    MAY 2002 EDITION

Master cylinder with hydraulic servo SAFIM has been producing this type of product successfully since 1979. These devices are used for operating the brakes of industrial machines and have replaced ordinary brake pumps and other devices which used to require the installation of bulky additional systems on machines. The advantages offered by this unit are:

    • high braking pressures • low pedal pressures (reduction of 75-90%) • the simplicity of hydraulic equipment • compact dimensions • perfect braking control • built-in safety valve • brake pressure limiting valves to customer

specifications. The brake cylinder and the servo are both housed in a single, compact unit; the body is in pearlitic cast iron.

The brake cylinder is available in two versions: with a step bore piston; with a conventional fixed diameter piston. Both versions have been designed for use with single or twin-circuit braking systems. The brake servo is the follower type where the pressure modulating valve is inside the piston which actuates the brake cylinder. The brake servo and the brake cylinder are coaxial and internal parts are superimposed in order to reduce the length of the unit. The two circuits are completely separate and there is therefore no danger of one circuit polluting another.

This brake servo is fed by a gear pump and is usually of the open-circuit type with piston of 38/40/50/75 diameter. The actuating rod has a pressure sensitive surface which reacts proportionally to the operating pressure of the brake servo. A safety regulating valve limits the pressure and prevents excessive pressures in the braking system. The accumulator is charged with the same pressure generated by the brake servo during previous applications of the brakes and does not therefore require a regulating valve.

By using a distributor block, the brake servo can be pressured up with an accumulator and the machine can be braked with the feed pump discharged. This type of braking is not intended for use as a parking brake but is only for use during normal working operations with the driver on the vehicle. In addition to this open-centre brake servo, Safim also produces brake servos centres and for use with load-sensing circuits. Feed: 3.5/22 It. Temperature: -20° / +90°C Max. permitted pressure at discharge: 0.5 bar Max. no-load feed pressure: 1.5 bar

These brake cylinders have pistons with two diameters, one larger than the other, and special valves to control cylinder operation. The larger piston pushes a large quantity of oil to the brakes but at low pressure. The valves are adjusted so that when the pressure at which the brake friction surfaces meet is reached, the larger piston is gradually deactivated and the smaller piston begins to operate. This makes it possible to obtain high braking pressures at acceptable pedal pressures. For the reasons already explained above, these pumps do not meter out a specific volume of fluid; fluid volume fed out varies according to the type of brake system, brake clearances, etc. The values given here have been calculated with the large piston at 50% of its total stroke and with the small piston at 50% of its total stroke. In the twin-circuit version, the secondary piston divides the displacement of the first circuit by 50%.

The unit is fitted horizontally with the connections pointing upwards or vertically with the hexagonal plug pointing upwards. When ordering, specify a M10 x 1 bleed valve. The cylinder can be supplied with seals for DOT3 brake fluid or seals for mineral oil (please specify when ordering). Max. braking pressure: 150 bar Operating temperature with mineral oil: -20°/ +90°C Operating temperature with brake fluid: -30°/ +100°C ORDERING: The numerical part of the order code is indicated on the pages below. This should always be followed by two letters which indicate the type of fluid used with the pump. FN indicates brake fluids and MN stands for mineral oil. The product code should be accompanied by all information necessary to identify any custom-built features characterising the pump. The Technical Office at SAFIM is responsible for defining the final code.

This master cylinder is the direct type, i.e. it has a single piston for both the high and low pressure phases. The special design of this unit ensures compact dimensions while ensuring that the brake circuit is kept separate from the hydraulic circuit thanks to the superimposed sealing surfaces. The air zone between the two circuits guarantees perfect separation; the air zone has a sinterized filter to the outside. Since the return springs are housed inside the pistons, this unit can operate in a horizontal position with the connections pointing upwards. (For other position please consult our Technical Office). The cylinder can be supplied with seals for DOT3 brake fluid or seals for mineral oil (please specify when ordering).

This brake pump has dual piston of varying diameter, with special valves fitted internally which regulate the operation of the pump. The brake fluid in the vehicle can be displaced by the larger diameter piston in large quantities, but at low pressure. The valves are regulated so that, once a pressure level has been reached at which the friction surfaces of the brakes are in line (filling pressure), the larger diameter piston is gradually inhibited, allowing the smaller diameter piston to take over. In this way, high brake pressures can be obtained without subjecting the elements to excessive stress. For the reasons already explained above, these pumps do not meter out a specific volume of fluid; fluid volume fed out varies according to the type of brake system, brake clearances, etc. FILLING PRESSURE The filling pressure P1 is the pressure corresponding to the point at which the pressure piston starts to take over from the approach piston. Point P2 is the point marking the end of the transition from one piston to the other.

The new Safim S6 Brake System is a compact assembly with all brake components grouped together in a single, modular, easy to-adjust unit. Modular components mean that customers can select the unit configuration that best suits their particular needs. Safe, dependable braking in all circumstances is thus assured. The S6 is available in both horizontal and vertical versions. Both versions, whilst the same basic design, offer a choice of different configurations. The S6 is a major innovation in brake systems in that it only requires a small number of connections and only uses a small amount of power from the vehicle’s existing hydraulic circuit, the remaining power is thus available for other equipment. This innovation is made possible by the charging valve which automatically controls the flow of oil to the hydraulic accumulators.

The S6 system is suitable for mounting on medium to large sized vehicles with between 1 and 4 breaking circuits. Typical examples are: loaders, dumpers, forklift trucks, mobile cranes, cement mixers, excavators, compressors, etc… The system is designed for the direct control of mechanical or hydraulic brakes both positive and negative (pressure differentials of 1:2 and 1:4), to provide safe, responsive, and progressive braking at all times. The technical characteristics of the S6 provide increased braking power and reduced pedal pressure. Brake pressure is adjusted on the modules connected to the brake circuit. Safim supplies S6 units ready-adjusted to customer specifications. Further adjustment can easily be carried out by the customer if so desired. Fitting the S6 is simple, the unit is virtually maintenance free and Safim customer service is always to offer assistance and advice.

The Safim S6 brake System is made up of the following modular components: A Pedal-support unit B 1st brake module C 2nd and 3rd brake modules D Accumulator charging valve E Closing flange, as alternative to charging valve F Solenoid G Work brake or inching valve

1.A. PEDAL-SUPPORT UNIT The pedal/support unit is used to secure the entire brake system to the floor of the cab. The following parameters in the unit can be regulated: - the maximum braking pressure is regulated by means of an adjustable push-rod which limits the return lever travel; - the pedal angle.

2.B.C. BRAKE MODULES These modules control the braking pressure. Each module is connected to an accumulator. The accumulators are high pressure containers fitted with a special membrane which separates the oil from the gas (nitrogen). Three threaded connectors link the module to the brakes, accumulator and stop light pressure switch. Longitudinal channelling on the modules provide the hydraulic connection with the accumulator discharge line and charging circuit. D. ACCUMULATOR CHARGING VALVE

This valve maintains the pressure of the accumulators within the range set by the vehicle manufacturer (see vehicle instruction manual). This pressure is regulated by adjusting the screw fitted at the end of the cylinder and protected by a cap nut. The accumulator charging valve can be connected in series with other appliances. The valve takes up oil fed by the feed pump and directed at the accumulators connected to the brake system, at a rate of 6.5 l/min.+/- 10%.

3.E. CLOSING FLANGE Closing flange with connectors feeding and discharging the modular brake units. To be used as an alternative to the accumulator charging valve.

4.F. SOLENOID Cartridge-type solenoids, mounted on specially designed covers on the accumulator charging valve, designed to operate the working brake and parking brake. They are used to start up the motor on no-load cycles which is particularly useful when high-capacity pumps are being used to recharge the accumulators. G. WORK BRAKE AND INCHING VALVE A cylinder fitted on horizontal S6 Brake Systems which allows the vehicle brakes (working brakes) to be activated on a continuous basis whilst the machine is in operation. The inching valve modulates the hydrostatic transmission power during the first stage of the brake pedal stroke.

WARNING: all connections must be made with the motor off and the hydraulic system depressurised. Before carrying out any operations with the motor running, always make sure that the discharge N and secondary service B connections are open. Working on the system with the engine running and these connectors closed may lead to serious injury to personnel and damage to equipment.

The S6 system does not present any particular installation problems. Keep the connectors and pipe (NAS) scrupolously clean; the presence of foreign bodies and impurities will cause malfunction and rapid wear of the system components.

Important : to bleed air from the system, with accumulators charged and the motor running, press the brake pedal and open the bleed valves for a few seconds. If a safety valve is fitted between the feed pump and the brake valve, it must be set at least 30 Bar above the maximum accumulator pressure. If another work port is fed by the B1, then it must be protected with its own relief valve.

The unit is introduced from below, after having removed the lateral screw securing the pedal to the return lever. N.B. : for cab floors insulated in thick rubber matting, we recommend the longer “L type” pedal. Important : to facilitate filling of the feed pump, discharge the air from the P connection or from an accumulator.

  • SAFIM S6 BRAKE SYSTEM ADJUSTMENTS

    02.03.01

    Last revision 10.01

SAFIM usually supplies S6 units ready-calibrated to customer specifications. Should adjustment be necessary follow the instructions given below.

    1. Checking and adjusting accumulator pressure

    - Regulating single adjuster charging valve 10000 series. With all accumulators discharged, connect a pressure gauge (with 250 bar scale) to the accumulator coupled to the charging valve or to a pressure switch coupling. Start the engine and apply the brakes several times to cause automatic accumulator charging. Read off the minimum pressure. The distance between maximum and minimum pressure cannot be adjusted. Adjust the pressure by turning the adjuster screw (protected by a cap nut) which is on the end of the cylindrical part of the charging valve. Adjust according to the recommendations provided by the vehicle manufacturer.

    - Regulating twin adjuster charging valve 11000 series. See page. 02.03.02

    2. Adjusting braking pressure Connect a pressure gauge (with 250 bar scale) to a brake circuit. Apply the brakes. Braking pressure depends on pedal travel. Adjust pedal travel/braking pressure on the adjuster screw under the pedal. Follow all pressure recommendations to prevent any damage to brakes.

    3. Adjusting pedal angle Loosen the bolt on the side of the pedal (10 mm hex. head) and adjust pedal angle by turning the threaded peg under the pedal heel. Tighten peg and bolt.

    4. Regulating pedal stop (applying to S6 vertical model) Regulate the screw on the support below the pedal. Make sure that the pedal has adequate backlash.

    5. Checking accumulator efficiency Accumulators are precharged with nitrogen under pressure. There are two methods for checking accumulator gas pressure: a .Discharge all hydraulic oil from accumulators before checking. Check accumulator

gas pressure using suitable equipment fitted with a pressure gauge. b. Check gas pressure by checking oil pressure. Fit a pressure gauge to the

accumulator coupling pipe and load the accumulators. Switch off the engine and discharge the accumulators either by applying the brakes several times or by loosening the connection. Pressure will begin to drop slowly and then suddenly drop to zero. The pressure reading given just before pressure suddenly drops to zero is the accumulator gas precharge pressure.

On systems with three accumulators the check should start at the accumulator mounted on the charging valve via connections R or F. In order to control the accumulator in the brake circuits R1, R2, either discharge or disconnect the accumulator from the connected R-F charging valve.

    6. Adjusting pressure switches Increase pressure to the accumulators until the dashboard warning light comes on and then turn the adjuster screw in the direction desired. Turn clockwise to make the warning light go out; turn anti-clockwise to make the warning light come on. Correct adjustment is obtained when, with the warning light on, it is possible to still apply the brakes 4 or 5 times.

SAVE LEGAL PROVISIONS TO THE CONTRARY, THE BRAKE SYSTEM HAS BEEN CORRECTLY REGULATED IF THE BRAKE CAN BE APPLIED 6 OR 7 OR MORE TIMES AFTER THE INDICATOR LAMP HAS COME ON.

The accumulator charger valve series 11000 with twin coaxial adjusting screws is used to regulate the recharge point and maximum pressure of an accumulator within a range varying between +10% and +35% of the recharge pressure. Screw A regulates the recharge pressure of the accumulator (minimum pressure) readings, rotate adjusting screws A and B in a clockwise direction. A pressure switch should be connected to either outlet R or F before the pressure readings are regulated. When the valve is powered (motor on), operate the brake pedal to reduce the pressure of the oil in the accumulator and locate the recharge point on the pressure gauge; alter the position of the adjusting screw A so that it corresponds to the desired value and secure the screw with the nut. Regulate with the screw completely tightened and then loosen until the pressure rises to the desired level. To improve the functioning of the valve, the maximum pressure must be at least 5-8 Bar more than the pressure read with screw B tightened. It is important to fit stop C on the adjusting screw in order to prevent screw A from tightening excessively and thereby blocking the pump.

    TROUBLE SHOOTING

    02.04.01

    Last revision 10.01

    PROBLEM CAUSE SOLUTION

    Braking sharp and sudden.

Faulty pressure adjustment (See instruction manual).

Reduce the pressure by turning the adjuster under the pedal while checking pressure with gauge.

    Insufficient braking.

Faulty pressure adjustment (See instruction manual).

Raise the pressure by turning the adjuster under the pedal while checking pressure with gauge.

IMPORTANT: Do not exceed the permitted brake pressures.

Brake feed and discharge rate is insufficient.

Check that the diameter of the brake pipes is large enough in relation to length and fluid capacity.

Brake operation and release is delayed.

    Hydraulic fluid viscosity too high.

Drain and fill system with correct viscosity fluid.

    S6 System discharge is faulty.

The system is not discharging freely and the pressure is feeding back to the brakes.

    The brakes stay on.

    Brake pedal does not return.

Check the pedal stop adjuster; there should be a little free play before the pedal begins to operate the piston.

On horizontal versions, remove the front plug and remove any dirt which may have built up in the cavity under the pedal.

Dashboard warning light does not light up or remains on all the time.

    Pressure switch setting is faulty.

Check the pressure switch on the charge valve. Adjust to a value which is below the minimum accumulator pressure but high enough to ensure 3 or 4 brake applications once the warning light comes on.

    Brake pressure not uniform

The accumulator minimum pressure is lower than the maximum brake pressure.

Check the accumulator pressure: minimum acc. pressure should be greater than max. brake pressure. Set the correct pressure by turning the adjuster on the cylindrical end of the accumulator charging valve.

    PROBLEM CAUSE SOLUTION

Nitrogen precharging of accumulators too high or too low.

Drain the oil from the accumulators and check the nitrogen pressure.

Recharge following the instructions and specification given in the marker’s manual.

Nitrogen pressure of the last oil out of the accumulator.

    Continuous recharging of accumulators.

Brake capacity too great for accumulator volume installed.

Check brake adjustment and/or fit accumulators with sufficient volume.

    Feed pump continuosly under pressure.

Check the pump. Repair or replace. Feed pump continuosly under pressure.

Dirt in the valve. Thoroughly check the valve. Dismantle and clean if necessary. Parts should move smoothly. Seals and seal locations should not be damaged.

Check that all connections are properly tightened and are not leaking.

    Accumulators will not charge.

Foreign body is jamming the priority valve.

Check that all parts move smoothly; check the infeed valve in particular. Dismantle and clean if necessary.

Check the hydraulic connections; tighten if necessary and cure any leaks.

If the accumulator charge valve has been dismantled or overhauled, check that the stop ring on the piston in front of the feed connection has been refitted in the correct position.

Knocking can be felt at pedal.

Sudden sharp variations in discharge pressure.

    Brake discharge flow too high.

Increase the diameter of the discharge pipe or fit an indipendent discharge at the pedal. Consult Safim.
