IthasbeenalongtimesinceWITTMANNKunststoff-geräteGmbHwasfirstfoundedinViennain1976.Havingreached2016,wecannowtakeprideinannouncingthisyear’s40thanniversaryoftheWITTMANNGroup.Thisjubileean-niversarywouldnothavebeenpossiblewithouttheinventive-nessandentrepreneurialspiritofthecompany’sfounder,myfather,WernerWittmann,incombinationwiththeuninter-ruptedinnovativeforcewhichhasbecomethecorecorporatephilosophy,andtowhichouremployeeshavebeencontribut-ingsoactivelyandeffectivelyforsuchalongtimenow.Weallfeelanextremelyprofoundcommitmenttotheideaofcontinuousinnovation–dayafterday–theworldover.

Naturally,wewantedtocelebratethisjoyousanniversaryingrandstyle.OnJune8thand9th,wewelcomed1,650gueststoHallDoftheViennafair.Theycametocelebratewithusandtogetanoverviewofourcurrentproductrange–includingalargenumberofinnovations.“Plastics,KeyDriverforSustain-ability”,wasthetitleoftheopeningaddressbyDr.RüdigerBaunemann,GeneralDirectorofPlasticsEurope Deutschland e.V.

Thiswasfollowedbyanimpressiveshow,whichsetthestageforthesubsequentproductpresentations.InnovationsondisplayincludedinjectionmoldingmachinesfromourPowerSeriesrangeinavarietyofsizesandforalltypesofpro-ducts.Also,withregardtoautomationandperipheralequip-ment,wepresentednewsolutionsfromeveryarea:robotsandpickers,unitsformaterialdryingandconveying,anewtemperaturecontrollermodel,andanewgranulator.

Visitorseagerlytookadvantageoftheopportunitytoat-tendtheprofessionallecturesthatwereofferedinmultiplelanguages.Thoselecturesexaminedanextremelywiderangeoftopics–particularlyquestionsconcerningequipmentandprocessesofparticularinteresttoplasticsprocessorsinclud-ingrecycling,optimizedautomationsystems,specialinjectionmoldingtechniques,andtheintegrationofproductionre-sources–allcurrenttopicsthatencouragedparticipationinlivelydiscussions.OntheeveningofJune8th,wetooktheliber-tyofinvitingourgueststoagaladinnerintheOrangerieofSchoenbrunnPalace.Prominentvisitorsgatheredaroundthemanytablesandtherichvarietyofimpressionstheyhadexperiencedthroughoutthecourseofthedaywereagainthesubjectofmanyadiscussion.

injectionmold-ingoperationsinSwitzerland.EstablishedasametalfoundrynearWinterthurbyHansStüdliatthebeginningofthelastcentury,thecompanysoonturnedtothepres-singandinjectionofwhatwerethenconsiderednewplastics.

TodayStüdliemploys47peopleandoperates28injectionmoldingmachineswithupto11,000kNclampingforce.Thecompanypro-cesses2½thousandtonsofplas-ticperyear.Nearlyallorderstaketheformofcon-tractmanufacturingwork,and80%ofthemareforSwisscustomers.Thecompanyproducesstructuralcomponents,housings,coversandtechnicalpartsforwell-knownbrandmanufacturersofcoffeemachinesandrefrigerators.Italsomakestechnicalpartsforcustomersfromthemachineryconstruction,cleaningtechnology,gardening,sportsandleisuresectors.

TodayStüdliPlastmanufacturesinmodernfacilitieswithmanynewmachinesandefficientlogistics.Forlargema-chines,anewhallwithagenerousstorageareawasbuiltin2001.WilliKälin,GeneralManagerofStüdliPlast,reports:“ThemajorOEMsofthehouseholdappliancesindustryde-mandstorage.Deliverieshavetobetimedwithatoleranceofplus-or-minuszero.Thatmeanstherequestedquantitymustbethereonthedateoforder,notonedaysoonerandnotonedaylater.”

Recently,twoMacroPower800/5100fromWITTMANNBATTENFELDwithclampingforceof8,000kNwereinstalled.Theirinjectionunitsareratedforashotvolumeofupto3liters.BothmachinesareequippedwithaWITT-MANNW843robot,whichensuresrapidandgentlepartremoval.Therobotsareintegratedintothecontrolsystemofthemachinesothatthecom-pletesystemcanbeoperatedfromthemachine’scontrolscreen.Operationalsettingsarestoredandloadedinanin-tegratedfashionformachineandrobotwhicheliminatesanyriskofmix-ups.

In2011,almostimmediatelyaftertakingoverresponsibilityasgeneralmanager,WilliKälinnegotiatedthepurchaseofa1,000-tonmachinefromBATTENFELDSchweizAG.ThelargeMacroPowertwo-platenmachinesfromWITTMANNBATTENFELDwith8,000and10,000kNclampingforce,hadjustbeenunveiledforthefirsttimeattheFakumatradefair.Inthefollowingyear,StüdliorderedthefirstMacroPowerforSwitzerland,includingWITTMANNrobots,andoneyearlaterthesecondmachineofthatsametypefollowed.

InDecemberoflastyear,ERFaddedahydraulicmulti-componentmachinefromWITTMANNBATTEN-FELDtoitsequipment.ItisanHM240/525H/525Swithaverticalrotaryunit.Themulti-colormachineisusedintheproductionofPMMAcreamjars.Theouterlayerofplasticiscrystal-clearandtheinnerlayerispre-dyed,inordertocreateapianofinisheffect.MiniLiuexplainsthatthistechnologyoffersanumberofmajoradvanta-gescomparedtothepreviousvarnishingofthecreamjarsbyanexternalserviceprovider.Inthisway,bothpotentialtransportdamagetothesesensitiveproductsanddown-streamfinishingwithchemicalvarnishcanbeavoided.

The2-componenttechnologyalsoenablesasignificantreductionincycletimesincontrasttoinjectionmoldingofasinglethick-walledpartfromonecomponent,and

consequentlyamuchhigheroutput.ERFisapioneerintheproductionofcreamjarsin2-componenttechnol-ogy.MiniLiuregardstheproductionofcreamjarswiththistechnologyasapilotproject,withmoreproductstofollowifthisprojectprovessuccessful.Theimprovementinproductqualitycombinedwiththereductionincycletimes,whichenablesshorterdeliverytimes,constitutesamajorsteptowardsasignificantincreaseinmarketshareforMiniLiu.

Inadditiontothe2-colorproducts,crystal-clearcon-tainerswillbeproducedonthisinjectionmoldingma-chineaswell,whichdoesnotpresentanyproblemswhatso-everwiththemulti-componentmachinefromWITT-MANNBATTENFELD.

Inhisselectionofasuitablemachineforthemulti-colorinjectionmoldingtechnology,goodserviceandthehighestqualityoftheinjectionmoldingmachineswerethemostimportantconsid-erationsforMiniLiu,ashestates:“WITTMANNBATTENFELDiswell

complexmolds,andincreasinglydemandingqualityrequirements–thosearetherea-sonswhyKromaInternational,withmainofficeinLahr,Germany,hasstartedaprojecttoincreaseefficiencyinitsinjectionmoldingoperation.Onecomponentofthateffortistheinstallationoflinearrobotsonallinjectionmold-ingmachinesover1,000kNclampingforce.ForWITT-MANNBATTEN-FELD,thedelive-rytoKromawastheir7,000thW818robot.SalesManagerAndreasHollwegandSalesEngineerManfredNerz,whohasbeenhandlingcustomersupportforKromaforalongtimenow,setoutto-gethertopersonallyhandovertheCNCrobot–alongwithacommemorativecertificate–toKroma’sGeneralManagerErikMännle.

WhileWITTMANNBATTENFELDalreadyhasdecadesofexperiencewithrobotsystems,thistypeofequipmentapplicationisstillrelativelynewtoKroma.Untilrecently,theowner-managedcompanyhadequippedonlytheirlargeinjectionmoldingmachineswithhandlingsystemsinordertobeabletoremovelargeandheavycomponents–andthoseweresuppliedtogetherwiththemachine.

Linear robots for greater efficiency

In2015,anorderforsixlinearrobotstoberetrofittedtoexistingmachinesinthemediumclampingforcerangewasplacedwithWITTMANNBATTENFELD,includingtheW818.Kromanowwantstoinvestfurtherinautomation:“Havingfocusedtheefficiencyincreaseprojectinmold-makingin2014,weexpandeditlastyeartotheinjection

moldingarea.Equippingtheinjectionmoldingmachineswithrobotsplaysakeyroleinthatcontext”,saysGeneralManagerMännle.

Männletookoverthecompanyin2002andhasbeenex-pandingitcontinuouslyeversince.Todayheemployssome90peopleindesign,inmold-making,andintheinjectionmoldingarea.KromageneratedsalesofEUR9.2millionin2014.For2015,MännleexpectstobreaktheEUR10millionmark.Thelion’sshareofsalesisgeneratedintheinjectionmoldingsegment,and20%comesfromthemoldsector.Forty-twomoldsaremadeeveryyearwith18metalworkingmachines.Inall,Kromahasnearly800moldsinitsproduc-tiondepartmenttoday.

Kromahasmorethan38machineswithclampingforcesrangingfrom200kNto7,750kN,mostofwhichweresup-pliedbyWITTMANNBATTENFELD.Thosemachinesproducepartsweighingfrom0.1gto2kg,andthreeofthemaredesignedfortwo-componentapplications.Insertmoldingofcomponentsisalsooneoftheproductiontech-niquesKromaprovidestoitscustomers.Thosecustomerscomefromanextremelybroadspectrumofsectors,rangingfromtheautomotiveindustryandhouseholdappliancesto

constructionandmedicaltechnology.“Ontheonehand,thatvarietyisabigadvantage,becausewearenotdepen-dentonanyoneindustry.Thatdefinitelyhelpedusalotduringthe2008/2009crisis”,explainsMännle.“Ontheotherhand,thatheterogeneitycreatessignificantchallengesforusininjectionmoldingproduction.Moreover,wehaveonlyafewproductsrunningcontinuouslyonthemachines,thebatchsizesaregettingsmallerandsmallerinmanysectors,andthatmeanswehavetochangemoldsoften.Butwestillhavetobeabletomanufacturecost-effectivelyanddeliverrapidly,becausemanycustomersarereducingtheirinvento-riesandwanttohavethepartsdeliveredondemandinstead.”Soheisobligedtousestandardizedmachines,automationandprocesses.

Morebroadly,inordertooutperformcompetitorsfromEasternEuropeandelse-whereoverthelongterm,Kromaisstrikingabalancebetweencost-effectivepro-ductionontheonehandandspecialtyproductsontheother.Examplesoftheirspe-cialtyproductsincludetech-nicalpartsmadefromhard-to-process,high-temperatureresistantplasticssuchasPPS,PPSUandPEEK.Männleisconvinced:“Theonlywayforaninjectionmoldingopera-tiontosurviveinGermanyisbyconcentratingonspecialtyproductsand/orofferinglogisticaladvantages.Thiscantaketheformofsuitablestorageservicesor,wherethesizeofthecomponentsmakesituneconomicalforthecus-tomer,totransportthemoverlongdistances.”TheairductsproducedbyKromainhighvolumesontheirlargeinjectionmoldingmachinesrepresentbutoneexampleofthis.

Alongwithitsownmold-makingoperations,Männleseesanadditionaladvantageinhiscompanyhavingitsownengineeringdepartment.ThisenablesKromatooffercom-pleteprojectstoitscustomers–fromdevelopmenttomold-makingtoproduction,allfromasinglesource.“Asaresult,weareabletoacquirenewcustomersthroughengineeringwhilealsoofferingveryfastresponsetocustomerdemands.”

AlthoughKromahasbeengrowingforyearsnow,Män-nlealsofeelsthepricepressureonthemarket.That’swhyheimposedmeasurestoincreaseefficiencyintheinjectionmoldingareain2015,togetherwiththegoalofachievingin-creasedquality.“Thetwoarecloselyinterconnected”,insistsMännle.“Whenwesupplygoodsandthenthecustomerlatercomplainsandrejectsthem,thatcostsusmoneyandhurtsourimage.Wewanttoimprovethatperformancesignificantly.”

Equippingnearlyalloftheinjectionmoldingmachinesinthemediumclampingforcerangewithrobotsisafunda-mentalpartofthisqualityandefficiencydrive.“Withrobots,theprocessrunswithfargreaterconsistencyandpreci-sion”,explainsMännle.“Theemployeesintheproductiondepartmentoperatemultiplemachines.Sometimestheywereunabletoclearallofthepartsfromtheconveyorbelts

fastenoughtopreventstoppages.Asaresult,theinjectionmoldingmachineshadtobeshutdown.”Whenmaterialremainsinthenozzles,thathasanegativeimpactonpartquality.Kroma’sremovalrobotsnowensurethatcycletimesarepreciselymaintained.

Anotherbenefitisthattherobotsnowautomaticallyplacepartsfromfamilymolds(right-leftvariants,forexam-ple)inseparatepackages,therebyeliminatingtheneedformanualsortingandthepotentialformix-ups.Thisspeedsupassemblyandimprovesquality.

ThehandlingsystemsfromtheWITTMANNGrouphaveultimatelyreducedthepartrejectratewherefallinghadpreviouslybeenapotentialsourceofdeformation.Over-allprocesseshavealsobeenstreamlinedthroughtheplace-mentofpartsdirectlyintotheirpackaging.

Retrofit in-progress

Kromanowwantstograduallyretrofitallmedi-um-sizeinjectionmoldingmachineswithrobots,aswellascertainsmallerma-chinesinspecialcases.Theuseofarobot,forexample,eliminatedtheneedforasophisticatedunscrew-ingsystemona400-kNinjectionmoldingmachinewhichKromausestomakefinescrewsoutofPPSGF.Männleisconvincedthatthedecisiontocontinuein

thedirectionofconsistentautomationwastherightone:“Weareimprovingqualityinproductionandreducingcosts.AndtherobotsfromWITTMANNBATTENFELDareveryuser-friendlyandeasytoprogram,sowehaveveryfewhandlingproblems.”

AsfarasKroma’sGeneralManagerisconcerned,thequalityandefficiencydriveintheirinjectionmoldingope-rationisnotoveryet.HenowplanstointroduceaPD(pro-ductiondataacquisition)andCAQ(computer-aidedquali-tyassurance)system,sothatthesettingsandparametersrequiredfortheindividualpartscanbetransmittedtothemachinesfromacentralpointandtheactualdatacansub-sequentlybeplayedbackforqualityassurancepurposes.“Thiswillenableustooptimizethespecificationdata,there-byclosingthecontrolloop.InthiswayIhopenotonlytoreducetheerrorrateevenfurther,butalsotoraiseoverallefficiencythroughshorterdowntimes.”

Longterm,Männlealsowantstoimplementorganiza-tionalchanges.“Thereishardlyamachinetechnicianany-wherewhoknowsallofthefunctionalitiesofmoderninjec-tionmoldingmachines.Moreandmoremanualskillsarenowbeingreplacedbymoderntechnology.Consequently,theroleofmachinetechnicianswilltendtoinvolvemoreprocesssupport,monitoringandoptimizationinthefuture.Inthatcontext,wewillneedproductionsupervisorstomo-nitorthemachinesviathePDAsystem.Manualinterven-tioninthemachinecontrolsystemwillthenbecometheexceptionandnottherule.”•

Inordertoensureanoptimaldistributionofthetemperingmedium–therebyensuringtherequiredstabilityoftheparts–COLOPusestwoquadrupleFLOWCONplusflowregulatorsfromWITTMANN.Oneofthetwounitsisusedonthenozzlesideoftheinjectionmoldingmachineandtheotherisusedontheejectorside.Thetwoflowregulatorsareconnectedtotheinjec-tionmoldingmachineviaanEthernetinterface,therebyimplementingthemodelknownastheWITTMANNGroup’sWITTMANN 4.0,whichenablestheintegrationofanextremelywiderangeofdevicesinthecontrolsystemoftheWITTMANNBATTENFELDinjectionmoldingmachine.WITTMANN 4.0permitstheaccuraterepresentationoftheuserinterfaceofaperiph-eraldevice(heretheFLOWCONplus)onthecontrolsystemdisplayoftheprocessingmachine.Moreover,allproductiondatacanbestoredintheinjectionmoldingmachineandeasilyre-trievedforfutureuse.

Asaresultofthecompactdesignofthemold,thecoolingchannelsareverytightlyspaced.Thatlimitstheeffectivenessofcoolingintheindivid-ualcoresandthereforerequiresahighlyaccuratetemperaturecontrolwithinnarrowtolerances.Forthatreason,aWITTMANNtemperaturecontrollerwasinstalledaheadoftheFLOWCONplus.Ithasspecialpumpswhichgeneratehighpressure,resultingina40%increaseintheflowratesintheindividualcoolingchannels.

Throughtheparalleldistributiontothecool-ingchannels,eachindividualcoreofthemoldcannowbemonitoredandcontrolledviatheFLOWCON.Asaresultofthismethod,theout-lyingcoresofthemold,whichgeneratesignifi-cantlymoreheatradiation,canalsobebroughttotheoptimalcoretemperatureviaareducedflowrate.Steppermotorsmaintainaconstantflowrate,deviatingfromthepresetvaluebynomorethan0.1l/min.

Priortothestartofproduction,itisrecom-mendedthatareferencevalueberecorded,wherebyalloftheFLOWCON’sregulatorvalvesareopenedinordertodeterminethemaximumflowinthemold.Theseflowratevaluescanbestoredandcomparedwiththoserecordedpriortothenextproductionrun.Thisenablestheop-eratortodeterminewhetherthemoldflowratevaluesstillpermitreliableproduction.

TheuseoftheFLOWCONplusasdescribedhere–incombinationwithasuitablymodifiedtemperaturecontroller–hasmadeitpossibletoensurethatthesidesofthestamps’imagewin-dowsarealwaysintherightposition.

Idealconditionshavebeenestablishedwhichnowformthebasisforincreasinglatitudeinproduction.•

That was the celebration of the 40th

WITTMANN Group anniversary!

On June 8th and 9th the wait was finally over: It was time for festivities marking the 40th anniversary of the WITTMANN Group. Some 1,650 guests came to Vienna in Hall D of the Vienna fair and experienced a thoroughly successful event which provided lots of information about the latest innovations from WITTMANN and WITTMANN BATTENFELD.

The guests were warmly welcomed by Dr. Werner Wittmann together with his sons Michael (pictured on the left) and Thomas. Mag. Ina Sabitzer served as the master of ceremonies. The opening address was given by Dr. Rüdiger Baunemann of PlasticsEurope Deutschland e.V.

Pyrotechnic effects provided for a spectacular ambi-ance during the course of the open-ing show. And the impressive “light figure” Dundu, known from major television shows, enchanted the visitors.

WITTMANN Group presented machines and peripheral equip-ment from its full product range to the guests and to the large number of journalists pres-ent. This included many innova-tions, which were presented to the public for the first time.

For the evening of June 8th, WITT-MANN Group had issued an invitation to a gala dinner in the Orangerie of Schoenbrunn Palace, where culinary delights decked tables animated by lively conversations.
