Our portfolio ranges from interior and license plate lamps to rear lamps and highly complex LED head-lamps with integrated laser high beams. In addition, we develop and manufacture printed circuit boards and electronic modules for LED head-lamps. By doing so, we shape the appearance and character of vehicles all around the world.

Headlamps, fog lamps, and daytime running lights – all designs available in laser, LED, xenon and halogen. The ZKW product portfolio includes not only headlamps for front vehicle lighting, but also rear lamps with a va-riety of electronic and lighting modules, as well as interior components for these lighting systems. Intelligent lighting systems are designed, manufactured, tested and distributed from our ten locations in eight different countries.
ZKW Elektronik in Wiener Neustadt handles ongoing development of headlamp electronic components. The location focuses on innovations for high-resolution lighting systems – such as mirrorZ (digital light pro-cessing) – as well as specialized LED configurations and high power LEDs. Our goal is to develop and manufacture innovative electronic solutions for headlamps, in order to provide the best possible support to the ZKW Group as a system manufacturer of premium lighting systems. ZKW clients appreciate that all solutions come from a single source.
From a simple halogen headlamp to the complex, high-tech product they are today: Few technologies have undergone such rapid, fundamental change as lighting technology has over the last few years. The goal, however, has remained the same: Vehicle headlamps improve traffic safety and reduce the danger of accidents by better lighting the street, and by offering better performance or intelligent driver assistance systems. The ZKW product portfolio has developed continuously over the last 82 years.
In addition to headlamps and electronics, ZKW has also expanded its development and manufacturing of innovative lighting modules as another area of expertise. These kinds of lights fulfill the needs of the premium segment. They open up all new possibilities by offering a wide range of functions to support optimal visibility in street traffic in a variety of different looks.
Our newest innovations include the stripeZ and mirrorZ lighting modules. stripeZ stands out for its unique lens and very narrow design, as well its resulting low weight . These products create new possibilities in terms of design and space utilization. mirrorZ ensures optimal, dynamic light distribution and symbol projection with high-resolution light, creating better safety and comfort in street traffic.

IT ALL STARTS WITH AN IDEA
1 PEOPLE ARE OUR FOCUS
The workforce of the ZKW Group are the heart of our company, beating together across all of our locations. Our staff is made up of professionals with extensive expertise who enjoy what they do and understand what’s most important in the lighting technology of the future. Common goals, appreciation, and ongoing knowledge transfer are the foundation on which our corpo-rate culture is built. We promote education and continued training with our internal competence training center and open up custom and inter- national career prospects to our employees – at
all ZKW Group locations.
2 DESIGN
The headlamp design process involves multiple phases of development. During the early design phase, we review our client's initial styling sug-gestions to ensure they are feasible. After this phase is completed and after we receive design approval from our client, the design department starts developing a detailed elaboration of all headlamp components. Data used to order in-dividual parts, assemblies, tools and production equipment is depicted directly in the 3D model via 3D-PMI (Product Manufacturing Information).
3 DEVELOPMENT
The market share of lighting systems based on LED technology is growing steadily. ZKW devel-ops and manufactures the electronic compo-nents and modules we need to produce such systems in-house. This means our clients can be certain to receive ZKW products with internal
values to match.
4 TESTING
Each product is subject to specific require-ments and can only be produced with individualized quality assurance measures. Each of our products, from license plate lamps to full LED headlamps, must under- go numerous tests – such as temperature cycling tests – before it is installed in cars,
trucks, or motorcycles.
5 TOOL PRODUCTION
To guarantee the quality of our light technol-ogy components, we develop and maintain the tools we need for production ourselves. Our machine fleet includes high-quality equipment expressly for this purpose, from common turning machines and milling tools to HSC milling tools, wire cutting ma-chines, and eroding machines. Experienced technicians manufacture all of the kinds of injection molding forms for plastics used by ZKW and other products using high-
precision steel.
6 RAW MATERIALS
Headlamps and lights are manufactured using a large number of materials, primarily including plastics. ZKW uses technical thermo- plastics, which must fulfill high require-ments for mechanical and thermal stability and in some cases must provide outstanding
surface quality.
7 INJECTION MOLDING: COMPONENTS
We produce our housings, optical lenses, and reflectors ourselves. To do so, an injection molding machine suctions granulates of synthetic materials, heats them, and then injects them into a pre-made tool
at high pressure.
8 INJECTION MOLDING: DIFFUSING LENS
For components critical to light technology such as bezels, light rings, reflectors, or diffusing lenses, ZKW uses injection molding technol-ogy in specially enclosed areas. They are manufactured from high-
quality plastics.
10 HARD COATING
All diffusing lenses are covered in a protective coating before assem-bly. This seals the surface and becomes a hard wear-protective layer
that guards against environmental influences and scratches.
9 SURFACE
Today, surface finishing is a key area of expertise. Because of this, we use painting and PVD technologies to create functional and/or decorative component coatings as part of our everyday business. These include, for example, effect finishes on design elements,
targeted surface textures, and component metalization.
11 LOGISTICS
Planning, controlling and implementing flows of materials and information is a central component of our high-perfor-mance, flexible production. Fully-automated systems and modern IT solutions support employees in handling logistics
processes efficiently.
12 ASSEMBLY
In general, over 200 individual components must be assem-bled to produce one single headlamp. That’s why we need the most modern assembly concepts available to produce our high-quality products. Final manufacturing on our fully automated equipment and manual work stations is completed with a variety of different methods and using highly sensitive
technology.

In the early years of automotive history, lanterns mounted on the sides or directly on the hood of the car gave drivers a minimum sight distance at night. In other words: The first headlamps were nothing more than candles in wind-proof boxes. Later, electrically operated lamps took their place. Over time, companies like ours have revolutionized this technology; modern vehicles today are equipped with better lighting than has ever been available before. Light emitting diodes (LED or laser) today provide very high levels of light quantity and facilitate light levels above 1,000 lumens and intensities at the limit of what the law allows – hundreds of thousands of times the power of a candle.
However, today how strongly a light shines is less important. A variety of applications today are used to ensure the best possible traffic safety. Adaptive light from ZKW is just one example. Headlamps ad-just their lighting focal point, luminous range, and width to your driving direction and speed so as to provide an optimal view. ADB systems (ADB = Adaptive Driving Beam) developed by ZKW represent a major step to providing the best visibility at night. A camera is used to hide other road users in a targeted way. This makes it possible to drive almost continu-ously with your high beams on – completely glare-free.
Currently, we are working on projects like “smart” headlamps – a front light that reacts autonomously to traffic and driving conditions, automatically adapts to changing light and traffic situations, and provides active support to drivers. In the future, headlamps will use specialized light distribution to support the sensors used in automated driving. In addition, sensors like cameras, lidar and radar will also be integrated. In the not too distant future, headlamps in self-driving vehicles will also be used to communicate with the outside world, such as with other road users.
For many years, comparatively little attention was paid to vehicle lighting. Today, however, lighting is understood as making an indispensable contribution to safety.

We live innovation. Ongoing advancement is important to us, which is why we are always advancing our research and development processes. Based on our corporate strategy with the goal of making complex products and processes safer and more efficient, we focus on inno- vation management and work to create our proprietary developments.
Further development of our simulation methods to virtual prototypes promotes continuous improvement and quality assurance. Night-time driving simulations and simulator validations cover the following key areas:
• Measures to ensure project quality through a FEM simulation program (FEM = Finite element method) for temperature, structural stability, condensation and decondensation, injection molding, and vibra-tion testing taking pedestrian protection into account
• Static and dynamic front LED light applications, including thermal management and electronic implementation
Testing and measurement laboratory to verify development results incl. light channel for legally con-forming measurements and assessment of the light distribution of individual headlamps up to testing of complete vehicles. In the ZKW Group, we use one of the largest light channels in Europe and the world’s most modern measurement technology to assess prototypes and series production headlamps for their homogeneity, light color, and light intensity.
LED technology is already available today: To remain a leader in this area, ZKW is developing our company from a system integrator to a system manufacturer.The share of vehicles with LED lighting continues to grow. In the past, LED tail lamps and front headlamps were only available in premium vehicles – today, it is clear that LED will completely replace the remaining halogen systems on the market in the future.

DEVELOPMENT WITH QUALITY
lighting systems, these systems require a new approach to optics, electronics, mechanical components and ther-mal management.
The development of analog switches, software for control units, LED driver topologies, and the visual use of LEDs with fully automated systems – the ZKW Group is already working on all of these issues. In the future, we will also be promoting innovations in digital light process-ing (DLP), micro electrical mechanical systems (MEMS), and design-focused LED solutions as well as OLED alter-natives. In the future, other technologies like sensors in headlamps, rear lamps and auxiliary lamps will also be used in external applications – for a 360 degree view – be-coming fully networked sub-components of the vehicle. For ZKW clients, this means: all solutions come from a single source.
Innovation at ZKW: The goal of innovation manage- ment is to identify opportunities within the corporate strategy that originate either from the “market intelli-gence” of the organization, directly from customer re-quirements, or from other sources. This helps us identify
technologies early on in order to create products that meet the future needs of our clients. In addition, ZKW also puts out “Open Idea Calls” directed towards young and established companies alike. These are used to not only create joint solutions, but also to reinforce agility and a culture of innovation.

Our patent division works with the innovation department to develop a global patent strategy. It is integrated into the entire innovation and product devel-opment process, and allows us to protect a large number of inventions from our research and development area each year.
What a dragonfly has to do with cars? Ensuring cars have complete, all-around visibility will mean better safety on the roads of the future.
NATURE AS OUR ROLE MODEL
In nature, there are some phenomena that can revolutionize driving and elevate it to a whole new level.
One example of a revolution derived from nature is “Project Dragonfly.” The dragonfly is an insect with a range of vision that covers 360°, offering it a complete all-around view. It can achieve this view partially because its eyes are positioned ideally on its body. In the automotive industry, ZKW is utilizing headlamps’ ideal positioning at the corners of the vehicle to our advantage. By integrat-ing sensors and cameras at this strategic position, we are able to give cars a 360° view as well.
Thanks to a natural model, we are making automatic driving functions a present reality, rather than just a fu-ture goal. We have completed test drives with the “Project Dragonfly” demo vehicle on four approved routes in Austria since June 2019.
How is it possible? Headlamps and rear lamps are placed in ideal strategic positions at the four corners of the vehicle; we can use this position to give headlamps a 360° all-around view with sensor systems.
ZKW is integrating high-resolution cameras into the headlamps on the “Project Dragonfly” test vehicle. Next, we will integrate additional sensors such as LiDAR, CMOS, infrared or multispectral cameras integrated into the headlamps at the four strategic corners of the vehicle on a step-by-step basis. Using artificial intelligence, in the future these sensors will be able to recognize other road users and road signs, calculate distances and speeds, and generate control commands for the vehicle.
ZKW digital light with a resolution of 1.3 million pixels per light unit will support the sensors for autono-mous driving. The first experiments demonstrated that objects such as pedestrians can be detected during the night or in bad weather by artificial intelligence at an even greater distance and with a significantly higher detection rate, without blinding other road users.
The role of light in the future of autonomous driving: Imagine a busy street in an urban city center. A pedestrian wants to cross the road, and tries to make eye contact with the driver. But there’s no one behind the wheel. The passengers are sitting comfortably in the back seat. Never- theless, the communication works. The fully automated vehicle recognizes the pedestrian, brakes independently, and projects a virtual crosswalk on the asphalt. Then the person can cross the lit street safely, after which the vehicle can go on its way. This stage of autonomous driv-ing isn’t here yet, but the ZKW Group is already design-ing the tools we’ll need to create it. Visionary developers are already meeting the challenges of future headlamp manufacturers today.
To find their own way, “self-driving vehicles” won’t actually need streets to be lit up. Nevertheless, they still need to bring light into the darkness. After all, other road users definitely still need the autonomous cars to have the right kind of light. Key topics include: Visibility for other road users and communication with the environ-ment, in particular with pedestrians. Headlamps will light the vehicle’s surroundings, reacting to different weather and lighting conditions.
During “Project Dragonfly,” developers focused not only on headlamps integrating digital light, sensors and arti-ficial intelligence, but on nature as well. If we look care-fully, we will find that nature offers countless unusual and useful properties and capabilities. We, in turn, can identify the principles behind these properties and utilize them for our own purposes. ZKW followed this approach to develop several of its different solutions, products and innovations.
Owls, for instance, naturally have excellent night vision and serve as a natural model for the headlamps we build for all kinds of vehicles. Drivers use our headlamps to see at night or in poor weather conditions.

In production, ZKW uses a wide array of the most modern injection molding machines available with between 45 t and 1,700 t clamping force, most of them in fully-automated production, to manufacture all the technical thermoplastics for ZKW products.
Plastic granulates serve as the basic material for these thermoplastics. These are selected specifically for certain material properties that can fulfill the high requirements we set for our products.
New generations of headlamps demand highly advanced technology, which is why we use procedures like multi-component injection molding or silicone injection molding so broadly.
Some of the components are finished further using painting or PVD processes in order to fulfill functional and/or design technology requirements. Diffusing lenses, for example, are coated with a specialized paint to protect the headlamps against the external influence of sunlight, snow, rain and stone chipping. ZKW uses different systems to create surface treatments:
• Hard coating systems (UV curing varnish sys-tems and painting with spraying robots)
• High-pressure aluminum vacuum evaporation systems
• Painting booths
All of these processes require an anti-static treatment. Because of this, production also takes place in clean rooms, in order to avoid contamination with particles of dirt.
In its lens production, ZKW produces plastic lenses for LED modules. These ensure weight savings in head-lamp manufacturing, and provide more design freedom.
Logistics is responsible for making sure all process steps run smoothly. The “6 Rs of logistics” ensure this (right product, right quantity, right quality, right time, right place, and right costs). To achieve these goals, ZKW utilizes the precision of highly advanced logistics tech-nologies like eKanban, driverless transportation sys-tems, tugger trains and spiral conveyors.
One of the biggest challenges is the large number of different variations that need to be available for each individual kind of headlamp. These include the follow-ing, for example:
• Low, medium and high variations• Left / right headlamps• Left / right-hand traffic• Other country-specific equipment
To fulfill high quality standards, our headlamps must complete a large number of tests integrated on-line into our assembly lines. These include light and leak testing, for example. The light testing station alone col-lects and documents over 100 measured values while testing all of the functions of each and every headlamp.
Our well-trained employees give their all through-out each step of the process. Ultimately, they are the ones who make it possible to create perfect light and ensure road safety using high-quality materials.

We have expanded our concept of quality in order to meet these stan-dards and regulations: We only consider a product high quality if it is produced as responsibly as possible and in con-sideration of all occupational safety re-quirements using innovative processes.
As a global player however, the issue of social responsibility is becoming more and more a focus in our company – including in our supply chain.
