasingly today, that means using sensors to help shorten changeover planned downtime while increasing machine flexibility at less cost to the end-user.
Sensor Evolution: Optical Sensors
New vision-based sensors use simplified vision technology to bridge the gap between vision systems and sensor technologies. They provide a simple, practical, and cost effective way to error proof production by simultaneously checking several aspects of the product with a single device.
Traditional sensor-based open flap detection processes use multiple photoelectric sensors and associated programming. Sensors can easily become misaligned, causing unplanned downtime and loss of production.
Balluff’s Sharpshooter is a solution that is far less costly than more complex vision systems and provides inex- pensive error proofing that reduces planned downtime, makes line changeovers easier, and accommodates flexible “build to suit” manufacturing set ups.
A typical changeover application involves moving the entire side of a cartoner or case packer. The basic way is with a crank, a bunch of chains, and some position counters or linear scales.
An effective retrofit for existing machines is to put a linear sensor on the machine to monitor its movement and give an audible signal to the person operating the crank as to when to stop.
Now replace the crank with a motor and gear box and continue to use the linear sensor as a feedback loop.
The best solution is to replace the chains and cranks, and use a rod-lock style air cylinders with a linear sensor to produce a complete recipe-driven automatic change-over system.

True color recognition sensors “read” colors by emitting white light, analyzing three beams of reflected colored light (red,blue, green), then measuring the level of light reflected back on each wave length.
The level of reflected light is compared to the value stored in the sensor’s memory. If the value is within its tolerance limits, recognition of that value triggers the output. Typical uses of true color recognition sensors include sorting by product color, or exactly matching a memorized color to that of a passing target.

Sharpshooter is the first vision-based sensor designed to be an extension of your present sensor-based error proofing system. It provides reliable part or feature presence/absence, position detection, and dimensional verification. This product can be used like a sensor, but provides far more functionality than any discrete sensor. And it’s also far easier to use than more complex vision systems.
In most production situations, vision systems can be overkill – too expensive, too much func-tionality, and just too complex. Instead Balluff designed a product that’s easy to set up, simple to use, and quick to return your initial investment. It has just enough functionality to be the first vision-based sensor solution you’ll adopt and maybe the last vision product you’ll need.

ConVis® Software from Balluff makes setting up Sharpshooter® a simple, intuitive process.
Balluff’s windows-based ConVis configuration GUI software uses a step-by-step configuration process to guide you through set up, including interactive help and a multiple image viewing buffer to identify an optimum reference image for setup, and to provide selectable images for operation testing. The ConVis software also operates as an emulator to allow you to set up and test projects off-line for greater flexibility, then download them to the sensor.
Use EtherNet connectivity to connect Sharpshooter to your production PC, or network several Sharpshooters to a PC using our exclusive SensorFinder® feature. The built-in step-by-step method guides you through the configuration process in three easy steps. Micropulse® linear position transducers provide highly accurate and reliable position control signals. Balluff’s non-contact magnetostrictive technology means performance does not degrade over time, as with linear potentiometers.
Balluff designed the Micropulse AT in a modular fashion to simplify manufacturing and reduce component costs to be competitive with these devices. The main advantage of the Micropulse AT is the non-contact, wear-free magnetostrictive sensing principle.
The Micropulse BIW's wear-free, non-contact design completely eliminates premature failure and performance degradation, the principal cause of downtime and loss of accuracy with linear pots.

Balluff’s S2E Rotary BML encoder is a lower cost, more effective improvement on standard rotary encoder designs. The basic design of the S2E consists of a magnetically-encoded ring and a non-contact sensor head. This assembly installs easily and provides a quadrature output at up to 46,000 counts per revolution. An available mounting hub allows the magnet ring to be adapted to a wide range of applications.

Remote coupler systems allow the transfer of signals to a controller through an air gap without the need for physical contact. In machines and equipment, there is a need for flexible I/O interfaces for applications involving rotating tables, moving pallets, punches, and forming dies. Interfaces of this type require that the sensors follow the movements of the machine. The operation cannot be obstructed by the wiring of the cables. Applications such as this are not possible with fixed or hard-wired connections.

As Balluff continues to grow as a leader in sensor technology, Balluff is also growing as an industrial network supplier. Balluff’s new line of EtherNet/IP Machine Mount I/O modules incorporate many of the same features as our DeviceNet and Profibus modules; large LEDs, rouged housing, and low profile. Balluff also added new features; LCD display and IP67 programming buttons that allow the customer to change each octet of the IP address, subnet mask, and gateway address. Balluff will also offer an extended block with 16 I/O ports along with a standard 8 port version. As always, Balluff will offer a full line of network cordsets and accessories to complement the modules. Balluff is ready to assist customers in taking EtherNet/IP down to the I/O level.
