High quantity, quality and speed …

That, in a nutshell, was the challenge AK Steel (USA)presented to SMS Demag. The company’s Rockport,Indiana works has operated a top-of-the-range com-bined hot/cold strip annealing and pickling line since1999. It processes all common stainless steel gradeswith strip widths from 660 mm to 1,575 mm andthicknesses of 0.46 to 5.08 mm. The chemical sectionof the plant works according to the SMS Demag-developed turbulence pickling principle. Achieving anannual throughput of573,000 t, it ranks amongthe world’s most productiveplants. Moreover, it isexceptionally fast. Its maxi-mum speed of 152 m/minfor cold strip puts it wayahead of other annealingand pickling lines.

Stainless steel is an uncomplicated material – once itis finished. But producing and refining it requirescomplex processes. Paramount here are the anneal-ing and pickling production stages designed toachieve good strip quality and surface properties.

SMS Demag has been producing all kinds of picklinglines since the early 1950’s, so we can draw on vastexperience in both the mechanical and the processtechnology areas. Pickling with state-of-the-art methods

Pickling removes the oxide layer (scale) that formson the strip surface during the annealing process. Itis a complex process managed reliably, efficientlyand with cutting-edge technology by SMS Demagannealing and pickling systems. Scale breakers andshot blasters perform the mechanical preparationwork. Next in line is the electrolytic pickling sectionwhere layers of scale are loosened that are difficultor impossible to remove in the subsequent chemicalpickling section. Final descaling takes place in theturbulence pickling section’s acid bath.

Here are the advantages of this exactly defined pick-ling process:■ lower energy and acid consumption■ longer plant service life■ less maintenance, and last but not least ■ better surface quality of the stainless steel strip

Separation for speed

SMS Demag has developed a patented process for electro-lytic pickling: galvanic separation of the electrodes. It isbased on a complete separation between the anode andcathode areas in the galvanic bath. Compared to conventionalprocesses, the current loss is lower and the pickling processis accelerated. That increases the efficiency of the entirework stage by some 30 percent.

Highlights of turbulence technology

What makes turbulence pickling special is themoving acid bath that removes scale faster andat lower temperatures than conventionalmethods. Immersion covers seal off the top ofthe pickling channel and reduce evaporationlosses during the pickling process. A specialbottom profile that reduces sludge deposits hasbeen developed for pickling tanks made ofplastic. Turbulence technology drastically cutsoverheads and maintenance costs and lets pro-ducers react flexibly to different process condi-tions. There is nothing to beat this method,developed and patented by SMS Demag, thatrepresents state-of-the-art techno-logy and is usedworldwide.

A regulation model precisely controls all the mainparameters of the annealing and pickling process, suchas turbulence, temperature and concentration of thepickling medium, electric current intensity and furnacetemperature.

IRAPL: rolling, annealing and

pickling in one

Integrated rolling, annealing and pickling lines (IRAPL)bring together these processing stages in a single line.

The know-how for this technology was developed bySMS Demag in close cooperation with our customersUgine (France) and Avesta (Sweden). The IRAPLconcept is ideal for certain material and surface grades,and its benefits are obvious: higher production, lowerprocessing costs, and cheaper products. IRAPL supple-ments the conventional process route and comes withhuge potential, because it might be used in the futureto produce some 50 percent of strip grades on themarket.

Perfect quality from start to finish – that is whattoday’s industry demands from stainless steel pro-ducers. Only state-of-the-art stainless steel rollingmills like those from SMS Demag are able to meetthese standards. They roll the input material – hot-rolled stainless steel strip up to 1,600 mm wide and10 mm thick – down to the required final thickness.This results in stainless steel strip of top surfacequality with excellent strip thickness and flatnesstolerances, on request down to a thickness of just0.1 mm.

Yet even broader and thinner strip is possible. Cus-tom rolling mills produce extra-broad widths of up to2,100 mm and ultrathin strip with almost inconceiv-able thicknesses of a few thousandths of a milli-meter, e.g. for catalytic converter foils.

Boomtown Shanghai, Pudong peninsula, the headquarters ofShanghai Krupp Stainless Co. Ltd. (SKS). Founded as a jointventure to tap the expanding Chinese market. Here, since2001, top quality stainless steel strip has been produced ona 20-roll cold rolling mill from SMS Demag. The plant proc-esses austenitic and ferritic strip 800 to 1,340 mm wide and5 mm thick, achieving minimum final thicknesses afterrolling of 0.1 mm. Built in compact monoblock design, thefacility featuresall the technolo-gical equipmentnecessary forefficient, closetolerances andeco-friendlyproduction oftop strip grades.

… and using splitblock at YUSCO

Leading-edge technology is also availableat Yieh United Steel Corporation (YUSCO),Taiwan’s largest stainless steel producer. Itis integrated in a new-generation stainlesssteel rolling mill located in the port andindustrial center of Kaohsiung. The 20-rollcold rolling facility from SMS Demag rolls800 to 1,300 mm wide stainless steel stripwith a maximum thickness of 6 mm downto final thicknesses of 0.15 mm. Central tothe plant is the mill stand in splitblockdesign. Its advantages are: improvedcooling and/or heat removal, direct rollingforce measurement, a larger roll gap forbetter introduction of the strip end,optimum accessibility and the use ofvariable work rolls. Or, to put it anotherway: more flexibility at much shorter idleperiods.

Power packs bursting with hi-tech

Cold-rolled stainless steel strip is usually rolled on 20-roll mills. These power packs feature high shapingforces, but at the same time they are chock-full ofingenious technological details. They are designed asstand-alone machines and operate in reversingmode. SMS Demag supplies 20-roll rolling mills intwo versions: the closed, sturdy monoblock type orthe next-generation splitblock option with a split rollblock for more flexible roll pairs and simpler roll and

strip handling. Mill stands of both designs are usedto achieve the required final thicknesses at rollingspeeds of up to 1,000 m a minute and an absolutethickness reduction of up to 90 percent in just a fewpasses.

Multi-talents for special purposes

6-High-12 or 18-HS reducing stands, the preferredoption in integrated rolling, annealing and picklinglines (IRAPL), complete our product range. Theywere developed for this special rolling task on thebasis of the practice-proven SMS Demag technologyfor cold rolling mills and supplemented by work rollsupports. Our patented HS system (horizontal stabili-

zation) minimizes the horizontal forces that act onthe side support elements, in this way guaranteeinga stable rolling process. The 6-High-18-HS stand isequally suitable for use as a reversing rolling mill, asa stand for an SMS Demag Compact Cold Mill(CCM), tandem mills or as a supplementary systemfor rolling mill revamps.

Perfect mill management

Excellent strip qualities are no accident, but theresult of production processes optimized down tothe last detail. This requires advanced high technolo-gy to control the rolling process of the stainless steelstrip. Reliably and fully automatically, it monitorsreduction, flatness and thickness in the roll gap. Allstands are equipped with hydraulic actuators thatregulate the strip thickness and flatness. We use ourinnovative mathematic process model, T-roll, to con-trol these actuators. Speed and thickness measuring

devices installed at the feed and exit ends supply thedata necessary for process regulation.

Skin-passing for an optimal result

Cold rolling and re-crystallization of the stainless steelstrip are followed by skin-passing. The aim of this“gentle” rolling process is to create high-gloss surfa-ces and to perfect the mechanical strip qualities, forinstance the deep drawing formability. Skin-passingof stainless steel is mainly performed on duo-revers-ing mill stands.

There are two versions to suit the various plantconcepts: “inline” describes a skin-pass rolling millintegrated in the annealing and pickling line and/orthe bright annealing line, while “offline” means it isarranged downstream.

Also available: inline skin-pass rolling mills in four-high design. They enable producers to influence thestrip flatness even more accurately and to skin-passferritic stainless steel strip in one pass.

Cold rolling mills from SMS Demag make the mostof all the options offered by modern rolling technolo-gy for precision rolling of thin and ultrathin stainlesssteel strip. They work fully automatically, are easy to

operate and require little maintenance. Equallyimpressive are their fast process times, high emis-sion protection and the fact that they achieve excel-lent results: flat strip with perfect surfaces. Sometimes we want stainless steel not to merelyshine, but to reflect like a mirror. This is required forinstance for the material used to make reflectors incar headlamps or washing machine and dryer drums.And that’s a clear case for the bright annealing line.

Plants designed according to the SMS Demagconcept ensure optimum mechanical strip properties,flatness and the cleanest possible, undamagedsurfaces. The annealing process in a protective gasatmosphere, i.e. without oxygen, is reliable andsaves energy.

It is the norm today that mechanical finishing isintegrated in the bright annealing line. Available hereare inline variations such as: skin-pass rolling mills forperfecting the strip surface and mechanical proper-ties, tension levelers to improve strip flatness, andtrimming shears for precisely setting the strip width.

There is a special emphasis on protecting the sensi-tive strip surface, which also applies to bright anneal-ing lines. Coated rolls guide the strip gently throughthe plant, while no rolls are necessary in verticalfurnaces.

Gehry, theworld-famous specialist in sloping wallsand dizzy perspectives, who used thefascinating design scope and excellenttechnical properties of stainless steel foroffice blocks in Düsseldorf, Germany.

As regular as clockwork, only on a larger scale ishow the production process in a modern cold rollingmill takes place. It all begins and ends with coilpreparation and finishing devices. What happens inbetween is cleaning and stretching the strip. The pro-duction lines used here are sometimes called“auxiliary equipment”, but that is of course an under-statement. Supplied by SMS Demag, they are alsopacked full of technical ingenuity. And they alsoensure the customer gets what he expects: perfectstrip in top quality.

The coil preparation section makes the hot stripready for subsequent processing. The cleaning linesare integrated in the process route and work eitherwith alkalis, electrolysis, high pressure or ultrasound,depending on the starting material.

Plus, whenever extreme flatness is demanded, thecold strip is treated in tension levelers. That elimina-tes the tensions inherent in the strip. This is perform-ed either in a separate line or inline during theannealing process.

The finishing section is where the finished stainlesssteel strip is inspected, cut to size and packed. Then,if required, grinding lines add a grinding finish. Slit-ting lines divide the coils into narrow strip, cross-cut-ting lines cut it into sheets. Finally, automatic strap-ping and packing devices pack the sensitive finishedproducts for safe transport.

All SMS Demag plants are renowned for precision,reliability and flexibility. Significant here are largelyautomated sequences that ensure high processspeeds, while low preparation times and short idleperiods increase productivity. Productive right from the start

Let’s take a look at automation, using the exam-ple of the 20-roll cold rolling mill for stainlesssteel at VDM Werdohl (Germany) for the manu-facture of ultrathin strip down to a final thick-ness of 0.02 mm. SMS Demag supplied theplant technology along with the entire electricalsystems and the automation, consisting ofthickness control, flatness control, sequencecontrol, drives and drive controls as well asHMI system. The cold rolling mill stayed signifi-cantly below the guaranteed thickness toleran-ces in all phases. During commissioning, it farexceeded the planned run-up curve and achie-ved the annual capacity of up to 5,000 t withina few weeks.

The T-roll technologypackage developed bySMS Demag opens up awhole new understandingof the processes that take place in the roll gap.Working on the basis of physical process models,this system calculates the elastic roll deformation as well as the elastic and plastic material shaping.Furthermore it determines the strip temperature andits impact on the shaping conditions depending onthe process parameters. Yet the highlight of T-roll isits lubrication model that simulates the formation ofthe lubricating film, the contact surfaces and thefriction conditions in the roll gap. Now, for the firsttime, rolling mill operators can precisely forecast thefinal strip surface texture and/or strip roughness.Using T-roll also leads to productivity increases of upto 30 percent.

This iswhere 3D models support our engineeringteam, supplying exact isometric data for thepre-fabrication of plant parts. That shortens thefinal assembly time and avoids problems inadjusting to the actual plant surroundings.

Quality without compromise

There are only short paths in our company leadingfrom the virtual model to the real product, becauseour design departments and production shop areclosely interlinked. All components that determinefunctions in our product line come from our own pro-duction shops. They are manufactured, pre-assem-bled and checked by our own, qualified staff.

SMS Demag runs extremely efficient productionshops. Mechanical processing, welding and assemb-ly take place with the help of a machine park that isconstantly updated. People rise to the challenges they face – our chal-lenge is the production of rolling mill system solu-tions at the highest level. Observing the market andresponding to our customers’ wishes are secondnature to us. This is the basis on which we work todevelop new technical processes for the next plantgeneration.

Two key developments will influence the productionof stainless steel flat products in the coming years:first, low-cost hot strip in thin dimensions will beavailable in larger quantities in the future. This willabove all be due to the CSP technology (compactstrip production) developed by SMS Demag. Andsecond, the process chain for manufacturing coldstrip will change. Here again, SMS Demag is contrib-uting extensive development work.

CSP – new market

for a successful principle

CSP has long been established in the world of steelproduction. Meanwhile, the huge advantages of thisgroundbreaking technology can also be applied forproducing stainless steel hot strip. That’s becauseCSP not only offers better mechanical properties, butalso more exact geometric dimensions of the hotstrip. Moreover, this method enables producers toachieve hot strip thicknesses of under 2 mm. Com-

pared to conventional production, a CSP plant requires40 percent lower investment costs, 20 percent lowerproduction costs and up to 70 percent less totalenergy. Just as drastic are the reductions in over-heads and maintenance costs.

The first CSP plant for stainless steel was commis-sioned in 2001. Today SMS Demag builds CSP plantsfor capacities from 500,000 to more than two million ta year.

Depending on customer specifications, SMS Demagoffers single or multiple-stand Steckel rolling mill con-cepts for the production of stainless steel hot strip.

Shorter processes and optimized plants

Likewise, the process chain for manufacturing stain-less steel cold strip is undergoing changes. Previous-ly separate work stages are increasingly being inte-grated in single plants. Today the latest cold stripannealing and pickling lines as well as bright anneal-ing lines are already being equipped with finishingdevices such as skin-pass rolling mills, tension levelersand trimming shears. A further step in this directionis represented by the IRAPL technology (integratedrolling, annealing and pickling lines) developed bySMS Demag. Applying this method enables plantoperators to produce finished 2B cold strip from“black” hot strip in just a few minutes. IRAPL plantsconsist of multiple-stand inline rolling mills, picklingsections, annealing furnaces and finishing devices.All the elements are integrated in one continuousplant. The cost advantage for the final product is upto 20 percent compared to conventional production.

It is likely that in the future there will be a furtherconcentration of stainless steel producers and speci-alization of individual works. That means the marketwill evolve specialized, highly productive plants forcertain stainless steel grades. Variations of these

plant configurations are continuous tandem lines forstainless steel products or combined plants for stain-less and carbon steel production in a single facility.

Yet also conventional process routes will continue tobe improved. Included here is not only the develop-ment of eco-friendly acid-free pickling methods butalso further optimization of bright annealing as wellas the achievement of better shine grades inconventional plants.
