    Last month, our Print Media Demonstration Center (PMDC)here in Kennesaw played host to more than 160 VIPs with akeen interest in packagingowners and senior managers ofprinting companies that use Heidelberg equipment, along

    with industry analysts and members of the graphic artstrade media. We offered our guests a tour of the PMDCs

    newly expanded postpress area, where weve installed working examples of our Dymatrix, Varimatrix, and KAMAdiecutters as well as our Diana X and ECO 105 folder-gluers. The equipment demonstrations set the scene forpresentations on a subject that weve also addressed inthe pages of this magazine: Heidelbergs commitment toits customers success in the growing market for foldingcartons.

    A visit to www.ppcnet.org, the Web site of the PaperboardPackaging Council (PPC), will reveal plenty of reasons whythis form of packaging works so well for the distribution,marketing, protection, and preservation of thousandsof kinds of consumer goods. A PPC trend report that wesummarized for our visitors points to signi cant growththis year in categories such as beverages, cereals and otherdry foods, and frozen/perishable foods. As the PPC datatell us, billions of dollars are being spent to place billionsof tons of edible, potable, medicinal, and cosmetic itemsinto paperboard containers. If this sounds like a boxful ofopportunity for printers with the right mix of equipmentand a clear understanding of the packaging markets specialrequirements, we couldnt agree more.

    POSTPRESSRely on the rear guard

    The rear table on POLAR high-speed cutterscan be equipped with an optional movablesafety guard that locks cutting and backgaugemovement when the guard is open. Theguard can be tilted up, providing quick andeasy access for cleaning the knife from therear. This is helpful when adhesive labels are

    cut, for example, and the knife needs to becleaned repeatedly. The movable rear tableguard can be retro tted at any time.

    PRINECTTrapped but not hiddenSometimes the color of small text elementschanges after trapping. If the text element is

    smaller than the trap itself, it will be coveredby the trap. Prinect Trap Editor offers asolution at Settings/black & text, where a

    width scaling can be set for small text. If thetext elements have, for example, a point sizeof 10, this value can be used as the size limit.The trap width is scaled accordingly, and thesmall text elements remain visible.

    PRESSGuilty as charged?Every printer knows what happens when

    sheets of paper become electrostaticallycharged: they stick together as theyre takenin from the stack, potentially stopping upthe feeder. A static charge is especially likelyto build up when paper that is too dry isprinted in cold weather and other times oflow atmospheric humidity. To control static,the moisture content of paper should range

    between 45% and 55%. Working spaces shouldbe air-conditioned or humidi ed at a 50%

    to 55% level of relative humidity. Antistaticequipment such as discharge electrodes andionic blowers reduce electrostatic chargeby raising the surrounding airs electronicconductivity, thereby preventing the buildupof static charge.

    delivered to a customer in Spain. Amstettenis Heidelbergs competence center formanufacturing press castings, side frames, andcylinders. It is part of a manufacturing networkthat includes the worlds largest and most state-of-the-art printing press factory in Wiesloch-

    Walldorf, Germany. Besides producing castingsfor Heidelberg, the Amstetten site also producesparts for external customers such as machine,automobile, and equipment manufacturers.The Amstetten facility employs 1,300 people,of whom 300 work in cylinder processing. Thesite houses the foundry with a smelting shop,heavy and light casting areas, and a mechanical

    production facility for side frame and cylindermachining. Each day, 320 to 330 cylinders passthrough the production lines; the total outputis 70,000 cylinders per year. Materials usedto manufacture cylinders include cast iron,aluminum, and steel. A Heidelberg cylinder canrange in weight from 44 pounds to 4.9 tons.

    A ccording to The Freedonia Group, amarket research rm, the demandfor folding cartons is projected todrive almost $10 billion in yearly sales by2009. Although a small number of very largeproducers will account for the majority ofthat output, theres still plenty of opportunityfor others to print and convert cartons andother packaging items for a wide variety ofconsumer and industrial markets.

    Its not surprising that some of Heidelbergs

    customers in the commercial printingsegment think that packaging could betheir best hope for new growth as otherproduct categories remain more or less

    at. They believe that by fully equippingthemselves for folding carton production,they will be able to:

    position themselves as full-service providersto their customers, who now can rely onthem for packaging as well

    combine packaging with related servicessuch as kitting, storing, and distribution to

    create an even greater range of possibilitiesfor partnering with their customers

    use packaging equipment to createunique, non-linear shapes for customizedpresentation folders, point-of-purchase displays,and other out-of-the-ordinary commercialproducts

    take control of quality from the frontend to the nished product, guaranteeing

    complete color consistency between foldingcartons and their accompanying marketingcollateral materials

    eliminate the additional time, shipping,and handling that come from working withoutside trade shops

    As the provider of a complete portfolio ofpackaging solutions, Heidelberg has a longtrack record of helping commercial printersto achieve success in package production.

    Like these companies, Heidelberg knowsthat while paperboard packages arentfundamentally different from any otherkind of printed matter, producing them isfull of subtleties that have to be experiencedto be appreciated.

    The Rule of FiveTake, for instance, the ripple effect onplant logistics thats caused by the extrathickness of packaging substrates. Considera packaging run that uses the same numberof sheets as a comparable commercial job. Ifthe packaging substrate is ve times thicker

    than the commercial sheet, the greater bulkmeans one- fth as many sheets on the palletand, consequently, ve times as many palletson the oor. The vefold multiple applies not

    just to nished product, but to raw materialand work in progress as well.

    The packaging press run is where thedeparture from commercial work begins,but much more variation lies ahead.Package production is, in fact, more about

    the postpress than it is about the printing.Diecutting and folding carton gluing forpackaging belong to postpress, but theystretch the de nition of postpress beyond

    what most commercial printers are used to.Because basic postpress devices like foldersand stitchers follow standard guidelines ortemplates, they dont change the nature ofthe nished product. Diecutters and foldingcarton gluers, on the other hand, transform

    ats into three-dimensional objects that canbe challenging to process and handle.

    Compared with packaging, commercial work tends to be somewhat generic: a run ofposters or booklets for customer A probably

    wont be far removed from a run of the sameitems for customer B. On the other hand,the various segments of the folding cartonmarketfood, pharmaceutical, cosmetic,and so oncan have highly individualizedrequirements for substrates, color, specialty

    nishing, quality control, documentation,and security. Many of these speci cations arenot on the list of everyday services providedby the average commercial printer.

    The range of capabilities that packageprinters require from their equipmentdepends on the volumes they produce. Small-to medium-volume producers and makers ofspecialty packages will want exibility andfast changeovers for short runs. High-volumeplants that produce small assortments ofpackages by the millions probably will notput the same emphasis on exibility. Mostimportant to these producers is robust

    equipment backed by rst-class support inservice and parts.

    Entering New DimensionsFor aspiring package printers of every size,its essential to begin by understanding themechanics and the processes of diecuttingand folding carton gluing. The product thatenters the diecutter as ats emerges as alarge quantity of small pieces that can beharder to handle than sheets. Other than

    things like cereal boxes, which are shippedat, packages are three-dimensional objectsthat are delivered in corrugated cases.

    In package production, postpress dictatesprepressnot the other way around. Package

    ats have unique characteristics in layout,gripper margins, spacing between items, andtrim margins. Special considerations comeinto play, such as making sure that coatingsarent deposited on aps where glue will beapplied. Prepress must be done in a way that

    yields satisfactory answers to simple butcrucial questions about the nished package:

    Is it square? Will it fold? Does it work?Because so much value has been added tothe product by the time it reaches package

    nishing equipment, postpress problemsarising from carelessness in prepress canthreaten the integrity of the entire job.

    Between prepress and postpress comes thepresswork, and there are packaging-speci cfactors to be taken into account at this stageas well. To be suitable for package printing,the press should be capable of applying a

    wide variety of coatings inlinea hallmark ofHeidelbergs CD and XL series Speedmasters(see sidebar). For high-volume production,

    a Speedmaster con gured as a DuoPressexpands the options even more by layingdown special coatings similar to exo inksbefore the offset printing. With a DuoPress,its possible to have combinations such asopaque white on metalized or transparentsubstrates; or aqueous, metal-pigmentedcoatings for overprinting. Even theprintability of lower quality board surfacescan be improved by applying a primer thatdries just prior to printing.

    Production on a Higher PlanePress productivity can be enhanced with anelevation for higher piles and, if volumes aresuf cient, a fully automatic, nonstop feeder.

    Ancillary equipment like system pallets, forklifters, pallet jacks, and aerating pile turnersfor reducing cutting dust and centeringpallet loads on system pallets also help tooptimize the manufacturing work ow atand around the press.

    The output of a Dymatrix or a Varimatrixdiecutter from Heidelberg can be boostedin the same way by equipping the machine

    with a premakeready table where strippingand blanking tools for the next job canbe preassembled while the current job isrunning. For high-speed, high-volumeproduction on Heidelbergs Diana, DianaPro, and ECO folder-gluers, its a good ideato install a prefeeder at the front end. Theprefeeder enables the operator to inputlarger stacks of ats in an ergonomically safemanner, while a fully or semi-automatedcase packer at the delivery streamlines the

    cartoning. Palletizers and stretch wrapperscomplete the process by readying the cartonsfor shipping.

    A packaging press is a natural t for aprinting plant, and so is a diecutter or afolding carton gluer. Integrating a folder-gluer into the operation should be no morecomplicated than adding glue to the plantsshopping list of consumable supplies.Putting in a diecutter will entail setting up adedicated storage and staging area for dies,cutting plates, stripping tools, and othercomponents. This space, typically about 20' x

    25', contains storage racks and pallets as wellas equipment for maintenance and repair.

    Knowledge To Die ForInstalling a diecutter also means partnering

    with a diemaking companypreferably, alarge and well-established business that canprovide training as well as dies. Heidelbergstrongly recommends that packaging-minded printers use the resources oftrade associations for nishers such as theInternational Association of Diecuttingand Diemaking (www.iadd.org). Becausediecutters and folding carton gluers are

    specialized systems that will be unfamiliarto the average printer, on-the-job training

    with its costly trials and errors isnt a wisepolicy. Of course, Heidelberg customers donthave to worry about doing it themselvesthey can count on comprehensive operatortraining from the only single-source supplier ofeverything needed for folding carton output.

    Many commercial printers do not havemaking the leap to package production as a

    business objective. These shops will continueto rely on trade providers of packagingservices, another important market segmentfor Heidelberg. Printers who do commit topackaging are well advised to partner with amanufacturer that ranks not only as a world-class supplier of packaging equipment, butalso is known as a highly responsive providerof parts, technical support, and maintenanceservices. The supplier must also fullyunderstand the process and business models

    of package manufacturing so that it canhelp its customers to successfully integratepackaging into their existing operations.

    In short, no commercial printer should plana venture into packaging before reviewingthe options with the supplier that has builta reputation for matchless expertise in thislucrative but challenging eldHeidelberg.

    Malloy Inc., a family-owned book printer in Ann Arbor, MI, tells visitorsto its Web site that it installed a new 40" Speedmaster SM 102 2-P toreplace two older Heidelberg Speedmaster presses which had over 350million impressions between them. The new press incorporates numeroustechnological improvements developed by Heidelberg over the years thatenable it to produce the same amount of work as its two predecessorscombined. We are very pleased with the quality; we think you will be too.     MV Printing Solutions of Laguna Hills, CA, specializes in printing businesscards and postcards on heavy substrates. The company wanted to extendits capabilities with a press equipped to handle even thicker materials. Theanswer was a new a two-color Speedmaster SM 52 with a full set of optionsincluding Vario dampening, a Baldwin IR dryer, and the extended stockrange feature. The latter option enables the press to print at full speed onany stock that MV uses, all the way up to 24-pt. board. MV, which employs six people, also has a five-color Heidelberg GTO. In front of the new press areDavid Vasquez, president, and Paul Manges, vice president. Behind are pressoperators Rene Lopez and Jose Estrada.
