Introduction The cement industry is sometimes referred to as a barometer to gauge any country’s economic march to progress and prosperity.

The Global Cement Industry has evolved significantly in the last two decades; going through all the phases of a typical cyclical industry. There are around 1,828 integrated cement production facilities, 421 dedicated grinding units with over 2.6 B tons of total cement capacities across the world. The increasing activity in the Real Estate and Construction Sectors in the different parts of the world have led to the increased production and consumption of cement.

Similarly, the cement industry in the UAE has seen rapid expansion in the past two decades. Since the early 1990s production has increased from around 5-6Mt/yr to over 21Mt/yr in 2008 at the peak of the global construction boom. The past and current cement production in the UAE is exhibited on the table below:

On June 10, 2013 report by the CONSTRUCTION WEEK ONLINE highlights: “The GCC’s cement companies witnessed a double-digit rise in both turnover and profit during the first quarter of 2013 as demand continued to rise.

An analysis of the results of the GCC’s listed cement companies by Kuwait’s Gulf Investment House found that combined net profits grew to $585.3m during the first three months of the year - a 16.9% increase on the $500.9m achieved last year. Total sales increased by 13.8% during the quarter to $1.4bn.

Meanwhile, the volume of cement exported from the UAE during the first nine months of 2012 grew by 11% to over $269m, according to Emirates News Agency.

It said that a study by the Ministry of Economy noted that the UAE’s cement producers had witnessed huge growth since the establishment of the first company in the industry, in 1972”.

It was in the midst of this boom, when Teba Cement Factory (TCF) was established with the vision to provide the highest

quality cement products to fulfill the local market demand and eventually expand to serve

the GCC markets in the near future.

Based in Mussaffah, Abu Dhabi, TCF, was designed and built in accordance with the latest production and operation lines that employ modern

technology.

TCF Products

Cement is a fine powder that sets after a few hours when mixed with water, and then in a few days it gets harder and forms into a solid that is a strong material.

Cement is produced by crushing clinker which is made from crushing limestone and mixing it with other materials and heated in a kiln. The chemical changes that take place in the kiln are the crucial part of the process. At every stage, tests are performed to make sure that materials of the proper consistency are present in the proper proportions.

There are 27 types of cement, which can be grouped into 5 general categories and 3 strength classes:

• Ordinary • High • Very High

In addition, some special types of cements exist such as:

• Sulphate

• Resisting low Heat

• Calcium Aluminates

TCF produces the following types of cement:

• High Sulphate Resisting Portland

Manufacturing Facility

TCF cement plant has a production capacity of 1,200,000 tons. In addition, the design considered an expansion of an additional 1,500,000 tons to reach a final capacity of 2,700,000 tons per annum.

All of TCF’s key equipment and machinery are the best globally available according to standards including CEMTEC mill, FLINDER gear box, MANZEL mill motor, SIEMENS transformers and PLC Control Systems.

Computerized Manufacturing: The cement manufacturing process is fully computerized. This avoids major hazards in manufacturing and needs less manpower. Moreover, the computers are in full control of the process: the proportioning of raw materials, product grinding operations, as well as bagging of cement or storing the bulk into the silos ensuring a precise operation and a high quality product.

Clinker Storage: Storing capacity of 40,000 ton with direct feeding facility to increase the storage capacity to 50,000 ton of clinker.

Dosing - Mixing: A fully computerized 150 tph weighing and dosing system enables mixing of clinker with other raw materials such as gypsum.

Grinder: 145 tph CEMTEC Ball Mill

Seperator: The high inertia of the separator requires a four-quadrant drive that allows regenerative operation during speed variations or a single quadrant drive with braking resistor.

Cement Silos: Three concrete silos each with 3,000 tons capacity provide a total storage capacity of 9,000 tons. An additional two silos for the plant expansion phase have been provisioned to increase capacity to 15,000 tons. The silos are fully equipped with dust filters, alarms, level indicators, air slide and provide both bulk and bag loading facilities.

Packing: The capacity of 100 tph at all loading speed via twelve pneumatic valves to weigh 50 kg adjustable packs.

TCF recognizes its responsibility to produce cement surpassing the standard specifications. All personnel must implement and maintain quality system procedures to imply objective evidence that all the activities related directly or indirectly to cement manufacturing are of the highest standards.

Central Laboratory

TCF’s quality control is supported by its own central laboratory. There is a complete comprehensive testing facility for performing all chemical and physical tests of cements with adequate testing equipments.

Enviornment, Health & Safety

The factory is managed and run by a team of experts and specialists who are highly trained and have the knowledge of manufacturing, quality assurance, and operational procedures.

We carefully manage all aspects of performance to minimize our impact on the local environment. Dust emission caused by cement discharging and other fine materials is controlled by installing special filters in the cement storage silos and by covering the material storage bins to prevent excessive dust formation and emission.

TCF is an environment friendly concerned and committed to improve its status. We take rigorous measures to protect the environment and make sure that the emissions from the process are reduced within the limits set by the UAE Federal and Local authorities as well as meeting internationally accepted levels.

Safety standards, on the other hand, have been well documented. TCF’s safety management policies and procedures are based on the principle of accident prevention. The policies and procedures cover workplace safety, hazards identification, reporting and response mechanisms includes protection of TCF employees, processes and facilities.
