MESSAGE FROM THE PRESIDENT

The infrastructure in the coastal areas of the Arabian Gulf region is exposed to one of the most aggressive conditions in the world. As a result, the existing structures show loss of serviceability well before their design service life. The effect is more pronounced in reinforced concrete structures due to corrosion of the reinforcing steel. The existing structures require repair to make them serviceable as well as protection against further deterioration to extend their service lives. New structures require judicious selection of design, materials and construction practice which match with the existing severe exposure conditions.

For existing deteriorating structures, various repair techniques are available ranging from “do nothing” to “complete replacement”. A professional and logical approach to repair of a structure is to make condition assessment of the structure prior to carrying out repairs. Assessment involves determining the causes of deterioration, mapping the extent of damage, assessing the structural integrity and serviceability and predicting the remaining service life of the structure. It will also provide various options of repair and protection. The assessment will help the facility owner to make important decisions regarding repair by answering questions such as, (i) whether the repair is required, (ii) what will be the life without repair (iii) cost of the repair, (iv) service life after the repair etc.

For new construction, the design, materials and construction practices should match the prevailing severe exposure conditions. With the development in concrete technology in the region over the past two decades, it is now possible to design structures virtually for any design service life. It is, therefore, strongly recommended that the corrosion specialists should be involved at the design stage to ensure durability of the structures.

Condition Evaluation, Service Life Prediction& Structural Assessment

Before implementing the repair works to a structure, it is essential to conduct a detailed investigation to evaluate the causes of the deterioration, design appropriate repair scheme, quantify the work for budgeting and to prepare repair scope of work. Detailed investigation also allows assessing the structural integrity and remaining service life of the structure.

Our services form a logical approach to the detailed investigation as follows:

Preliminary inspection to assess overall condition of the structure

Detailed survey involving deterioration mapping, field and laboratory tests, such as corrosion potential mapping, in-situ corrosion rates, chloride profile, alkalinity, resistivity, carbonation, pulse velocity, rebound hammer, compressive strength, cover to reinforcement, petrographic analysis, etc.

Repair Design and Durability

The main objective of the repair design is to reinstate the lost structural capacity and prolong the service life to the required length of time. Different techniques of structural repairs are available. The best repair system is the one which is durable and cost effective. Commonly used repair schemes include patch repairs, re-skinning, partial or complete replacement, strengthening, structural capacity upgrade, electro-chemical removal of chlorides and/or re-passivation and cathodic protection.

Materials Evaluation and Failure Analysis

Proper selection of materials is essential to ensure concrete durability for new structures as well as for repair of existing structures. Apart from being fit for use, materials should be compatible with the environment to which they are expected to be exposed during the service life. We test and evaluate materials and repair systems for their suitability for the intended exposure conditions. We use independent third party laboratories for standard testing and use in-houseexpertise for evaluation of test results. Specialized testing can also be developed and carried out by us. We also undertake failure analysis of materials and systems.

Review of Designs and Specifications

Implementation of corrosion control measures at the design stage itself ensures long term durability of new structures. Although sufficient data is available from laboratory research and field experience, it is seldom applied in the design of new structures due to non-availability of expertise with the design consultants in specialized fields of concrete technology, corrosion, cathodic protection and coatings. A small effort to incorporate corrosion control measures at the design stage goes a long way and in substantially reducing the life cycle cost.

Project # 1: Condition Assessment of reinforced Concrete Cooling Tower

Concrete delamination was observed on the external surface of the reinforced concrete cooling tower after a service life of about 10 years. CONTEC was commissioned to study the causes and extent of the concrete deterioration and to provide detailed procedures for repair and protection in the future.

The project scope required to assesscondition of reinforced concrete cooling tower, 70 m diameter and 50 m high. The cooling tower was used to cool hot seawater for reuse for cooling. It was also required to provide procedures for repair and protection against corrosion and to extend the service of the cooling tower. The condition survey included quantifying concrete affected by reinforcement corrosion, determine compressive strength, cover to reinforcement, in-situ ultrasound testing of concrete, chloride and sulfate contents in concrete and corrosion potential mapping.

The survey indicated that the top portions of the cooling tower suffered concrete deterioration due to reinforcement corrosion and salt weathering. Procedures were provided for repairing distressed concrete. It was recommended to apply protective coating on the internal surfaces of the tower to protect reinforcing steel and concrete against corrosion and to install an impressed current cathodic protection system to protect the reinforcing steel on the external surfaces to prolong the service life of the structure.

Project # 2: Condition Assessment of Buried Seawater Concrete Cylinder Pipelines

The project involved assessing the condition of 27-year old AWWA 303 concrete cylinder pipes carrying seawater, assess risk of corrosion to the pipes and provide recommendations for repair and protection to extend the service life of the pipes. The condition survey included exposing the pipes at representative locations and conducting delamination mapping of the external cement mortar cover, corrosion potential mapping, measuring chloride and sulfate content profiles in concrete and measuring corrosion rate of reinforcing steel.

The survey showed that one of the pipes was undergoing corrosion of the helical reinforcing bars and steel cylinder due to ingress of chloride salt into concrete and depassivating the steel. It was recommended to repair the corroded segments of the pipes and install an impressed current cathodic protection system for protection of the pipe against corrosion and to extend the service life of the pipes.

Project # 3: Investigation of Cracks in Walls of a Three Story Building

Cracks were observed in walls of a 3-story building. The objective of the study included assessing the causes of the cracking and to provide procedures for repairing and arresting them. The scope of work included geometric survey to assess differential settlement of the foundations, mapping of the cracks, making bore logs to measure bearing capacity and settlement characteristics of the soil, exposing foundations for visual inspection, retrieving and testing concrete samples for compressive strength and chloride content, structural assessment and providing repair procedures.The study indicated that there was differential settlement of the foundations and that the observed cracks were located at the joints between the concrete elements and the block-work due to separation between them caused by differential thermal settlement frequent and due to wetting and drying of the block-work caused by spray and fogging by the irrigation water on the walls as well as due to drain water from the toilets due to apparently inefficient waterproofing on the floor. Structural analysis of the building showed that the footings, columns, beams and slabs are structurally safe and the pressure under the footings is less than the safe bearing capacity of the soil.

It was recommended to repair the cracks, reinstall the waterproofing system in all the toilets, relocate the landscaping at least 3 meters away from the walls of the buildings and to conduct visual inspection of the building after 3 years.

The survey indicated that some of the columns, beams and slabs were severely affected and were beyond repair. Detailed procedures were provided for rehabilitating distressed columns, beams and slabs by jacketing without removing the affected concrete in order to minimize disturbance to the operations. Tender document was also prepared including scope of work, bill of quantities, drawings, specifications and cost estimate.

Project # 1: Condition Survey and Performance Assessment of CPSystems of Concrete Structures and Seawater PipesThe existing CP system for the partially reinforced concrete chambers protected the portions of the structures below the groundwater table as the anodes were installed below the water table. It was suspected that the buried portions of the structures above the water table were not receiving protection. CONTEC was commissioned to make a study and prepare detailed design for upgrading the CP systems to protect the entire structure.

The project scope included condition assessment, performance evaluation and recommendations for upgrading the existing impressed current CP systems of reinforced concrete structures and 2000 mm diameter buried prestressed concrete seawater pipelines as well as condition assessment of the unprotected concrete structures above grade level. The study included checking the CP systems performance by measuring the potentials using existing permanent reference electrodes located below water table and reference electrodes above water table installed during the study, condition assessment of the concrete structures at and above grade and the buried pipes.

It was recommended to install additional CP system to protect reinforcement for concrete at and above ground level and to improve the monitoring of the pipes by installing new monitoring system in order to effectively monitor the prestressing steel to avoid over-protection.

Project # 2: Installation & Commissioning of ICCP System for Bottoms of Aboveground Steel TanksThe bottoms of the aboveground steel tanks were not protected cathodically. The client suspected that the ongoing corrosion may lead to metal loss and holes in the tank bottom plates and lead to leakage of the products. CONTEC was assigned the contract to design, install and commission the CP systems for 17 tank bottoms.

The project scope included design, material supply, installation, commissioning and monitoring of impressed current CP (ICCP) system to protect tank bottoms of 17 existing aboveground steel tanks. As the tanks were existing, distributed high silicon iron anodeswere installed in 6 m deep drilled holes around the tank. The anodes were fed with an oil-cooled transformer rectifier. Monitoring system was installed including reference electrodes under the tanks, instrument negative cables and monitoring junction boxes. The system was commissioned simultaneously for all the tanks using GPS controlled current interrupters. The current interrupters were installed at all the tanks and the CP systems were interrupted simultaneously. The CP systems were monitored for one year before handing over to the client.

Project # 3: Installation & Commissioning of ICCP System for Reinforced Concrete Seawater Structures & PipelinesThe project scope included design, material supply, installation, commissioning and monitoring of impressed current CP (ICCP) system to protect reinforcing steel of seawater handling chambers and prestressed concrete supply and return seawater pipeline in a steel plant. The concrete chambers were protected using mixed metal oxide (MMO) titanium anode mesh and the pipeline was protected using distributed high silicon iron anodes. The systems were powered by oil-cooled transformer rectifiers. Permanent silver-silver chloride reference electrodes were installed to monitor the systems. The CP systems were successfully commissioned. The systems were monitored for one year at quarterly internals and then handed over to the client.

High potential magnesium anodes were installed horizontally at depths corresponding to the invert level of the pipes and hanged inside the tanks. Potentials were measured and the system commissioned.

Project # 5: Monitoring of CP Systems for Steel Tanks, Pipeline, Reinforced Concrete Building FoundationsAs part of the 5-year CP monitoring contract, the existing CP systems for concrete pipeline, bottom of steel tanks, foundations of reinforced concrete buildings and tanks and seawater retaining structures were monitored and maintained. The monitoring included monthly monitoring to check the condition of the transformer rectifiers, six-monthly monitoring to measure potentials and adjust the systems and system analysis every three years. The scope also includes troubleshooting and rectification of the systems including replacement of anodes, repair of transformer rectifiers and other repairs as required.

Project # 1: Corrosion Study for Jubail 2This study was carried out for Royal Commission and comprised two parts. Part 1 involved characterizing and developing a database on the exposure conditions of Jubail 2. Part 2 involved developing corrosion control guidelines on materials and construction practices to be applied to the future development in Jubail 2. The study included characterizing the exposure conditions in Jubail 2 for foundations and buried structures in terms of groundwater table depth, chloride and sulfate concentration in soil and groundwater, soil resistivity and sulfate reducing bacteria in soil. The field testing covered under this task was carried out by one of the Royal Commission geotechnical contractors/testing laboratory.

Based on the study, the soil conditions above the groundwater table were divided into “severely corrosive to corrosive” and “moderately corrosive”. The soil condition below the groundwater table was classifiedas “severely corrosive to corrosive” for the entire area.

Recommendations were provided for corrosion control for concrete structures exposed to different conditions in these two severity zones. The guidelines include recommendations on selection of cement type, water cementitious materials ratio, cementitious materials content, compressive strength, concrete cover to reinforcement, additional protection measures and construction practices.

Dr. Syed Ehtesham Hussain

Dr. Ehtesham completed his B.E in civil engineering from Osmania University, Hyderabad, India in 1982, M.E in structural engineering from Indian Institute of Science, Bangalore, India in 1984 and Ph.D. in concrete durability from King Fahd University of Petroleum and Minerals(KFUPM), Dhahran in 1991. During his research work at KFUPM, he worked under Prof. Rasheeduzzafar on durability improvement of concrete blended with silica fume, fly ash and blast furnace slag.

Dr. Ehtesham specializes in durability, assessment and repair of concrete structures and cathodic protection. He served Royal Commission, Jubail from 1991 to 1998 and was involved in assessment and repair of the Royal Commission facilities and in updating the specifications on concrete and cathodic protection. He also worked for Ali H. Al-Ghamdi Est., Ras Tanura as Manager of Concrete Repair & Cathodic Protection Department and was involved in repair and cathodic protection contracts for Royal Commission, SABIC, KFUPM and Saudi Aramco. He joined Hamed Al-Ghamdi Eng’g Consultancy in 2004 and has been serving as General Manager and Corrosion/CP Specialist.

Dr. Ehtesham possesses vast experience in assessment, repair and cathodic protection of reinforced concrete structures. He published about 25 technical papers in International journals and conferences on concrete durability and repair. He participated actively in many local symposia by presenting technical papers and teaught short courses on concrete durability conducted by KFUPM. He is a NACE certified Cathodic Protection Technologist (CP3).

Engr. Mohammed Azhar

Azhar completed his B.E in civil engineering from Osmania University, Hyderabad, India in 2004, M.S in structural engineering from King Fahd University of Petroleum and Minerals, Dhahran in 2007. Azhar specializes in concrete durability, assessment and repair of concrete structures. He has been working with CONTEC since 2007 as In-charge of the Royal Commission projects 560-T32, 560-T35 and 560-T37 “Corrosion Studies”.

Azhar developed vast experience in condition assessment of bridges, culverts, concrete pipeline, buildings, ports/jetties and other concrete structures. He is proficient in developing repair strategies for critical reinforced concrete structures as well as in project management related to concrete repair and cathodic protection projects. He was also involved in technical evaluation of bids on concrete repair contracts.

Engr. Larry Pineda

Larry completed his B.S in civil engineering from Columban College, Olongapo City, Philippines in 1994, M.S in structural engineering from Pamantasan ng Lungsod ng Maynila lntramuros, Manila in 2000. Larry has been working with CONTEC since 2013 as Lead Project Engineer for the Royal Commission projects 560-T32, 560-T35 and 560-T37 “Corrosion Studies”.Prior to this, Larry worked with Zuhair Fayez Partnership from 2010 to 2013 as Site Structural Engineer and QA/QC Consultant.

Engr. Raju Kuttappan

Raju completed his bachelor degree in civil engineering from India in 1984. He has been working with CONTEC since 2009 as Lead Project Engineer. Prior to this, Raju worked in Dubai as Resident Engineer for BHNS International Engineering Consultants, Associated Consulting Engineers and other consultants since 1993, where he was involved in structural design and project management of major residential and commercial buildings. Raju specializes in structural design and structural assessment of reinforced concrete structures. His experience also includes condition assessment, repair design and structural assessment of reinforced concrete facilities.

Engr. Sivaraj Devarajan

Sivaraj completed B.E in mechanical engineering from Madras University, Chennai, India in 1997. He has been working with CONTEC since May 2011 as Lead Cathodic Protection (CP) Engineer. Sivaraj earlier worked Corrosion Technology Services (formerly CORRPRO) in India as CP Engineer and was involved in surveys, design, installation and commissioning of CP systems for various structures including pipelines.

Sivaraj possesses vast experience in design, installation, commissioning, troubleshooting and monitoring of CP systems for tank bottoms, tank internals, pipelines and reinforced concrete structures. In CONTEC, his responsibilities include preparing design and documentation (survey reports, commissioning reports, ITP and O & M manuals), quality control, commissioning and training.

Engr. Shibu Salim Hamsa

Shibu completed his bachelor degree in architectural engineering from India in 1993. He worked with CONTEC from 2004 to 2012 and joined back in 2015. Earlier, he worked with Dr. Hamed Al-Ghamdi from 1998 to 2004. Shibu’s experience includes architectural design and project management of villas, shopping malls, recreation centers, residential and commercial buildings. Shibu specializes in developing basic design ideas, presentation drawings, perspectives and control detail drawings. He has completed several major projects in Saudi Arabia and India. He also possesses valued experience in project management of commercial and residential projects.
