Productivity Savings: Let’s Do the MathPrice is always important, particularly in a competitive marketplace. However, only looking at price when trying to reduce costs, can be limiting. All four P’s should be considered:

However, selecting higher-quality abrasives and cutting tools might increase tool-life to the point where the annual spend is reduced by more than can be achieved through reducing the cost of the existing tooling.

Greenlee Diamond Tool – A DoAll Company— has been helping customers optimize their manufacturing productivity for over 70 years through the use of super abrasives over conventional abrasives or other manufacturing methods.

Greenlee holds staunchly to the belief that there is an optimal super abrasive solution and that Greenlee has the ability to develop that solution for the most demanding and difficult grinding applications.

Electroplated Thread ChasersA customer was machining uniquely profiled internal threads that were being used as part of a linear slide. This customer required the internal thread to be burr free as well as have an excellent surface finish. The customer was meeting these requirements through the use of conventional abrasives and tools however it was taking a tremendous amount of time. Greenlee developed a family of super abrasive plated thread cleaning tools that had excellent tool life and the customer was able to achieve mirror like surface finishes while reducing the cycle time significantly.

Diamond Plated Reciprocating SawA customer needed help tooling up their uniquely designed wafering machine. Their machine utilized multiple linear saw blades simultaneously that reciprocate to slice wafers. Greenlee developed a linear diamond blade that is plated on .006" backing material and utilizes fine grit diamond to produce an excellent finish with minimal edge chipping.

Semi-automatic operation increases blade life and cutting accuracy as the operator is not manually pressuring or overloading the saw blade during the cut.

Semi-automatic operation differs from traditional automatic or manual operation because once an operator has set the desired feed rate, blade speed and initial vise opening, a cut is complete, the band shuts off and the head returns to the upright open position and locks. Then the operator must manually reposition the material for another cut.

Carbide bandsawing is a very specialized application that can demand more precision and durability than any other sawing application in the market. Carbide bandsaws are built to run at high speeds, with heavy forces and extremely fast cut times, in order to cut some of the hardest work hardening materials in existence. These types of sawing applications demand the best sawblades on the market in order to work successfully. DoALL’s new T7P carbide bandsaw blades utilize the newest technology in high-performance backing steels, carbide grades, and grinding technologies. They are the best sawblades on the market today!

Modern materials are becoming more and more useful for their strength and ductility, especially at high temperatures. Unfortunately, these properties make them extremely difficult to saw. It also becomes increasingly more expensive when any sawing errors happen. With carbide bandsaw blades, the most important characteristics are the grind finish and precision. The precision takes into account deflection, pressure, and straightness, while the surface finish of your carbide tooth determines the surface finish of your workpiece, as well as chip flow. This can significantly affect the life of your sawblade. The T7P cutting geometry helps when cutting these work-hardening materials by removing increasingly smaller chips. The transition from MSDS to SDS documentation and labeling is very beneficial to the industry. Requiring additional transparency allows customers to be more informed and helps them select the safest products for the job.

However, there are also less visible impacts of this transition that customers should be aware of. The new SDS labeling is stricter and requires certain, typically older, products to labeled as hazardous that previously were not.

In order to avoid a hazardous label, some manufacturers are altering the formulations of their products. While these new formulations will undoubtedly be safer, different raw materials can result in slightly different product performance, and slightly different pricing.

The MiJET standalone unit, powered by air, is used near CNC machines or inspection stations to clean oily residue and chips from parts. It then captures that residue with a vacuum and deposits it into a container for recycling. A specially designed, patent pending valve allows an operator to pull the trigger on an air nozzle which simultaneously actuates both an air jet and suction. The air jet allows localized cleaning of parts, while the suction pulls the atomized fluid particles and chip residue downward into a removable container below.

CIMPULSE™ 51MP foamed much less than the competitive fluid resulting in more uptime due to lower maintenance. The sump life and mix stability were superior and with overall process improvements, the customer estimated “significant” reduction in costs due to less downtime and maintenance. They switched their entire manufacturing plant over to CIMPULSE™ 51MP.

RESULTS:CIMPULSE™ 33MP left minimal residue, eliminated all foaming issues, and provided better abrasive life than competitive fluid. The customer experienced savings >20% in abrasive setup, wear and maintenance downtime.

Norton Vitrium3 Increases Productivity Savings In 3 Ways

1An improved holding power utilizing less bond-to-abrasive ratio exposes a larger grain surface area. This enables the wheel to cut freely, improving cut rate. The reduced bond-part interaction also minimizes heat build-up, reducing burn and power consumption and grinding forces on the part. Thinner bond posts enable better coolant flow and chip clearance for a cooler cut and improved part quality. Use Norton Vitrium3 to improve part quality and ensure part integrity.

COOL CUTTINGThe graph shows the increase in power consumption as Material Removal Rate (MRR) goes up. At an MRR index of 200, Norton Vitrium3 requires 15% less power to remove the same amount of material. This means less heat is generated on the work piece, resulting in less burn. At a power consumption index of 3, Norton Vitrium3 removes 20% more material than the standard wheel, at the same power consumption, reducing heat generated on the work piece.

RESULTS:

A subcontractor’s productivity was limited by its end mill as the two-insert cutter could only manage 2 mm (0.079 inch) cutting depth. When switching to a CoroMill® 390 cutter with three size 07 inserts the cutting depth could be increased to 3 mm (0.118 inch). As bonus, the burr formation caused by the previous tool was nowhere to be seen when milling with the new cutter. The overall verdict: a double win for CoroMill® 390 with increased productivity and tool life.

CoroDrill 880 Drill Inserts

GC4324 and GC4334 are highly wear-resistant grades for indexable peripheral inserts. The secret behind these grades is Inveio™, a coating with tightly packed uni-directional crystals that creates a strong barrier towards the cutting zone and chip. In combination with fine-structured TiCN technology featuring hard and wear-resistant coating against abrasive wear, the grades also provide improved crater wear and flank wear resistance. Heat during the drilling process is rapidly led away for the cutting zone, helping in the cutting edge last longer. GC4324 and GC4334 are suitable for drilling in all types of carbon steels, stainless steels, cast iron and hardened materials.

Lower tooling costs do not always equate to reduced manufacturing costs. Often the real savings come from shortened cycle times, longer tool life, and operational advantages such as the elimination of peck cycles while drilling.

Many of the equipment components used by the oil and gas industry tend to be made of tough-to-machine materials such as Inconel and other nickel alloys. These materials usually require slower machining parameters and lead to lower tool life. The multi-layer nano-FIREX® coating applied to the series 4112 insert offers superior wear and heat resistance, while the flute design and strategic coolant hole placement in the HT 800 drill bodies ensures optimal coolant flow and chip evacuation. The bodies of HT 800 drills feature an extremely accurate and rigid insert seat, allowing quick insert changes and superior repeatability.

APPLICATION EXAMPLE: When a customer located in the South Central U.S. was faced with a difficult drilling application in Inconel 718, he decided to give the Guhring HT 800 replaceable-tip drill a try. The customer was using a competitor’s spade drill in his existing process cross-drilling through a tube, which had a 60 second cycle time. By implementing the Guhring HT 800 drill the customer was able to drop his cycle time down to only 15 seconds (a 75% reduction). In addition to the drastic cycle time reduction, the customer was able to triple his tool life using the Guhring drill! Although the spade drill carried a cheaper purchase price, the productivity and tool life increases realized by using the Guhring drill more than made up for the difference in tooling price, and led to an overall 52% cost savings for the customer.

A medical instrument manufacturer needed to improve production rates for a suction tube component made of 17-4PH stainless steel, drilling on a CNC lathe with high pressure coolant.

Due to chip packing issues with a competitor’s drill, they were forced to incorporate a time-consuming peck cycle. The customer agreed to test a Guhring Series 6509 RT 100 T carbide, coolant-fed, deep hole drill.

The highly polished parabolic flute design promotes exceptional chip evacuation and eliminated the chip packing issue the competitor’s drill was experiencing, allowing the customer to drill the hole without pecking. The RT 100 T drill utilizes a double margin flute design leading to im-proved hole quality while the TiAlN coated point improves tool life.

The customer was able to increase his spindle speed and triple his feed rate, dropping the cycle time for the operation from 63 seconds down to 14 seconds, which resulted in a an annual production cost savings of 60%. Additionally, as an added benefit, the surface finish of the hole was improved by 40%.
