Sulzer PumpsLow Flow Overhung Development
• The low flow range map begins at < 1m3/h and goes to about 50 m3/h
• Heads required are similar to those of larger flow overhung pumps. Customers always want more head, so we pushed the limit to see how far we could go in a single, overhung impeller
• While ISO 13709 prefers enclosed impellers, they are not practical at such low width to diameter ratios, so a semiopen impeller design was utilized
• Barske impeller designs have been used for many, many years. They have many vanes and make much head per stage, but are typically unstable (droop toward zero flow)
• Producing a pump with a stable curve, was the challenge.
Sulzer PumpsLow Flow Overhung Development
• The bearing frame utilized for the low flow pump is the same as for the larger flow rate overhung pumps (for both end suction and vertical inline versions). Only the shaft end under the impeller is different due to the different impeller design required.
• ISO 13709 specifies the seal chamber dimensions and ISO 21049 requires use of cartridge type mechanical seals. The low flow pumps utilize the same seal as used in the global overhung pumps.
• The hydraulic components are the difference.
Sulzer PumpsLow Flow Overhung Development
• Several impeller designs were tested with several different casings and diffusers.
• We wanted to achieve best available head coefficient, and best achievable efficiency
• All those "wants" had to occur while maintaining a stable head – capacity curve
• After much prototype testing, we found we were not able to achieve all the requirements in just a circular volute. We looked at bypassing the unstable portion of the curve through internal drillings, but the efficiency was not attractive in larger low flow sizes.
• In the beginning, we were unable to achieve stable H-Q curve even with our best impeller and diffuser configurations. It took months of CFD work and more testing before we finally were able to achieve reasonable results – with stable curves.
Impellers are investment cast.
Inducer optional on larger sizes
Sulzer PumpsIf we build it, we must test it…
• ISO 13709 requires performance testing of each pump. Customers often desire NPSH testing if their NPSHa is very close to the pump's NPSHr.
• The production test loops at some of our factories were not optimized for extremely low flow and very low NPSH testing
• A new test loop was installed that solved both problems. It allowed us to measure extremely low flow rates with assurance. It allowed us to pump down the test loop much more rapidly in order to do vacuum suppression NPSH testing at low values.
Sulzer PumpsLow Flow Overhung Development
• ISO 21049 requires that the minimum orifice size used in seal flush piping must be 3mm or larger.
• We used that logic to size our minimum diffuser throat - 3mm. That limited how low the Best Efficiency Point flow will be.
• The small diffuser throats cause rapid decrease in head beyond BEP. For that reason, we limited the low flow curves to about 105% of BEP.
• To achieve world class performance, some of the diffuser throats are not straight lines. With such small dimensions, machining techniques took some time to perfect.
• Due to the very low flows and relatively high head generated, the efficiencies are sometimes very low – some at 5% or less – which may be hard to believe, but that is world class for that Nq
Sulzer PumpsLow Flow Overhung Development
• From the previous example, with 5% efficiency, 95% of the power is going toward heat generation. Many HPI customers don't worry about pump temperature rise since they are adding heat to their process anyway.
• However, temperature rise and vapor pressure increase in light hydrocarbons, becomes important.
• Such low flow pumps are "partial emission" designs meaning that only a small portion of the fluid circulated by the impeller passes through the diffuser throat and out the discharge. There is much mixing of the fluid from the impeller discharge back into the impeller eye.
• On fluids with a rapid increase in vapor pressure for a few degrees temperature increase, consideration must be given to vapor pressure at discharge temperature, but at suction pressures.
Sulzer PumpsLow Flow Overhung Development
• Some of our low flow single stage sizes will make > 300 m head at 2950 rpm, > 400m at 3560 rpm. Power levels can exceed 300 kW
• Even with efficiencies approaching 50% on larger low flow sizes, temperature rise is still a concern in propane, butane, ethane and other light hydrocarbons with steep VP vs T curve. The same pump would run well on water or heavy hydrocarbons with flatter VP vs T curve.
Example: Small Propane Pump for 130m head, 6% eff:T. R. (oC) = 0.00981 x Head (m) x [(1/eff) – 1]
c (kJ/kg/K)= 0.00981 x 130 x [(1/0.06) – 1] = 8.7 oC
2.3
Sulzer PumpsLow Flow Development
• Temperature rise at startup against a closed valve is another concern due to the small liquid volume in the pump casing. Low flow, single stage, high speed pumps have same issue.
• It is evident that these pumps may be applied to a number of customer hydraulic requirements. However, they are not the "cure all" and we must understand the limitations to avoid misapplication
T.R. degrees/minute at shutoff = T.R.(oC) = kWso x 60
liters x CpA pump with 11 kW shutoff power, 7.4 liter liquid volume on hydrocarbon with 2.1 cp, will create a T.R. of 42 oC/minute
Sulzer PumpsAlternatives
• Multistage pumps are more efficient (and more expensive)
• They are available in horizontal and vertical configurations
• Horizontal multistage are limited on number of stages
• High speed pumps are more efficient, but have same issue with small casing and temperature rise at startup –pump could be full of vapor in less than a minute
• Positive Displacement pumps are more efficient but depending upon the type, may present sealing or pulsation issues
Sulzer PumpsSingle Stage Multiphase
• For frothy or vapor entrained fluids, we developed a single stage, helicoaxial pump
• The hydraulic components are from a stage piece utilized in our large multistage multiphase pumps.
• The bearing frame is from the overhung end suction products discussed on the previous slides
• Due to small market size, pumps are engineered to order
Sulzer PumpsGas Tolerant Hybrid Pump
For higher dP and vapor entrained fluids, the gas tolerant hybrid pump was developed
Several stages from our multiphase pump are on the suction end. Those are used to compress the vapor into a small volume or into liquid phase
Those are followed by conventional centrifugal, radial flow multistage pieces
Note the substantial shaft and bearing system
Due to limited market, pumps of this type are engineered to order
