  • Ecowatt micro-hydroelectric power plants

Water is the ideal renewable power source, used by man since the beginning of time.Ecowatt Micro-Hydroelectric Power Plants, the results of years of experience in thefield, transform the energy of small streams into precious electricity in a clean way and infull respect for the environment. These power plants are the ideal solution for those places where electrical energy is notavailable from the national grid. They solve the problem of energy supply in many situa-tions, for example in isolated houses, alpine refuges and pastures, missions and smallvillages. They also ensure the operation of electric and electronic equipment for remotesignalling, remote control and water purification. Specific micro-hydroelectric power plantscan operate in parallel with the grid in order to resell the energy. Ecowatt Micro-Hydro-electric Power Plants provide a considerable contribution to ecology, since they help toavoid the burning of vast quantities of fossil fuel and hydrocarbons, which are held to bewidely responsible for air pollution, acid rain and the so-called "greenhouse effect".

    Uses

  • Ecowatt Micro-Hydroelectric Power Plants are regulatedautomatically with a constant power supply. The turbine-generator group constantly transforms hydraulic energyinto electric power, regardless of the requirements of theelectric users.

An electronic regulating system continuously monitors andcontrols the connected load and deviates the energy inexcess to the dissipating systems. This energy can be recovered as heat, either for directheating of the premises, or for the production of hot water. In this way a system of co-generation, i.e. the productionof both electrical and heat energy, is obtained. The regulation system is composed of modular elementsthat fit to any type of system and electric power gener-ated. A manually operated secondary regulation makes itpossible to modify the water flow to adapt the turbine toseasonal variations.

Ecowatt Micro-Hydroelectric Power Plants are highlyreliable industrial products. They have been designed foreasy installation, in difficult areas such as in DevelopingCountries. To obtain a good installation some simple, butnecessary building work is required. The instructions aregiven in the manual and on the drawings which accom-pany the system. The installation, connection, start-up andmaintenance of the Ecowatt Micro-Hydroelectric PowerPlants do not require the presence of specialised techni-cians. The system, which requires no specific setting, canbe easily started up by an electrician and a plumber withthe help of the relevant technical documentation.

    How it operates

    Made in Italy

  • These are suitable for heads from 20 m to 180 m and effective flow rates ranging from0.5 l/s to 100 l/s.The buckets are made ofprecision cast stainless steel. All Pelton turbinesare fitted with six nozzles controlled by specialflow regulation valves which help the efficiencyof the system. The runner is directly splined ontothe generator shaft, in order to give an improvedglobal output. All the main mechanical parts arein stainless steel. Accurate anti-corrosion proc-esses are applied to all the surfaces.

These are suitable for heads from 7 m to 60 m and effective flow rates ranging from20 l/s to 800 l/s. They offer an excellent solution that reconciles quality, performance

and price. The runner and mechanicalparts are made of stainless steel. Thetransmission between runner and gen-erator is entrusted to a cogged beltwhich ensures the necessary flexibilityof the system and minimises powerlosses. The flow rate is controlled by aspecial floodgate which allows varia-tions from 0 to 100%.

    Pelton Turbines

    Banki or Cross-flowTurbines

  • The data concerning head and available water flow are fundamental for calculatingthe power output of an Ecowatt Micro-Hydroelectric Power Plant.By intersecting the X co-ordinate, which shows the head in metres, with the Y co-ordinate, which shows the flow in litres per second, the resulting point will be foundbetween different diagonal sections indicating the electrical power generated, expressed in kW.The coloured areas highlight the possible operating points of thevarious standard models available.

  • The models

AC 2 Turbine-Generator GroupPelton turbine with 6-nozzle distributor. Synchro-nous, single-phase, self-exciting, brushlessgenerator, with 2 poles, 230 Volt, 50Hz. • AC Synchronous Series - CharacteristicsPELTON TURBINE-GENERATOR GROUP ON VERTICAL AXISPelton wheelThe wheel buckets are in stainless steel of high mechanical resistance and are obtained by precision casting, thus ensuringhigh accuracy and good finishing. The buckets are fixed to the disk by TIG welding without added material. The buckets sizedepends on the nozzles dimension.Generally, the coupling of the turbine shaft with the generator shaft is directly made, i.e. the wheel disk is directly splined tothe generator shaft by means of a pliers hub. The disk and the hub are in stainless steel. In some cases, the coupling of theturbine shaft with the generator shaft is realised by means of a revolution multiplier, which is made up of a couple of pulleyswith a cogged driving belt. All revolving parts are dynamically balanced.Turbine caseThe case consists of a welded assembly in sheet steel. The upper part of the internal cylinder, the two flages and the externalcylinder form the distributor, i.e. the feeding chamber of the pressure water to the nozzles. The internal cylinder has also the function of gathering and conveying the water into the waste water trap. Furthermore, it fixesand supports the turbine-generator group by means of brackets welded on the cylinder external surface. A coupling ring, tobe installed in the bedplate, is supplied to secure the turbine case. The nozzles are pressed in special long-lasting plastic material, and their maximum number is 6.The distributors for AC4/38 and AC4/75 series are provided with 3 or 4 piston valves, respectively, for the manual flowregulation.Feeding groupIt connects the penstock to the turbine case and consists of the introductor tube, on which the floodgate for plant control ismounted, the pressure gauge connection, the pressure gauge, and the pressure water side plug (by-pass).GeneratorThree-phase synchronous generators are used, from which it is possible to draw single-phase energy. The rotating inductoris a 4-salient pole type. These generators are characterised by the absence of brushes. The exciting current is supplied byan auxiliary generator whose induced rotor is mounted on the same shaft of the main generator. The excitation regulation isvoltamperometric by "Compound" system. The AC series plants are provided with a single-phase synchronous generator with a 2-salient pole rotating inductor. The ball bearings of all generators are "water tight", hence, they require no lubrication. The generator is separated from theturbine by a special shield preventing any contact with water.

ELECTRIC CONTROL BOARDThe electric control board consists of a sheet hanging cabinet in which the following devices are contained. The meters of the single-phase control board are: a voltmeter, a digital frequency-meter, an ammeter indicating the totalcurrent distributed by the generator, and a second ammeter indicating the current drawn by the consumers. In the three-phase control board, there are six ammeters, 3 of them indicating the input current on each phase and the other3 the current drawn by the consumers. The protections of the single-phase control board consist of a three-pole magnetothermal switch, which protects thegenerator from possible short circuits on the consumer line, and an electronic voltage relay operating a warning buzzer anda visual signal in the event the voltage variation exceeds the preset limits. In the three-phase control board, there is a three-phase magnetothermal switch and three electronic voltage relays, each ofthem being connected between one phase and neutral. The terminal boards are used for connection of the wires of the generator, the consumer line and the electronic regulator.Isolation and size of the terminals are suitable for the voltages and sections of the wires normally used.

ELECTRONIC REGULATORThe electronic regulator is made up of the control unit and the ballast resistances. The regulator cares to keep the voltageand frequency stable, as the absorption of the energy produced by the turbine-generator group remains constant. In fact, this group always works at full load and the regulator dissipates the energy produced by the plant and not utilised by theconsumers on some ballast reistances. The exceeding energy may be dissipated in air or water by means of largelydimensioned dissipating elements, automatically connected or disconnected by the electronic control unit of the regulator.

ELECTRICAL CHARACTERISTCS OF THE PLANTThe micro-hydroelectric plant supplies standard 220V single-phase and 220/380V three-phase AC electric energy, at thefrequency of 50Hz and 60Hz. The plant global efficiency (i.e. the ratio between the generated electric power and the availablehydraulic power) varies according to the distributed power and the conditions of use. However, the efficiency is always highcompared to the involved powers.

Connection, setting at work and tests

Before connecting the micro hydroelectric power plant to the penstock:

    1) Provide the water intake with one or more filters, whose spouts must have the samediameter of the smallest nozzle .

    2) clean the penstock by having the water running through the plant for a few minutes. Before setting the micro hydroelectric plant at work:

Connect the generator, control board and regulator lines (fig.1 and 2).

Setting at work and tests of micro hydroelectric power plant

    1) Let the water in the turbine and wait for the pressure value shown by the pressuregauge getting stable (this value should correspond to the foreseen head data , i.e.1 kg/sq.cm each 10 meters head "H" ) - fig. 3.

    2) Check the generator current shown by the ammeter - fig. 4By multiplying the current value (shown on the ammeter) by the voltage (to be readon the voltmeter), you get the power value, which must correspond to the theoreticallyforeseen power. If the resulting power is higher than the foreseen power, this isprobably due to a higher head "H".Warning: the power must never exceed the value shown on the generator data label.

If the power available is considerably lower than the expected value, the causes maybe the following:

    a) the head "H" is lower than what forecast: this will also cause a flow decrease;b) one or more nozzles have an insufficient diameter;c) one or more nozzles could be obstructed by foreign bodies present in the

penstock;d) the filters on water intake may be obstructed.

The plant may be set at work, if necessary, even if the power is lower or a bit higher thanwhat expected.

    3) Connect the user line to the control board, deferring the possible settings up - fig. 5.

    Grounding connections (directions for electricians)

Grounding is essential for Ecowatt AC4 plants to optimize the user's safety and theoperation of the plant. The whole grounding plant - not only referred to the Ecowattmicro hydroelectric plant - must be made and dimensioned according to the ordinarystandards for electric plants. Moreover, as far as the micro hydroelectric plants areconcerned, it is necessary to act in accordance with the following instructions.

    1) Place adequate grounding electrodes next to the generator to ensure an efficientgrounding.

    2) Connect the ground cables to the generator, control board and regulator casings bymeans of the terminals or screws provided for this aim and marked with the groundsymbol ( ).

    3) Comply with phase and neutral indications (marked with L and N) in the connectionsbetween control board and regulators (see diagram).

    4) A second connection depends on the plant type:- 230V single phase or three phase plant,- 400V three phase plant with 220V single phase voltage.

    5) 230V single phase or three phase plantOn the input terminal board on "CM" control board, connect "U1" terminal to "PE"ground terminal. The same phase must be connected to the generator groundterminal (see attached diagram).

Warning: the phase connected to ground must be the same in the connections to thecontrol board and to the generator.

Generator terminal boardsThe generators may be fitted with two different terminal boards: with 6 leads and with12 leads. Carefully check the terminal board type before performing the connections.

    Useful advice

Provided that the normal electric connections between generator, control board andregulators and, moreover, between their casings and ground have been correctly made,it is possible to ground one phase in a safe and simple way:

    a. connect one phase of the line coming from the generator to the ground terminal onthe control board.

    b. Operate the generator.c. Measure, between the generator casing and each wire of the line to the control board,

which phase has zero potential.d. The absence of voltage between phase and casing proves the previous connection

on the terminal board. Mark this wire and connect it to the ground terminal.

    6) 400V three phase plant with 230V single phase voltageOn this type of plants, the connection of the neutral wire is normally required. Connectthe neutral to the terminal on the control board and on the generator (see diagram).

    Foreword

The electronic regulator provides to keep the output voltage stable as the electrical loadon the turbine-generator group remains constant (constant load regulation). Thisgroup always works at full load. As the energy produced is not fully exploited by theusers (lighting, motors, etc.), the excess is dissipated through the ballast resistors. These resistors care for the dissipation in water or air: in the first case the resistors areexternal to the regulator, while the others are assembled inside.Keeping the electrical load constant on the generator, the revolution number of theturbine-generator group is automatically kept constant too, as well as the output voltageand the frequency.

The electronic regulators are essential for the good operation of the plant, unless theelectrical power drawn by the users is absolutely stable during the time and has thesame value of the generated power. However, this operating condition is very seldomand unlikely to happen.

The electronic regulator must be connected through a preferential electrical line (not theuser one) to avoid that possible failures or voltage drops in the user line compromise thecorrect operation of the regulator.

Normally, the electronic regulators are connected to the electrical control board or,failing this one, directly to the generator through a preferential electrical line.

If the produced power shows a trend variable during the time, the electronic regulatorsfollow this course and adapt themselves, automatically and proportionally (so, no needfor further settings).

    Models

The single-phase electronic regulators are of modular construction and the maximumadjustable power of any element is equal to 2kW, 5kW or 10kW. Hence, the numberof the regulators depends on the maximum power produced by the hydroelectric plantand the kind of distribution of the electrical energy (single phase and three phase 230Vor single phase 230V and three phase 400V).

2kW models are identified by the following abbreviations:RMP 2000/A for regulators with air dissipation ballast resistancesRMP 2000/B for regulators with water dissipation ballast resistances

5kW and 10kW models are identified by:RMP 5000/B for regulators with water dissipation ballast resistancesRMP 10000/B for regulators with water dissipation ballast resistances.(only water dissipation for 5kW and 10kW models).

    Operating principle

Each regulator has 15 regulating steps each of 133W (RMP2000), 330W (RMP5000)and 666W (RMP10000). Therefore, the regulation curve is a broken one and can beapproximately compared to a straight line. The recovery time is very short - the regulatorswitches from 0 to 100% of the regulated power in approx. 150ms.

The p-controlled electronic board receives data through the analog/digital convertersand manages the cutoff of the triacs and the coming on of the LEDs through the digitaloutput ports.

The software managing the board uses a proportional-integrative-derivative (PID)control, so the plant frequency changes affect the feedback in function of their entity, duration and speed. In this way the recovery time is variable (see on page characteristiccurves). No need for a specific flywheel on the turbine, thanks to the electronic control(this also involves a simplified featuring in the plant construction).

The recovery time is independent from the number of installed regulators.

The control unit panel is fitted with a LED bar displaying the dissipated electric poweron each regulator:amber LED ON: no-load operation, no dissipated powerred LED ON: loads are connected. The dissipation is proportional to the position of theLED lit.If two LEDs next to each other are simultaneously ON, this does not mean a failure undercertain operating conditions. Each electronic regulator has been carefully set, during the final tests at the followingthresholds:. nominal voltage variation: 5% (corresponding to 11,5V). nominal frequency variation 0,25Hz (corresponding to 49,75 - 50,25Hz).These data correspond to the normal operating conditions of Ecowatt micro hydroelec-tric power plants.

The voltage variation depends on the generator and on its excitation adjustment (seeon relevant section) while the frequency variation will depend on RMP regulator. The threshold may be modified according to the user needs. For plants equipped with several regulators, it is possible to privilege the interventionof some regulators (priority intervention function). The electronic regulator is equipped with noise and transient voltage protections.TVP (transient voltage protection): this protection performs an initial reduction of thespikes present on the line, thus protecting the electronic circuitry. When the spike hasa too high energy, the protection fails (short-circuit). In this case a fuse blows, cuttingoff the protection. A LED, placed on the front panel, comes on. Replace the TVP andits fuse to reset the protection.

Electronic regulators with air dissipation - installation

The electronic regulator with air dissipation is more versatile and, in the long run, morelasting than the water dissipation one, as it can be moved and placed whenever thedissipated energy is required and because an air electric heater is generally morereliable than a resistor dissipating in water.

The electronic regulator with air dissipation can be placed to ground or fixed to the wallby means of the rear hangers. Avoid any contact with water when installing to ground.

Never place any object onto the cooling slots: this could avoid the heat getting out (freeconvection cooling).

The regulator with air dissipation can be moved to other rooms. For safety reasons,it is absolutely necessary to stop the plant before moving the regulator.

MaintenanceAlways ensure a good air circulation to avoid overheating (periodically clean the airslots, particularly on bottom).

Electronic regulator with water dissipation - installation

The electronic regulator with water dissipation has the electric heater assembled intoa water boiler of a centralized heating/sanitary water system. As the regulator monitorsand continuously dissipates the produced energy, independently from the watertemperature, it is absolutely necessary to fit the plant with an automatic waterchangeover system to avoid dangerous temperature or pressures inside. So fit the plantwith adequate thermostats and valves with thermostat. The electric resistor may also be installed into a reservoir (generally metallic) placed inthe open air or directly at the turbine water discharge trap, cooled by the turbinatedwater. For the sizing of the resistor and fixing flange, please see the attached sheets.

MaintenanceSchedule a periodical maintenance to clean the resistor from possible calcareousdeposits. If the resistor is immersed into a reservoir, it is necessary to check it is free fromany dirt on bottom.Whatever construction solution has been adopted to assemble the electric resistor, check that it is always plunged into water.

    RMP electronic regulators

Installing the regulator fitted with water-dissipating resistors

Install the boiler as close as possible to the users to exploit at best the hot water and alsoto reduce the heat leakage in the hydraulic distribution circuit. It is possible to use bothair and water dissipation regulators. Each electronic regulator must be groundedthrough the relevant terminals, as shown in the plant wiring diagram.

Exhaust: it is advisable to cut a hole (a few mm large) in the lower part of the resistorcap to avoid a surplus of condensate (particularly for RMP10000B models).

    Plant start-up

During the starting cycle, the LEDs DL1 (green) and DL16 (red) on the LED bar comeon to indicate that the voltage produced by the turbine is down to approx. 150V. No loadwill be connected to the generator. When the voltage will exceed 150V, the normaloperation of the regulator starts. Under this operating condition the regulator will add orremove the loads, depending on the measured frequency.Under a too low starting (and consequently the voltage value stays at 140/160V for atleast one second), the connection of the loads may occur causing the generator to beoverloaded with a low voltage value. In this case, stop the floodgate and perform anotherstarting by slightly increasing the opening speed of the floodgate.

In case of failure or poor operation, the fault is highlighted by the coming on of the LEDsshowing the dissipated power.

In case of failure, it is advisable to return for repair only the control unit and leave thedissipation elements on spot.

If the plant has several regulators, it may still operate after the cutting off of the failedregulator.

However it is necessary to verify that the remaining regulators are able to hold all thegenerated power. If they are not, reduce the power.

Follow the instructions below to remove the control unit:

    1) STOP THE MICRO POWER PLANT;2) Unscrew the four fixing screws on the cover and remove it;3) Disconnect the cables from the terminal board, mark their position and insulate them

to avoid dangerous contacts or short circuits when starting the unit again;4) Release the upper connector by pressing the two fixing tongues and extract it;5) Unscrew the four screws on the bottom (two on each side) and remove the control

unit6) Reassemble the cover to avoid damages during transport.

    Reassembling the control unit

Before reassembling, STOP THE PLANT. Then perform the previous steps but in thereverse sequence.

Caution ! the operations listed below must be performed by trained personnel.

RMP regulators are fitted with PID p-controlled frequency system. So the voltage couldbe affected by slight variations, depending on generator type and generated power.

If the delivered voltage is not within 219-214V (5% of 230V) it is possible, besidesmodifying the generator excitation, to readjust the regulator settings. The setting of the frequency has been carefully performed during the final testoperations, and normally does not require any further adjustment.

    Factory settings:. 50Hz operation: 50,05 1Hz. 60Hz operation: 60,1 1Hz.

Act on R1 trimmer for adjustment. R1 trimmer is blocked by a drop of paint. Act on thistrimmer only for starting the priority operation (see on priority circuit section).Contact IREM after-sales dept. to obtain further details before moving the trimmer forany other need.

Different and important dissipated power levels (several LEDs are lit) may be presenteven when the plant is fitted with more regulators having the same setting.

The operation must be performed by trained personnel only (live parts are interested).Operate the regulator before performing the readjustment. No need for disconnectingthe other regulators. So, carefully follow the safety precautions to avoid any risk ofaccident.

    1) slightly rotate R1 trimmer counter-clockwise. LEDs from DL1 to that correspondingto the frequency set point will flash.

    Controls and settings

    RMP electronic regulators

  • MAN01200E/3

    2) Slowly rotate R1 trimmer (clockwise: frequency decreases; counter-clockwise:frequency increases) till only the LEDs from DL1 to DL8 will flash. This condition willstay on for approx. 4 seconds. Afterwards the LEDs turn off. Only the LED displayingthe load percentage will come on again.

    3) The frequency set point (50Hz 1 for 50Hz operation; 60,1Hz 1 for 60Hz operation)is now active.

    4) For different frequency values, slowly rotate R1 trimmer till the corresponding LEDswill light up (see picture on next page). One adjustment step (one LED ON)corresponds to a 0,25Hz variation.Important note: if the freshly readjusted regulator is part of a plant having otherregulators connected in parallel, all these regulators must have the same frequencyset point, otherwise the readjusted regulator will modify its priority intervention level. So, perform these operations on the other regulators.

    Priority operation

Caution ! Live parts ! The operations listed below must be performed by trainedpersonnel only.

Act on R1 trimmer, placed on the control board, to enable the priority operation on oneor more regulators. This trimmer modifies the frequency set point within values rangingfrom 48 to 52Hz. The regulator keeps this value stable also in presence of load andhydraulic energy variations.Set the regulator frequency set point down to 0.75Hz with respect to the other regulator,to enable the priority intervention.Perform this operation with the turbine on, consequently with supply voltage on: take allnecessary precautions to avoid any risk of accident.

Act as follows:- Take off the cover.- Slowly rotate R1 trimmer counter-clockwise. LEDs from DL1 to DL8 will flash.

Slowly rotate R1 trimmer till only DL1 to DL5 LEDs will flash. The indicators will stayon for 4 seconds, then all LEDs turn off and only the LED displaying the loadpercentage turns on.The frequency set point has been modified from 50.0 Hz to 49.3 Hz. The priorityoperation has been enabled.

The picture below shows the LEDs status before the modification and immediately afterhaving performed it.

For 50Hz operation: every adjustment step (one LED ON) corresponds to 0.25Hz+. Itis advisable that all priority regulators have the same frequency set point.Consequently, the plant frequency will have a greater tolerance on the frequencyaccuracy.

    Replacing the electronic control board

The electronic control board is interchangeable on all RMP regulators. This board is fitted with some jumpers (see on picture below) to optimize the operationof each regulator in function of rating and frequency of the plant.

Act on JUMP1 to set the response time of the regulator.

When replacing the control board, we recommend to check the jumper displacement(this has to match the regulator models and frequency - see on table below).

Stop the turbine-generator group before replacing the control board.
