Aluminium production rates are set to rise even faster in the future. However, conditions need to be further optimised if the material is to remain viable and competitive. For the European industry this means ensuring the security of supplies - especially in view of the current energy discussion. It was 125 years ago when the two pioneers Charles Martin Hall and Paul Héroultlaid the foundations for the industrial production of aluminium by developing theelectrolysis process. Coinciding with this anniversary, the aluminium industry is setto pass a further milestone in 2011: the one billionth tonne of primary aluminiumwill be produced during the course of this year.

This figure is admittedly not particularly spectacular in comparison to other materi-als, but what is remarkable about these billion tonnes is the fact that an estimated75 percent of this aluminium is still in circulation. In the form of the 100 year oldchurch dome of San Gioacchino in Rome or as a new cylinder head made from re-cycled aluminium, for example.

Aluminium production rates are set to rise even faster in the future. However, conditions need to befurther optimised if the material is to remain viable and competitive. European Aluminium Association atthe European Parliament

The European Aluminium Association (EAA) pre-sented on March 16 2011 its 2010 “Sustainabilityof the European Aluminium Industry” report du-ring a high-profile workshop hosted by the MEPMartin Callanan at the European Parliament. The SDIs (Sustainable Development Indicators) pu-blished in 2004, 2006 and in the present reportclearly show a committed industry making impro-vements in areas such as:

- Reduction of environmentally damaging emissions and natural resource use,

- Share of renewable electrical energy,- Workers safety and training,- Community dialogue penetration,- Recycling rates and more

The launch was attended by more than 50 personsincluding officials of the European Commission,the European Parliament and the Hungarian Pre-sidency. M. Callanan who chaired the meeting saidthat “aluminium is an industry which has con-stantly expanded over the last 30 years and is avery sustainable sector providing 250 000 jobsacross” Europe. M. Herbert, the head of unit forsustainable industrial policy at DG Enterprise andIndustry said he fully supported “industry work todevelop indicators for sustainability. Industry hasthe best knowledge and knows which indicatorsare more relevant. Europe need more evidencebased policy and must recognise that sectors havedifferent challenges”, he added.

Patrick de Schrynmakers, EAA Secretary Generalconcluded that “competitiveness is essential tothe survival in Europe of the whole value chainand the European Industry should be submitted tothe same rules than its competitors”.The European Aluminium Association supports theALUMINIUM trade fair from the beginning in 1997.For 2012 it will again be partner of the exhibitionand the EUROPEAN ALUMINIUM AWARD.

“This website has been designed for the generalpublic, public policymakers and the customers ofthe aluminium industry, with technical informa-tion for recyclers themselves.” says Katy Tsesmelisof IAI. “The user will find credible and accurateglobal data, which underpin and support the alu-minium industry’s sustainability and the sustaina-bility of its products as well as specific regionalstories on successful recycling systems and infor-mation on what we can all do to help ensure thatwe maximise the collection and recycling of thisvaluable metal.”

- Aluminium is infinitely recyclable – approximately75% of all aluminium ever produced since 1888 (around 1 billion tonnes) is still in productive use, some having been through countless loops of its lifecycle.

- Globally, the recycling of aluminium saves over 90 million tonnes of CO2 annually and over 100,000 GWh of electrical energy, equivalent to the annual power consumption of the Netherlands.

- Aluminium recycling requires up to 95% less energy than primary aluminium production. Aluminium’s economic scrap value and ability to be recycled continuously makes the aluminium beverage can the most recycled con–tainer in the world with an average recycling rate of 60% and over 90% in some countries.

- Globally, aluminium achieves among the highestmaterial recycling rates, with up to 90% for transport and construction applications.

- Aluminium can be recycled over and over again without any loss of quality.

IAI has already published a dedicated website onaluminium for building application aiming especiallyat architects as well as a website on aluminium intransport. Further websites on aluminium packagingproducts and aluminium processing are being prepared and will be introduced to the public soon.

Siempelkamp modernizes one of the world’s largest closed-die forging presses Siempelkamp was commissioned by Alcoa Forging & Extrusions to engineer and produce the castparts of one of the world’s largest closed-die forging presses located in Cleveland, Ohio, USA.

The 50,000 t (450 MN)closed-die forging pressproduces structural partsmade of aluminium for the

aircraft industry. Because of its large press forceand its central meaning for the American aircraftindustry, the giant press has become a “NationalHistoric Mechanical Engineering Landmark” inthe United States of America.

As the world’s only manufacturer with theknowledge to design presses of this magnitudeand the ability to produce castings of this sizemade of cast iron with nodular graphite in its ownfoundry, Siempelkamp received the order to pro-duce the structural parts.

The scope of supply consists of 14 large cast partsfor the upper, moving and lower beams as well asthe foundation stools. Ten of these castings weighbetween 200 and 250 t (220 and 275 US tons). Within the framework of the order, Siempelkamphas analyzed the design from the 1950s, carriedout calculations according to the Finite-Element-Method and has optimized the constructionaccording to the latest technology and a given

maximum component part weight. The result isparts that are fatigue endurable. The special chal-lenge for the designing engineers was that thenew parts, which incorporate 50 years of techno-logical development, had to be exactly in accor-dance with the old parts by eye because theysimply replace the old parts.

Siempelkamp recently shipped all 14 castings forthe upper, moving and lower beams as well as thefoundation stools of the press. The press is beingcommissioned at the time being and will be putinto operation towards the end of the year. Theheaviest part, the upper beam sized 10,900 x3,950 x 2,740 mm (l x w x h), was cast of 283 t ofmolten iron were teemed at a temperature of about1,350 °C from five casting ladles in 120 seconds.

After cooling in the mold for about four weeks,the casting was lifted out of the casting pit andmachined at the Krefeld factory on high-capacitymachines, which are capable of handling partswith a clamping length of up to 22 m. Siempel-kamp is currently the only manufacturer ofpresses in the world in a position to producecastings of nodular cast iron of this magnitudein its own foundry and machine these castings at its own facilities.

This report is being developed to support interna-tional exhibitors to create solid understandingfor aluminum demands and investment opportu-nities in the GCC. One of the segments being covered by the report is the use of aluminum inthe transportation sector. The study tracked thatin 2009, GCC automobile imports (excluding rail-way and tramways), including the importation ofspare parts, totaled USD 28.4 billion. The KSA(37%) represent the largest automobile marketvehicles in the GCC. There are approximately 300factories that engage in parts assembly within theGCC. More than 60% and 25% are located in theKSA and UAE, respectively. An automotive manu-facturing sector is currently under consideration inthe UAE with German car manufacturer eying thepotential of this sector. Gulf Automobile IndustryCorp (GAIC), which produces cars, pick-up trucksand the camel forklift, has moved its Abu Dhabifactory to a three million square meter facility inKSA as part of expansion plans for 2010. The partsof the pick up are sourced from Japan, KSA, UAE,Egypt, South Africa, China and Thailand.

Additionally, the aluminum demand for GCC isexpected to surge with the increased number ofrailway, shipbuilding and military where alumi-num is one of the key metals used. The GCC hasnumerous large-scale infrastructure plans, inclu-ding the launch of a railway network to connectall of its countries. The UAE ship building industryis also expanding with the Dubai Maritime City,the ship repair unit of Dubai World which is ex-

pected to be completed by 2013. Another factorthat drives aluminum demand is the Middle Eastdefense sector, which has witnessed rapid growthin the past decade.
