Predictive Maintenance PdM Program For Asset Optimization.

Predictive maintenance PdM aims to find

measures of machinery condition and use

them to prevent breakdowns. Establishing

trends allow accurate pinpointing of

machinery problems and their severity.

Increasing up time on machines is the primary

aim, while reduced likelihood of secondary

failures and less unnecessary maintenance are

additional benefits.

Condition Monitoring is most frequently

used as a Predictive or Condition-Based

Maintenance technique. Condition

Monitoring uses advanced technologies in

order to determine equipment condition, and

potentially predict failure.

BSC’s Predictive Maintenance Program

utilises Azima DLI technology. AzimaDLI

is a world leader in condition monitoring

services to industry delivering a wide range

of technologies and services that reduce

maintenance costs whilst ensuring maximum

equipment reliability.

The BSC – Azima Watchman Remote is a

robust, automated monitoring and diagnostic

Page 6: Engineering Services Catalogue

Basically, predictive maintenance differs from preventive maintenance by basing maintenance needs on the actual condition of the equipment, rather than on some predetermined schedule.

A predictive maintenance approach strives to detect the onset

of equipment degradation and to address the problems as they

are identified. This allows causal stressors to be eliminated or

controlled, prior to any significant deterioration in the physical

state of the component or equipment. This leads to both current

and future functional capabilities.

Recall that preventive maintenance is time-based. Activities

such as changing lubricant are based on time, like calendar time

or equipment run time. For example, most people change the

oil in their vehicles every 3,000 to 5,000 miles traveled. This is

effectively basing the oil change needs on equipment run time.

No concern is given to the actual condition and performance

capability of the oil. It is changed because it is time.

This methodology would be analogous to a preventive

maintenance task. If, on the other hand, the operator of the

car discounted the vehicle run time and had the oil analyzed

at some periodicity to determine its actual condition and

lubrication properties, he or she may be able to extend the oil

change until the vehicle had traveled 10,000 miles. This is the

fundamental difference between predictive maintenance and

preventive maintenance, whereby predictive maintenance is

used to define needed maintenance tasks based on quantified

material and equipment condition.

Advantages & Disadvantages

Advantages

• Provides increased component operational life & availability

• Allows for preemptive corrective actions

• Results in decrease in equipment and/or process downtime

• Lowers costs for parts and labor

• Provides better product quality

• Improves worker and environmental safety

• Raises worker morale

• Increases energy savings

• Results in an estimated 8% to 12% cost savings over which

might result from a predictive maintenance program

Disadvantages

• Increases investment in diagnostic equipment

• Increases investment in staff training

• Savings potential is readily seen by management

There are many advantages of using a predictive maintenance

program. A well-orchestrated predictive maintenance program

will all but eliminate catastrophic equipment failures. Staff will

then be able to schedule maintenance activities to minimize or

eliminate overtime costs. And, inventory can be minimized, as

parts or equipment will not need to be ordered ahead of time

to support anticipated maintenance needs. Equipment will be

operated at an optimal level, which will also save energy costs

and increase plant reliability.

Past studies have estimated that a properly functioning

predictive maintenance program can provide a savings of

8% to 12% over a program utilizing preventive maintenance

strategies alone. Depending on a facility’s reliance on a reactive

maintenance approach and material condition, savings

opportunities of 30% to 40% could easily be realized.

In fact, independent surveys indicate the following industrial

average savings resulted from initiation of a functional predictive

maintenance program:

• Return on investment: 10 times

• Reduction in maintenance costs: 25% to 30%

• Elimination of breakdowns: 70% to 75%

• Reduction in downtime: 35% to 45%

• Increase in production: 20% to 25%

The down side of using a predictive maintenance approach are

its initial costs. The up-front costs of starting this type of program

can be expensive. Much of the equipment requires expenditures

in excess of $50,000. And, training of in-plant personnel to

effectively utilize predictive maintenance technologies and

practices will require substantial additional funding. And,

beginning a predictive maintenance program requires an

understanding of the facility’s predictive maintenance needs and

the approaches which need to be undertaken. It is also essential

to have a firm commitment, by management and all facility staff

and organizations, to make it work.

vibration AnalysisThis is the predominant technology employed in condition monitoring to determine the condition of various mechanical components and hence be able to make a prediction on service life expectancy and urgency of repairs.

It is a non-invasive technique which collects

vibration data from machines under normal

operating conditions. Vibration readings are

typically taken at bearing locations following

accepted industry practices and conventions.

This raw waveform data is then transformed

into a spectral format and analyzed with

proprietary software which allows analysis to

take place.

Vibration Analysis provides the best indication

of machine condition and the presence of

faults as it can detect imbalance, misalignment,

looseness, bearing and gear defects, lubrication

problems, resonance, and cavitation, amongst

others. Trending data over time allows wear

severity and progression to be monitored,

improving the predictive capabilities.

A high degree of skill and training is required

to be able to interpret vibration data. As such

reports are tabled in non technical terms

and use a traffic light system to illustrate the

severity of the fault detected. Green suggests

monitoring is within allowable limits, amber

means a fault/issue has been identified

and requires some attention or further

monitoring, whilst red indicates a severe fault

which requires immediate attention to avoid

equipment failure.

Limitations of this technology are largely

related to the frequency and operating

conditions under which the data is collected.

Occasionally faults can develop quickly and

failures occur before the next scheduled

survey. Identifying critical equipment and

understanding their maintenance history will

assist in developing an appropriate program.

infrared thermographyUsing a camera designed to capture heat energy in the infra-red (IR) spectrum, abnormal temperature conditions in machines and electrical devices can be identified.

It is common for insurance companies to

require 6-12 monthly external audits of all

electrical panels. In mechanical systems an IR

image can detect issues like bearings running

at high temperatures which will then require

further investigation as it can be due to a lack

of lubrication, misalignment, etc.

In electrical systems, issues like overheating

electric motors, loose or faulty connectors,

excess current draw, overloaded circuits, etc

can be identified.

In the thermal image on this page, we can see

that the connection for the main cable of one

of the phases is operating at temperatures

much higher than the other two. This indicates

an excessive current draw and on investigation,

the company discovered additional equipment

had been connected to the circuit without the

electrical circuit’s limitations being considered.

IR technology provides thermal images of

temperature differentials within the detection

field. It is then reliant on human understanding

of the image to determine the presence of

faults or otherwise.

Dy regional Saw Mill

A regional saw mill that processes hard and soft wood timbers for the flooring industry reduces its fire risk by employing BSC Engineering Services to perform 6-monthly thermography analysis and reporting.

A saw mill is a tough environment for both mechanical and

electrical equipment. Shock and vibration forces are produced

as large logs and timber move through the saw mill process.

The vibration can loosen nuts and bolts on connectors and the

resulting spark can ignite fine dust particles which invariably

enter electrical enclosures. These fires, often fanned by the

enclosures cooling system, spread rapidly posing a major

threat to equipment and personnel alike!

By conducting regular thermography scans and introducing

preventative maintenance procedures to extract dust build up

on a regular basis, our customer has not had an electrical fire in

over two years. Not only is reducing the fire risk a good thing,

but the program ensures compliance with the customers

insurance company policy and reduces premiums and excess

liabilities.

lubrication Management

oil Analysis

A key component of an effective predictive maintenance program includes well designed and run lubrication management programs and schedules.

Too often lubrication is assigned to poorly

trained and unskilled personnel or left to

production personnel. This leads to a myriad

of issues including over and under greasing,

incorrect grease use and incompatibility issues,

wastage and disposal problems and costs, and

ultimately reduced component service life!

BSC Engineering Services can assist by auditing

your existing practices and develop an

integrated lubrication management system.

Options include computer based lubrication

scheduling, recording and consumption

data, colour coded and individual lube point

identification, relubrication intervals and

quantities calculations, and a

‘consolidate and save’ assessment to

reduce the number of lubricants used on site

(where possible).

Oil analysis is a cost effective method for determining the condition of existing lubricants and hence, predicting remaining service life.

Programs can consist of either in-house or

external testing which tests for four major

indicators, - base oil degradation, water

content, presence of contaminants, and

presence of iron particles. As an example,

in food plants it is common to have water

contamination of gearboxes as a result of daily

high pressure washdowns. Even very small

concentrations of water will lead to premature

bearing and gear failure due to corrosion.

Full spectrographical analysis by approved

laboratories can be used to verify findings and

for further investigation of oil condition which

in turn, can be used as part of root cause failure

analysis.

BSC Engineering Services offer a wide range of corrective measures to complement your predictive maintenance program, or as stand alone services.

Mis-alignment in mechanical systems such as motor/pump assemblies is a major factor in increased wear and premature failures.

Using traditional alignment techniques

incorporating straight edges and dial indicators

are extremely time consuming, subject to

methodology errors, and physical limitations.

Laser alignment techniques are both fast and

accurate and reduce the potential for human

error. Aligned equipment runs more smoothly,

quietly and substantially increases component

service life.

Modern laser alignment systems are extremely

accurate and easy to use with clear colour

screens, step-by-step instructions, and colour

pictorial displays.

Unbalanced fans, pumps and rotors place undue stresses and additional loads on bearings, motors and couplings substantially reducing component service life, and potentially causing a catastrophic failure which can damage surrounding equipment and harm employees.

Often after major mechanical work on this type

of equipment, re-balancing combined with

alignment are required to ensure optimum

operating efficiency. Onsite dynamic and static

balancing is a service customers are requiring

more frequently.

operation Stop leak

BSC Engineering Services utilising Ultrasonic Leak Detection has produced annual savings of $80,000 for a large Sydney based printing works.

Producing high volume magazine and brochure print requires

volumes of compressed air to be transported to machinery

throughout the plant as do many packaging processing

plants. This particular printer uses three large Atlas Copco

Compressors to service their plant and was concerned about

their inability to identify problem leaks.

Using the Ultrasonic Leak Detection service BSC Engineering

Services were able to tag and locate the costly leaks providing

a comprehensive report on the actions and products required

to repair the compressed air system. Three months later with

all the leaks rectified the company was able to

shut down one of their compressors as the third compressor

was just servicing their air leaks.

This was a cost saving of $80,000 in energy costs alone and

a substantial reduction in green house emissions! The third

compressor is used today as a back up and in time will be

decommissioned further reducing maintenance and

operating costs.

Air and steam leaks are some of the biggest contributors to needless costs in any industrial facility.

A leak is a costly drain on overall operating

costs. State-of-the-art ultrasonic equipment is

used to identify leaks.

The “Operation Stop Leak” Process is the first

step in continuous improvement. Every

identifiable leak, including fittings, valves,

flanges and hoses are tagged with a number,

its location, severity and cost. From this, total

estimated savings are generated within a

corresponding report. The report provides a

detailed format for a targeted approach and

allows monitoring of progress by cfm and

dollars saved.

Objectives of Operation Stop Leak

• Identify Air and Fluid Leaks

• Reduce energy usage

• Reduce fluid loss

• Identify Cost Savings

• Energy savings translate into cost savings

• Reduce cleanup costs

• Increase Safety & Reliability

• Identifying air and fluid leaks enable

corrective action to be implemented

The ROLLCHECk® laser roll alignment system

is lightweight, compact and durable. Using

proven reflected laser beam technology for

maximum angular resolution, it provides you

with the most reliable and accurate visual

reading. ROLLCHECk® aligns rolls up to 2.5m

diameter with roll to roll spans of 3m.

The ROLLCHECk® MINI is designed for

applications up to 100mm diameter with

1m spans.

The ROLLCHECk® laser line is projected from

the transmitter to the reflector mounted on

the roll to be checked or aligned. The laser line

projected to the reference line on the reflector

indicates immediately if the roll is aligned

vertically to the stationary roll. The laser line

is then automatically reflected back to the

transmitter’s reference line indicating if the rolls

are parallel to one another. This system is very

easy to use; a single person can perform the

alignment task in minutes with no training! The

ROLLCHECk® and ROLLCHECk® MINI come in

their own durable carrying case.

Benefits

• Reduce downtime and product waste due

to misalignment of rolls.

• Increase production with proper alignment

of rolls

• Compact design, fits into small spaces.

• FAST and EASY to use

• No training required

• One-person operation

• Facilitates more frequent roll checks

• Pays for itself quickly

• Uses proven reflected beam technology

• Available in 2 models:

The PULLEY PARTNER laser pulley alignment

system by Seiffert Industrial is lightweight,

compact and durable. The unit magnetically

attaches to the inside or outside face of any

pulley or sprocket and has no small parts

or targets that can get lost. It uses proven

reflected laser beam technology for maximum

angular resolution, thus providing you with the

most reliable and accurate readings that no

other method or tool can match.

A laser line is projected from the PULLEY

PARTNER transmitter to the reflector mounted

on the opposite pulley. A reference line on

the reflector indicates offset and vertical angle

misalignment immediately. The laser line

is then automatically reflected back to the

transmitter’s reference line to show horizontal

angle misalignment. This ensures all major

aspects of pulley misalignment are resolved.

This tool is so easy to use, a single operator can

perform the alignment task in minutes with no

training! Three different models are available to

suit different requirements and budgets.

Benefits

• Reduces vibration and belt noise

• Prolongs belt and pulley life

• FAST and EASY to use

• No training required

• More accurate and efficient than any other

tool or conventional method

• Shows angular, parallel, and offset

simultaneously

in-Groove Pulley Alignmentfixturlaser PAtThe solution to all your belt alignment needs!

With the Fixturlaser PAT, you are never in doubt

on whether your belt transmissions are aligned

or not. By using the groove as reference, you

will achieve a precise alignment which reduces

belt wear, bearing failures and vibrations.

The Fixturlaser PAT comes with two line laser

transmitters, each equipped with two spring

loaded guides which fit into the pulley grooves.

The Fixturlaser PAT is equipped with various

sized removable guides to fit standard sheave

sizes A-E (6 mm - 40 mm). Additional guides

for alignment of timing belts are available as

accessories.

The use of two laser transmitters with

integrated targets, makes it very easy to find

out what kind of alignment that is required.

Parallel offset, angular error and twist are

instantly visible to the operator. Within a few

minutes, the operator can determine if the

machine requires alignment or not.

The alignment process is as easy as the

mounting. Just turn on the lasers and look at

the opposite mounted unit. The laser draws

a line on the target label as in the illustration

above. If necessary, adjust your machine

position until the laser lines are aligned with

the centre mark on both units.

Features

• Dual laser technology

• Fast accurate alignments

• Easy to use

v-Belt tensionersIncorrect tensioning of v-belts is the number one cause of premature v-belt failure causing unnecessary down time and losses.

Under tightened v-belts cause excessive

slippage and friction generating heat and wear.

Over tightened belts create excessive bearing

loads on mating components reducing

service life.

The old ‘thumb press’ method is not an

accurate measure of correct tension!

Using induction heating to fit bearings, gears,

sprockets, couplings, and pulleys is the fastest,

cleanest and easiest way to install components

easily and safely. The induction heater

rapidly heats the component which expands

sufficiently to allow it to slide into place over

the shaft. As the component cools it returns to

original size and is then fitted on the shaft.
