Turbomaschinenhersteller in der Luftfahrt und in der Energie-
erzeugung müssen sich den zukünftigen Herausforderungen
nach Ressourcenschonung, Wirtschaftlichkeit und Flugsicher-
heit stellen. Die energiepolitischen Rahmenbedingungen sehen
aufgrund des Klimawandels eine Reduktion der CO2-Emissionen
sowie einen höheren Anteil an erneuerbaren Energien vor.
Letzteres erfordert flexiblere Lastwechsel von fossil befeuerten
Kraftwerken und damit auch von Turbomaschinen. Darüber
hinaus stellt die zunehmende Ressourcenknappheit hinsichtlich
der Werk- und Brennstoffe eine weitere Herausforderung dar.
Zusätzlich zur Senkung von Emissionen sehen die Luftfahrtpro-
gramme ACARE 2020 und FLIGHTPATH 2050 eine Steigerung
der Wirtschaftlichkeit beim Betrieb von Flugzeugen sowie eine
Verbesserung im Flugmanagement und in der Flugsicherheit
vor. Um diesen Herausforderungen zu begegnen, haben sich
im Fraunhofer-Innovationscluster »Life Cycle Engineering für
Turbomaschinen« Wirtschaft, Wissenschaft und Politik zusam-
mengeschlossen.
Das etablierte Konzept des »Life Cycle Engineering« (LCE) be-
trachtet alle Lebensphasen eines Produkts ganzheitlich: Sowohl
bei der Konstruktion, Produktion und Nutzung als auch bei der
Wiederverwendung bzw. -verwertung der Rohstoffe gilt es,
ökonomische, ökologische und technische Randbedingungen
miteinzubeziehen. Der lebenszyklusübergreifende Ansatz ist
von besonderer Bedeutung bei Produkten mit hohem Inves-
titionsvolumen und langer Lebensdauer – wie zum Beispiel
Turbomaschinen. Er kann dem Anspruch nach höherer Effizienz
und niedrigeren Kosten bei gleichzeitiger Verbesserung der
Umweltverträglichkeit gerecht werden.
Das Ziel des neuen Fraunhofer-Innovationsclusters LCE ist es
daher, das Konzept des Life Cycle Engineering auf Turbomaschi-
nen zu übertragen: Energieeffiziente und ressourcenschonende
Technologien sollen für alle Lebenszyklen von Turbomaschinen
bereitgestellt werden. Im Mittelpunkt stehen dabei zum einen
Triebwerke in der Luftfahrt und zum anderen Gasturbinen in
der Energieerzeugung.
Turbomachinery producers in the fields of aviation and energy
generation are obliged to meet future challenges concerning
resource conservation, profitability and aviation safety. Due
to the climate change, the energy policy framework requires
the reduction of CO2 emissions as well as a higher proportion
of renewable energies. The latter calls for more flexible load
changes of fossil power plants and therefore of turbomachines.
Furthermore, the increasing scarcity of resources concerning
materials and fuels constitutes another important challenge. In
addition to the reduction of emissions, the aviation programs
ACARE 2020 and FLIGHTPATH 2050 demand an increase of
profitability regarding the operation of airplanes as well as an
improvement in aviation management and safety. In order to
meet these challenges, industry and science have united in
the Fraunhofer innovation cluster »Life Cycle Engineering for
Turbomachines«.
The established concept of »Life Cycle Engineering« (LCE) looks
at every life phase of a product in a holistic way: In terms of
construction, production, usage as well as reuse and recycling
of the primary materials, it is always necessary to include
economic, environmental and technical framework conditions.
The comprehensive life cycle approach is especially relevant for
products with a high investment volume and a long lifespan
– as, for example, turbomachines. This approach is able to
answer the claim for higher efficiency and lower costs while
simultaneously improving of environmental sustainability.
The aim of the new Fraunhofer innovation cluster LCE is
therefore to transfer the concept of Life Cycle Engineering to
turbomachines: energy- and resource-efficient technologies
shall be provided for all life cycles of turbomachines. The cluster
is focussed on engines in the aviation industry and gas turbines
in the energy generation industry.

Die Clusterinitiative konzentriert sich auf das Life Cycle
Engineering von Turbomaschinen, unterteilt in die Phasen:
Design, Produktion, Betrieb & Wartung sowie Recycling. Als
Querschnittsthemen über dem Lebenszyklus wurden die vier
Innovationsfelder »Produktstrategien«, »Digitale Modellbil-
dung und Informationsmanagement«, »Prozess- und Bearbei-
tungstechnologien« und »Life Cycle Monitoring« abgeleitet.
Die »Prozess- und Bearbeitungstechnologien« sind ein Kern-
element und finden sich vor allem in den Phasen Produktion
und Betrieb & Wartung wieder. Die »Produktstrategien« haben
einen vorrangigen Einfluss auf die Betriebsphase, jedoch auch
Auswirkungen auf die anderen Produktlebenszyklen. Das
Innovationsfeld »Digitale Modellbildung und Informations-
management« adressiert Problemstellungen und Lösungen
durch digitale Unterstützung in der Produktentwicklung, der
digitalen Fabrik und der modellbasierten Instandhaltungs-
planung und -durchführung. Das »Life Cycle Monitoring«,
welches sowohl die Berücksichtigung der Zustandsüberwa-
chung und Diagnose als auch die Prüfung in der Produktion
beinhaltet, zieht sich durch den gesamten Produktlebenszyklus.
Zwischen allen Innovationsfeldern existieren Schnittstellen,
sodass die Felder entsprechend der individuellen Kundenan-
forderungen unterschiedlich angewendet werden können.
Die Interessen der Turbomaschinenbranche, welche die
Luftfahrt und die Energiebereitstellung umfassen, sind
vielfältig und lassen sich nicht allein mit einem einzelnen
Themenkomplex bedienen, weshalb regionale Kernkompe-
tenzen und Synergien im Rahmen des Innovationsclusters
LCE gebündelt werden sollen. Die vorhandene Vernetzung
der einzelnen Turbomaschinenhersteller soll genutzt werden,
um gemeinsame Forschungsschwerpunkte entlang des
Produktlebenszyklus zu identifizieren und zu bearbeiten.
The cluster initiative concentrates on the Life Cycle Engineering
of turbomachines, divided in the phases of design, produc-
tion, operation & maintenance, repair and overhaul (MRO)
as well as recycling. The four fields of innovation »Product
Strategies«, »Digital Modeling and Information Management«,
»Process and Machining Technologies« and »Life Cycle Mo-
nitoring« are derived as cross-cutting topics of the life cycle.
The »Process and Machining Technologies« are a central ele-
ment and can be found primarily in the phases of production as
well as of operation & MRO. The »Product Strategies« mainly
exert influence on the operation phase, but also have an effect
on the other product life cycles. The field of innovation »Digital
Modeling and Information Management« addresses problems
and solutions with digital support in the digital factory as well
as in product development and model-based maintenance
planning and implementation. The »Life Cycle Monitoring«,
which includes both the consideration of condition monito-
ring and diagnosis as well as testing in production, extends
through the entire product life cycle. Interfaces exist between
all fields of innovation with the result that the fields can be
diversely applied according to individual demands of clients.
The interests of the turbomachinery industry, which encom-
passes the aviation and the energy industry, are varied and
cannot be served with just one single thematic complex. This
is the reason why regional core competencies and synergies
shall be focused within the scope of the innovation cluster
LCE. The existing network between individual turbomachi-
nery producers shall be used in order to identify and process
mutual research priorities regarding the product life cycle.

Der Wirkungsgrad und damit die Brennstoffeffizienz von Turbo-
maschinen werden kontinuierlich durch Innovationen im Bereich
der Produktkonfiguration gesteigert. Zu den zentralen Forde-
rungen nach einem störungsfreien Betrieb und geringen Pro-
duktionskosten rücken zunehmend die Schadstoff- und Lärme-
missionen sowie der flexiblere Einsatz der Turbomaschinen zur
Energiebereitstellung im Zusammenspiel mit erneuerbaren
Energieträgern in den Vordergrund. Dies erfordert weitere For-
schung und Entwicklung im Bereich der Produktkonfiguration,
wie den Einsatz neuer Substrat-, Beschichtungswerkstoffe und
Werkstoffkombinationen, aber auch die Bereitstellung geeig-
neter Modelle für die Lebensdauerabschätzung hochkomplexer
Bauteile.

The level of efficiency and, with that, the fuel efficiency of
turbomachinery is continuously increased due to innovations
in the field of product configuration. In addition to the main
demands for a failure-free operation and low production costs,
pollutant and noise emissions as well as the flexibility of tur-
bomachines for energy generation with renewable energy
sources are progressively becoming the focus of attention. This
needs further research and development in the field of product
configuration, like the use of new substrates, coating materials
and material combinations as well as the provision of appropri-
ate models for the lifetime prediction of highly-complex com-
ponents.

Der aufwändige Prototypenbau, die langen Entwicklungszeiten
und das hohe technische Risiko erfordern die Entwicklung und
Optimierung einer durchgängigen digitalen Prozesskette, mit
der Produktmodelle erstellt und Simulationen durchgeführt
werden können, um das Bauteil oder das Produktverhalten so
realistisch wie möglich abzubilden. Eng verzahnt mit der digi-
talen Modellbildung sind die Verarbeitung und Strukturierung
von Informationen über den gesamten Lebenszyklus. Mit den
ersten konzeptionellen Arbeiten zu einem Produkt beginnt die
Generierung von Daten, welche erst mit dem Produktlebensen-
de oder dem Recycling abgeschlossen wird. Diese vielfältigen
Informationen müssen in den unterschiedlichen Produktlebens-
phasen Herstellern, Zulieferern und Kunden zumeist digital zur
Verfügung stehen.

The elaborate construction of prototypes, the long develop-
ment times and the high technical risk require the development
and optimization of a consistent digital process chain to create
product models and simulate a component or product behavior
as realistically as possible. Processing and structuring informa-
tion regarding the entire life cycle is closely linked to digital
modeling. Starting with the very first product concepts, data
are generated and continue to be generated until the end of
the product life cycle or recycling. All these diverse data have to
be available, primarily digitally, for manufacturers, suppliers and
clients in the different phases of a product life cycle.

Höhere Verbrennungstemperaturen und Leichtbau in Turbo-
maschinen lassen sich durch geeignete Werkstoffe und Design-
änderungen erreichen. Gleichzeitig rücken zunehmend ökono-
mische Faktoren in den Vordergrund. Voraussetzungen für die
Bereitstellung von Bauteilen aus Hochtemperatur- und Leicht-
bauwerkstoffen sowie eine Kostenreduzierung in der Herstel-
lung sind effiziente und flexible Prozess- und Bearbeitungstech-
nologien. Die automatisierte und wirtschaftliche Verarbeitung
von faserverstärkten Kunststoffen, Hybridwerkstoffen aus
Kunststoff und Metall oder Keramiken ist bisher nicht oder
nur eingeschränkt möglich. Die Turbomaschinenbranche ist im
Besonderen auf flexible, automatisierte und kurze Prozessket-
ten angewiesen, um auch bei einer Losgröße von eins wettbe-
werbsfähig und in hoher Qualität in Deutschland produzieren
zu können.

Higher combustion temperatures and lightweight construction
in turbomachines can be achieved by means of suitable mate-
rials and design changes. Simultaneously, economic factors are
increasingly coming to the fore. Efficient and flexible process
and machining technologies are required for the provision of
components consisting of high-temperature and lightweight
materials as well as for a reduction of costs in production. Up
to now, economic and profitable processing of fiber-reinforced
plastics, hybrid materials of plastics and metals or ceramics is
not or only partially possible. Thw turbomachinery industry in
particular relies on flexible, automated and short process chains
in order to remain competitive in producing high quality in
Germany, even at a batch size of one.

Optimaler Betrieb und Instandhaltung erfordern die Kenntnis
des Zustands zu jedem Zeitpunkt im Lebenszyklus des betrach-
teten Produkts. Neben der Erfassung des Verschleißzustands
von Komponenten einer Anlage muss das Life Cycle Moni-
toring dafür auch die Erfassung und informationstechnische
Aufbereitung aller an einer Anlage bzw. ihren Komponenten
durchgeführten Serviceaktivitäten sowie aller betreiberseitigen,
zustandsbeeinflussenden Maßnahmen beinhalten. Die Erweite-
rung des Condition Monitoring auf den gesamten Lebenszyklus
eines Produkts zum Life Cycle Monitoring umfasst die Berück-
sichtigung von Sensoren und anderen Überwachungsmöglich-
keiten bereits in der Designphase, das Messen und Prüfen wäh-
rend der Produktion, die Zustandsüberwachung des Produkts
im Betrieb sowie die Bereitstellung von Zustandsdaten für die
Weiterverwendung von Teilen des Produkts.

Detailed knowledge of a product‘s condition at any time during
its life cycle is the prerequisite for optimized operation and
maintenance. Additional to the capture of the wear condition
of components of a machine system, Life Cycle Monitoring has
to include the acquisition and processing of all service activities
and condition-influencing measures on the operator side of
a system or its components, respectively. The expansion of
condition monitoring to the entire life cycle of a product, thus
Life Cycle Monitoring, includes the consideration of sensors
and other monitoring possibilities already in the design phase,
measuring and testing during production, condition monitoring
of the product in operation as well as the provision of status
data for the reutilization of parts of the product.
