Since the 1970s ethanol hasbeen used to reduce autoemissions and dependence

on imported oil. Today, about70% of all gasoline sold in theUS contains some ethanol,mostly in a 10% blend. Withover six million flexible fuelvehicles on the highways, E85(85% ethanol-15% gasoline) isbecoming widely available too.

Ethanol is big business forrailroads, handling inbound andoutbound traffic. Although rawmaterials can come from sugarcane, municipal solid waste,wood, kudzu and various grains,about 70% of new plants use cornor other materials in combinationwith corn.

The process begins with deliveryof corn from rural elevators. A 100 million gallon per yearethanol plant gets about 17 carsof corn per day, the rest arrives bytruck from local producers. Insidethe unloading shed corn isdumped into below-ground bins,then routed through augers and aconveyor “leg” to storage silos.

Many plants keep a 10-day supplyof corn on hand.

A smaller grain conveyor movescorn into the processing centerwhere it’s ground and mixed withwater to make mash. Enzymesare added to convert the starch tosimple sugars. Ammonia is addedto control acidity and to feed theyeast in fermentation. The mashis cooked to reduce bacterialevels. After cooling, it’s piped tofermentation tanks where yeast is added.

After 40 to 50 hours, the yeastconverts sugars to ethanol and

carbon dioxide. The mixture ofalcohol and solids, now calledbeer (but not the kind you drink!)is piped to distillation towers.Here, ethanol is concentrated to190 proof (95 percent by volume)and solids, called stillage, areremoved for processing. Furtherdehydration in molecular sievetanks yields 200 proof ethanol.

Ethanol is then piped to storagetanks. On the way, 5% gasoline isadded to make it unfit for humanconsumption. At this point, it’sready to ship in tank cars.

Stillage, the left over corn solids

minus the starch, is processedinto distillers dried grains withsolubles (DDGS), a protein-richbyproduct used in animal feed. Inthe energy center DDGS is driedand pelletized. Augers andconveyors move the pellets intothe DDGS storage shed forloading in covered hoppers. A 100million gallon per year plant ships10 cars of ethanol and ninehoppers of DDGS pellets daily.
