Site container Aestec site containers are set up to run our daily toolbox meeting, we have adopted the Lean methodology and have embedded 5S in our containers/workshops and storage yards. All members of our team are involved in using, auditing and improving the 5S of these areas. Each day each team member checks his or her accountable area and makes any changes or improvements as required.

Site laydown yard Our site laydown area is set up to store items regularly required for site use e.g. Expansion joint material, form work etc. Aestec purchase a lot of material in bulk and store it in the site specific lay down areas. This allows Aestec to pass on the reduced cost associated with bulk purchasing and reducing the overall freight costs.

Exposed steel ready for treatment and repair of concrete
Spall areas where identified and chipped back to rebar removing all poor quality concrete. It was found that the ‘drummy’ area of concrete extended well beyond the obvious spall. Chipping along the rebar showed that the corroded rebar extended deeper into the concrete in all cases and non-corroded reinforcement was not found. The chipping back was stopped and client contacted to make decision of repair or removal of parapet wall. (Parapet wall was removed)

1. Divert all effected services (water, air, HV and LV cables) 2. Remove wall cladding and HV cable tray protection 3. Saw cut concrete to allow for safe removal of wall 4. Use excavator to demolish concrete wall 5. Prepare bonding surface and install 16mm rio 6. Install formwork and brace it ready for pour 7. Place and finish concrete including curing 8. Remove form and install all original cladding and services 9. Hand work area back to operations

Expansion Joint repairs
Aestec have set up a trailer specifically for expansion joints, this allow us to repair the joints in the required time frame to ensure we do not compromise the reduction line operations. Aestec work with the operations planner each week to plan the joint repairs around the operations miss areas. Aestec team members have a very good understanding of the Reduction Line and ensure safe work practices are followed. Aestec has worked with the repair product supplier to establish the best repair method for this specific application, this was done to extend the life of the repair

Road maintenance and new installation
Aestec removed all current contaminated road base to a depth of 300mm, then replaced it with new compliant 2.1 grade mix compacted to 100% SDDR. The compacted road base was allowed the correct bake time and then capped with 40mm, 14DG asphalt installed and compacted by Aestec.

Bollards and Armco rail
The attached photo is of some installed Armco rail and ground bollards. Aestec fabricated, painted the bollards in there off site fabrication workshop and then installed the bollards on site in the correct location. Aestec have installed and painted Armco rail here and all over site, we paint the Armco rail with a spay gun as it presents a better finish then a brush. Aestec have trade qualified painters employed that perform the painting ensuring a great job every time.

Fencing Aestec have installed chain mesh in various location at BSL and Yarwun. We have also installed colour bond fences at Yarwun around the CCF and Hydrate areas.

Aestec completed the bag house foundation on budget and on time safely. This gave BSL the confidence to engage Aestec to complete the next 3 bag house civil packages on schedule of rates purchase orders. Work included all civil excavation, compaction and detail trim prior to concrete works. Aestec also managed wag staff pilling company for the installation of the piles.

Detailed form work
The sludge bunker required the installation of sumps and catchment area, all concreted to direct the flow of water through the settlement areas. This project also required the installation of plumbing and fabricated painted handrails all of which was completed by Aestec requiring no subcontractors.

Aestec has poured a lot of special mix concrete including concrete grating insulation, wall repairs to the reduction line, piles and more. While performing some of these pours you can see in the attached photo it is not just the mix design that needs to be executed well there is also detailed planning of the work required as it effects numerous output teams on site.

Core drilling hole for structural through bolts
Value in use Aestec designed a jig to support the core drilling machine in the exact location to drill the holes required so there was no measuring required, this saved an average of 15mins per hole for 160 holes Saving of $6,400.00. The core drill jig is clamped onto the existing concrete beams at the location of a new steel rafter support bracket. The drill is held in position using a customized ergonomic jig.

Replaced preventative maintenance
Aestec complete all of the preventative maintenance to all of the Reduction Line 1 and 2 roller doors. Aestec created the PM check sheet and procedure to ensure that all of the PM checks are complete to the current best practice at all times. The Reduction Line roller doors must be operational at all times so they can be closed in storming condition protecting the reduction line from increase of wind and water.

The maintenance of roller doors site wide is a task that Aestec complete very well and we pride ourselves on being one of the leaders in this field. An example of this is: Aestec repaired a roller door on site that have been condemned by others, saving BSL up $40,000 in one occasion, Aestec received a performance report for this work.

The containers you see in the photo were purchase as full second hand containers. Aestec then designed and modified the containers for the use of paste storage out of the weather. The reason for the vinyl roller system in this occasion is to absorb any impact that it may be exposed to as a lot of forklift activity is in this area.

Aestec were chosen to complete the installation of the foundation for Thomas and Coffey while they were working on the CAW. A number of Aestec’s employees have been working on site for more than 12 years in this time we have gained a great knowledge of the Reduction Line and it hazards.
Aestec’s Reduction Line knowledge allows all work in the area to be complete with little hassle and the assurance that safety procedures will be adhered to at all times.

The crib rooms attached had to be installed on the weekend as there was a lot of activity through the week making very hard for all of the required contractors to work in the area. Aestec have all the equipment required to handle all spent cell and tap out materials. We have built and maintain at our cost a trailer which holds all of the equipment required to cut out Cell material. We are sometimes asked to perform this work at very short notice and it is important that our equipment is ready to go always. Aestec also have skilled staff that can cut and dispose of aluminium tap out metal, in some cases we cut the metal into manageable sizes to allow BSL to run material through furnace to help achieve required output. Aestec have developed its own training and assessment package to ensure staff are competent to complete this work as it is a high risk activity.

Aestec have trained staff that are competent to operate the required excavator and attachment to dig out reduction line cells in the D-line shed and on the Reduction Line. However if Aestec is awarded the contract we have negotiated rates with S&S Kiely to continue to perform this work as a subcontractor to Aestec. If S&S Kiely cannot perform the task or meet the requirements of the client Aestec will then perform the work.

Aestec were engaged to install 2000m2 of ground cover in different areas of the plant including concreting of V drains as shown in the photo attached. Aestec can perform detailed excavation to the millimetre as well as bulk earth works including a recent task utilising a 20 tonne excavator to load filter bags into skips at Yarwun.

Aestec operate their own plant and equipment as well as dry hired plant and equipment. Some plant/equipment Aestec operate include Excavators, loaders, trucks, graders, rollers, elevated work platforms to say a few. Installation of new asphalt
Aestec replaced the asphalt at the south entrance to Boyne Smelters. The task was to design and construct a pavement that could handle the traffic that was required to complete the CBF 4 project. Aestec engaged Road Test to design the pavement and carrier out the relevant QA testing, while Aestec carried out the earth works ready for the asphalt to be installed.

Aestec have a sheet metal work shop that fabricates all types of requests, the photo attached illustrates air-conditioning ducting fabricated and installed by Aestec. Aestec also concreted the foundations, painted hazardous strips, cut the holes in the wall and install the air-conditioning unit.

Aestec fabricated the last 4 panels (on the right) of the heater oven and the paste transport skip you can see in the picture. These item were fabricated, insulation installed, lined with sheet metal and then painted all by Aestec employees requiring no subcontractors.

Contractor positive performance awarded The flashing fixings had failed and there was potential for the flashing to fall onto power supply. Aestec were asked to quote the replacement of the flashing. Aestec determined that the existing flashing was in good condition it just required adequate fixings installed so that is what we installed saving the client $20,000

Aestec currently have the sheet metal contract at Yarwun provide prompt service at all times. The JPU segments are profiled at our workshop and the installed on site. Aestec have replaced a lot of lagging on different appliances all over the site giving us a great understanding of all area and there specific requirements.

Roof and wall sheeting
Aestec was awarded the project to install roof and wall sheeting as well as ridge ventilation on a large shed on the Y2 site. Aestec installed all of the sheeting and ventilation while working at heights with no incident or injury. Aestec team members were payed under the site construction agreement ensuring there were no disputes internally or externally.

Temporarily divert water
Aestec replace concrete walls in different location all over Reduction Line 1 and 2, for us to complete this work we need to divert all effected services (water, air, HV and LV cables) In the past Aestec have completed all of the diversions as this is the most cost effective way of managing the work. Now the BSL rep engages the site plumbing contractor to divert the water only, this often results in down time for Aestec as it does not allow for opportunity to continue when we are ready for the plumbers prior to them arriving. The decision was made by the Rep as there is a plumbing contract in place.

Aestec were engaged to install a crib room for the CAW, this required water supply and sewer discharge, on the site inspection Aestec made the client aware that you could not achieve the required falls on the sewer line that are specified to meet Australian standard. Aestec performed the require calculations and designed an alternate system to manage the sewer discharge. All the excavation and plumbing was completed by Aestec employees requiring no subcontractors.

Aestec installed water supply to various sinks and water fountains including the installation of the correct filter systems. Aestec also installed the sewer discharge connection. Aestec complete many office refurbishments on site, as per of these refurbishments they often have plumbing services that needs to be diverted, replaced, repositioned and then recommissioned. On one occasion Aestec tried to engage the site plumbing contractor to install some fixtures, this was not as cost effective as Aestec completing the work themselves and as a result Aestec complete all works with their own plumbers ensuring quality, safety and timeliness of the tasks is achieved.

As part of the office refurbishments Aestec often removes all asbestos sheeting and replaces it with the correct wall sheeting for its purpose, this include toilet areas. Photo attached is of a toilet refurbishment completed by Aestec including plumbing All work including Asbestos removal/transporting and plumbing were completed by Aestec employees requiring no subcontractors.

Aestec replace concrete walls in different location all over Reduction Line 1 and 2, for us to complete this work we need to divert all effected services (water, air, HV and LV cables) In the past Aestec have completed all of the diversions as this is the most cost effective way of managing the work. Now the BSL rep engages the site plumbing contractor to divert the water only, this often results in down time for Aestec as it does not allow for opportunity to continue when we are ready for the plumbers prior to them arriving. The decision was made by the Rep as there is a plumbing contract in place.

Value in use Aestec designed a jig to support the core drilling machine in the exact location to drill the holes required so there was no measuring required, this saved an average of 15mins per hole for 160 holes Saving of $6,400.00. The core drill jig is clamped onto the existing concrete beams at the location of a new steel rafter support bracket. The drill is held in position using a customized ergonomic jig.

The second pontoon at the perimeter wall is being used to fully inspect the perimeter of the parapet wall for cracking, ‘drummy’ concrete and taking concrete samples to test for chloride penetration.

Sheeting is stacked and wrapped in polythene ready to be craned off the roof onto the ground Via crane. Existing roof structure is shown at left and this comprises asbestos cement sheeting, timber battens on timber rafters supported by steel cleats on concrete encased steel beams.
