INTRODUCTION

1.1 GENERAL This component maintenance manual (CMM) has been compiled in accordance with the requirements set out in specification ATA 100. It is intended for provision as necessary for an approved maintenance facility to return an unserviceable assembly/component/part in a serviceable condition. An illustrated part list (IPL) has also been included. The conditions and tests required for (E)TSO approval of this article are minimum performance standards. It is the responsibility of those desiring to install the article on or within a specific type or class of aircraft to determine that the aircraft operating conditions are within the (E)TSO standards. The article may be installed only if further evaluation by the user/installer documents an acceptable installation that is approved by the Administrator. 1.2 LAYOUT OF MANUAL This manual contains a general description and operation followed by data for maintenance, repair, disassembly and assembly of the component. This is followed by an illustrated parts list providing detailed information. 1.3 REVISION SERVICE Revision of the product will result in an update of the manual. Service bulletins may be issued separately. Their effect on the manual will, however, be made evident by reissue of the service bulletin list as appropriate.

DESCRIPTION AND OPERATION

2.1 DESCRIPTION This component maintenance manual is applicable to:

Type: ABJ container Model: ABJ-0528 Partnumber: 197.001-000

The container is certified by the EASA (ETSO-C90c Authorization) with reference to NAS 3610-2B3c Rev.10. FAA Certification is pending (TSO-C90c Authorization). 2.1.1 CONSTRUCTION The container is built on a 88” x 108” (2235 x 2743mm) HCU6e pallet and is constructed of aluminum extrusions with a aluminium honeycomb structure inside. The height of the container is 95” (2406mm) (see drawing 197.001). The container has two large doors at the 108” side. The doors can be fixed against the container by using the door holders. At the left and right side there are two hatches. These hatches can be closed with a lock. The container has two ventilation grills. These ventilation grills can be opened and closed from the inside of the container. Inside the container there are two shelves. Each shelf is situated on 5 panel brackets. On the front side of the container there is a hatch to put a plug through it. This hatch is hedged by a stroke of rubber. WARNING Door and hatches must be closed when containers are moved!! 2.1.2 CUSTOM SEALING Provisions are made on the door and hatch locks for custom sealing. The door locks and hatches can accommodate padlocks as well.

2.2 OPERATION 2.2.1 GENERAL Try to visualize the whole container load before commencing to pack, leave heavy and/or big items on the bottom. Before transporting the container on dollies, transporters or other vehicles, ensure that locks or other securing devices have been applied correctly. The doors and the hatches of the container are essential parts of the restraint system and must therefore be properly closed and secured before dispatch. The local-base loading must not exceed 9.6 kN/m2 (980 kg/m2 - 200 lb/sq.ft) Before loading the container, it has to be checked on damages, because damaged container bases may damage the aircraft loading and/or the restraint system and invalidate the certified airworthiness. To ensure that a unit is in a serviceable condition, it must be inspected before use. The container can be transported on roller beds and ball mats. Serviceability limits are indicated in the chapter 'Check prior to use'.

2.2.2 INTERMEDIATE LOADING PLATFORM The ABJ – INTERMEDIATE LOADING PLATFORM can be used when large boxes/objects are placed inside the container. The platform will make it easier to slide the cargo into the required location. Use standard europallets between the platform and cargo Loading sequence

2.2.3 CARGO NET The ABJ – CARGO NET can be used when the container is not fully loaded. The cargo net will prevent movement of cargo boxes through the container during turbulence. The cargo net can be used in a 90% and a 60% volume configuration. Loading sequence

- Remove the SHELFS (p/n 197.008-000) out of the container

- Attach the CARGO NET (p/n 197.090-000) with the double studs to the aft side of the container.

DISASSEMBLY

The container is built up with separate panels and sheets, which are joined with Maxloks bolt and Monobolt and MASTERFIX blind rivets. The doors are joined with bolts. One of the bolts on every door and hatch hinge is welded against the frame. By doing this the door can’t get loose from the frame. When disassembling the container, the rivets have to be drilled out carefully.

CLEANING The interior and exterior faces of the container may be brushed off with any good grade industrial detergent, cleaner and water. The interior has to be wiped dry with a clean cloth. There are no objections to blowing out the container with compressed air or using a vacuum cleaner. In extremely contaminated condition, cleaning with warm water (up to 70°C) is permissible. Always check the sealing after cleaning, repair sealing immediately if sealing is damaged.

C A U T I O N :

The use of household like chemicals is preferred, except chlorinated agents. Never use aggressive and/or chlorinated agents or chemicals !!!!

CHECK PRIOR TO USE

5.1 GENERAL The container shall be inspected and/or checked for its serviceability, safe operations and airworthy condition. The pallet shall be inspected and/or checked for its serviceability, safe operation and airworthy condition. These inspections / checks will be classified as :

- Checks (not to be certified) “Check” is a visual inspection of all parts for physical damage, such as nicks, dents, cracks, corrosion, screws, bolts and rivets.

- Inspection (to be certified) “Inspection” is an intensive visual check of all parts, joints and attachments using adequate lighting and, where necessary inspection aids such as mirror, hand lens etc. Surface cleaning and elaborate access may be required.

Checks not to be certified are activities performed : - before every usage and - after repair work of allowable damages and

- periodically, whereby the period shall be defined by the legal holders in accordance with the airworthiness authorities.

- after repair and/or replacements of parts. These inspections may be performed by the manufacturer, or by a licensed engineer, qualified for this type or work, or any other licensed institution authorized for this type of work by the airworthiness authorities. After inspection and repair the container has to be released into service with an EASA FORM 1 or equivalent.

5.2 LIMITATION OF DAMAGES

If any damages are found that exceed the limitations described below, the unit has to be taken out of service for repair. 5.2.1 SHEET OF SIDE PANELS, AFT PANEL, ROOF AND DOOR

Limitation: Through and through holes have to be repaired immediately. Crack or holes in the alu. sheets shall not exceed 3” (75 mm) x 3” (75 mm), while the distance between extrusion and crack (or hole) shall not to be less than 2” (50 mm). (see fig.) The maximum number of cracks or holes per sheet shall not exceed 5.

5.2.2 DAMAGED FRAME EXTRUSIONS

Limitation: Cracks in extrusion shall not exceed ½” (12 mm). Permanent deformation of an extrusion shall not exceed 1” (25 mm) (see fig.) The maximum number of cracks per extrusion shall not exceed 1.

5.2.3 MISSING RIVETS Limitation: No more than 10 % of the rivets of one panel may be missing.

Minimum allowed distance between missing rivets shall be 10" (250 mm). 5.2.4 DAMAGED PALLET EDGE RAIL Limitation: - Permanent deformation of edge rail shall not exceed 1" (25 mm) in any

direction. - There shall be no cracks in the pallet edge rail.

5.2.5 BOTTOM SHEET OF PALLET Limitation: - There shall be no cracks or holes in the bottom sheet of the pallet.

REPAIR 6.1 GENERAL Repair of the container should only be completed by a workshop, which is authorized by the aviation authorities. Any substitute material should be approved by the manufacturer.

6.1.1 PRIOR TO REPAIR WORK Define a ‘record classification of damage’ for damages and define repair on a repair work record form. Define pallet p/n as engraved in at least one edge rail extrusion (TSO marking). Check p/n to be compliant with CMM, latest issue. 6.1.2 REPAIR WORK IN PROCESS Check that all materials and repair methods are according to this CMM. Check that all repair methods are in accordance with methods, techniques and standards acceptable to aviation authorities. 6.1.3 AFTER REPAIR WORK Determine that all repair work has been completed and that the markings are complete. 6.4 REPAIR SHEET OF SIDE PANELS, FRONT PANEL, AFT PANEL, ROOF AND DOOR

If the cracks and holes in the sheet are beyond the limits described in section "CHECK PRIOR TO USE" the sheet shall be repaired according to the following procedure within the following limitations: - The number of repairs shall not exceed 5 per sheet of panel. - Incorporating an existing patch into a new larger patch repair is acceptable. (old patch is

replaced by one larger patch) - The maximum surface of the patches shall not exceed 50% of the surface per segmented

part Painting can be used to camouflage the patch, common practices for painting can be used. Use matching colours when painting the patch. Check with chapter 4 (CLEANING) when using solvents to clean the area before painting. It is advisable to use a sort of template ( for example a piece of paper with a hole in it) when painting the patch, or paint the patch prior to assembly.

A Cracks and / or holes have to be covered by aluminium sheet in Alloy 6082-T6 or Alloy 5754-H12/22. Thickness of patch has to be the same or thicker as thickness of the sheet (min. 1mm on outside of container and min. 1.5mm on inside of container). Use a minimum overlap of 25mm (1"). Preferred direction of patch is parallel to frame. When placing 2 patches close to each other, it is preferred that the top patch is on top of the bottom patch.

C In order to make sure that the patch is making full contact with the sheet, level sheet before patching(see fig. below). Cut minimum material away.

D Any missing or damaged honeycomb forming a hole bigger than 50x50mm, shall have the gap filled using Araldite. If there are large areas of honeycomb material damaged than the honeycomb has to be replaced with new plastic honeycomb by a company, which is approved by the manufacturer.

E Drill Ø 4.8mm holes through patch and original sheet, distance between two holes

maximum 25mm (1”). Centreline of the holes to be 12mm (0.5”) from the edge of patch.

F Install 4,8 mm rivets AD 64 or AD 66, which is a blind type.

Use puraflex under complete patch. Substitute rivets to be used must have a minimum shear strength of 1810 N (=185kg or 407lb).

G Apply silicone to seal the edges of the patch.

6.5 REPAIR OF BENT EXTRUSION Straighten the bent extrusion by pressing it in the opposite direction. When using heat, keep in mind that the temperature of the extrusion may not exceed 200°C (392°F) and the heating period will not be longer than 10 minutes. 6.6 REPLACEMENT OF DAMAGED FRAME EXTRUSIONS - Remove the damaged frame extrusion by removing the Rivets. - Replace the damaged extrusion by a new one and drill the holes (when necessary) by

matching these holes with the holes of the sheet and corner gussets. Holes ø5,0 mm

- Install: ø4,8 mm Masterfix rivets (or equivalents) when fastening the PANELS. - Install: ø4,8 mm Monobolt rivets (or equivalents) when fastening the GUSSETS and

DRY ICE UNIT. 6.7 WELDING OF EXTRUSIONS - Although the container is a non-welded construction, welding can be used to repair

extrusions in case of a crack. The maximum length (lengthwise of extrusion) of the weld may not exceed 50mm (2”). The maximum length (widthwise of extrusion) of the weld may not exceed 20mm (0.75”). Only crack welding permitted.

Use MIG or TIG welding equipment and welding wire:

AA5183 - AlMg4.5Mn or AA5356 - AlMg5.

6.8 MISSING MONOBOLT / MASTERFIX RIVETS AND MAXLOKS

Replace missing monobolt rivets and masterfix rivets by using:

or equivalents. 6.9 REPAIR OF DELAMINATION If there is any delamination of the panel (inside or outside) the delaminated part of the panel sheet have to be cut out and repaired with a patch as indicated in §6.4. 6.10 DOOR HARDWARE

- DOORLOCKS If the locks have to be replaced, the upper and lower locking bars has to be disconnected from the centre part of the lock. Take out the upper and lower locking bars. Remove the rivets which connect the centre part of the lock to the door. Replace the lock and fasten with blind rivets Connect the upper and lower locking bar to the centre lock part

- MISSING RIVETS IN DOOR HANDLE Missing rivets in door handle have to replaced by Monobolt 2771-0617 or 2711-0617 6.11 CORROSION PROTECTION The doors are provided with steel hardware, which is, surface treated at the factory.

Due to use in a humid environment and intensive operational use corrosion might occur. When this happens remove the corrosion by brushing and use a zinc primer and finishing paint on the corroded parts. Apply on the parts, which are moving and or turning a mild grease for a smooth operation and as a protection against environmental elements.

6.12.2 REPAIR BOTTOM SHEET OF PALLET If the cracks and holes in the sheet are outside the limits described in section "CHECK PRIOR TO USE", the sheet shall be repaired according to the following procedure and within the following limitations: - The number of repairs shall not exceed 3 per panel, there are 5 panels per pallet side. - Incorporating an existing patch into a new larger patch repair is acceptable. (replacing old

patch) - The area of the patches shall not exceed 50% per segmented part - If patch size exceeds 100 mm x 200

mm then the patch repair shall include the additional requirements detailed in section “G” “H and “I”, UNLESS the patch is held in place in at least three positions by existing extrusions

A Locate the place of the crack or hole by drawing (using a marker) a square or rectangular box around the crack on the pallet. The box should be drawn a minimum 25 mm from the end of the crack or edge of the hole.

B Cut out the drawn box of the sheet by using a sheet-cutter or vertical grinder with care. C Drill and countersunk holes (Ø4.8mm) around the cut out (centreline of holes to be 8 mm

from the edge of sheet cut-out) with a maximum distance of 40 mm between the holes. D Install an aluminium strip of 40x3 mm on the internal face of the bottom sheet (overlap

minimum 20 mm). If necessary, break the adhesive bond to fit the aluminium strip in between the internal surface of the bottom sheet and the glass layer of the composite material

E Drill holes Ø 4.8mm into the strip by matching the holes around the cut out.

F Fasten the aluminium strip with Monobolt blind rivets (type 2761-0619).

If the patch size does not exceed 100 mm x 200 mm, please proceed from section “J”. If the patch is held in place in at least three positions by existing extrusions, then can be proceeded with section “J”.

G Fit extrusion box section(s) 50x50mm into the damaged section by cutting / routing out a

channel 52 mm wide in the existing honeycomb material. The clearance at each end of the extrusion box section will be no more than 1 mm. Only the visible glass layer and honeycomb need to be removed. Removal of the glass layer attached to the aluminium top sheet is not required.

H This box section shall sit between the newly fitted aluminium strips with no more than 5mm clearance at each end. The box section shall be riveted to the top sheet having a rivet pitch of no more than 150mm and a minimum of three rivets per box section.

I The box section extrusion shall be positioned on the centreline of the patch and shall be

the longest length of the patch. The box section shall not interfere with original stiffener extrusion, use box sections on both sides of the original extrusion.

J Any missing or damaged honeycomb forming a hole bigger than 50x50mm, shall have

the gap filled using Araldite. K Fabricate a patch which will fit exactly (tolerance:

1mm) into the cut-out. The thickness of the patch must be the same as the thickness of the bottom sheet (check with p/n in IPL). Drill and countersunk holes (Ø 4.8mm) at the edges. The centreline of holes shall be 8mm from the edge of sheet cut-out. The maximum distance is 40mm between each hole.

L Drill holes Ø 4.8mm into the strips by matching these

holes with the holes in the patch. Where applicable drill through to installed box section (ref. 3G) with Ø 4.8mm drill.

countersunk monobolt rivets (type 2761-0619).

N Apply silicone to seal the edges of the patch.

When Ø4.8mm countersunk monobolt rivets (type 2761-0619) are not available, then it is allowed to use Ø6.4mm countersunk monobolt rivets (type 2761-0821). When using this rivet for patch repair at the bottom sheet, keep in mind to make the centreline of the holes 10 mm from the edge (ref 3C). 6.12.3 REPLACEMENT OF INDIVIDUAL BOTTOM BASE SHEET PANELS Should the damage of the sheets exceed the limitations and/or the allowable number of patches per sheet, then the complete middle section should be replaced as described in section 6.12.10

6.12.7 REPLACEMENT OF DAMAGED EDGE RAIL A Remove the rivets which connect the damaged edge rail to the top and bottom sheets.

B Remove the bolts located at both outer sides

of the vertical face. (Attn.: The bolts are secured with Loctite).

C Remove side slot blocks and steel angle from

removed edge rail.

D Replace the edge rail To order edge rail, please check:

- pallet p/n - edge rail p/n - serial number - any coloring (anodizing / powder coating).

E Fasten the bolts and steel angle. Use Loctite

270 (or equivalent) to secure the bolts.

F Drill holes ø6.8 mm in the new edge rail, use the sheets as template.

G Fasten the top and bottom sheets with ø6.4mm countersunk Monobolt blind rivets (type 2761-0821). Reinstall side slot blocks using Loctite 270 for securing the bolts.

6.12.8 WELDING OF EXTRUSIONS - Although the pallet is a non-welded construction, welding can be used to repair extrusions. The maximum length (lengthwise of extrusion) of the weld may not exceed 150mm (6”). The maximum length (widthwise of extrusion) of the weld may not exceed 20mm (0,75”). The minimum distance between two welded cracks is 500mm (20”).

Use MIG or TIG welding equipment and welding wire:

AA5183 - AlMg4.5Mn or AA5356 - AlMg5.

- Damaged bolt holes A Remove bolts and side slot block. (Attn.: The bolts are secured with Loctite).

B Weld up damaged hole.

C Drill new hole and tap thread (according to bolt thread).

6.12.9 REPLACING SEAT TRACK - It is not allowed to weld seat track to the edge rail. If damaged seat track is beyond the

limits described in section “CHECK PRIOR TO USE“ the edge rail will need to be replaced.

- Remove broken or permanently deformed seat track lips. Use a chisel hammer or a Ø20mm miller cutter.

Also remove the opposite lip to the damaged lip. 6.12.10 REPLACEMENT OF BOX-PANELS Should the damage of the sheets exceed the limitations and/or the allowable number of patches per sheet , then the box-panel should be replaced as described below. Because the top- and bottom sheet are bonded to the aluminium honeycomb to form a stiff box-panel, separate sheets can not be replaced, but a complete box-panel have to be replaced. A Remove the side extrusions according to section 6.12.7 B Replace with new mid section C Fasten all bolts (according to 6.12.7) and fasten all extrusions with ø6.4mm

countersunk Monobolt blind rivets (type 2761-0821), as detailed in the IPL section of this CMM.
